As a fellow motor builder with a home-build blueprint forged, cammed supercharged 302, I know the struggle. Went through 24 Ultima starters in the last year before I stopped counting. O’Reilly products are just junk. I kept snapping the bendix off and the Ultima starters no longer have bendix bearings so the shaft wallows out the nose hole. Plus a high-performance motor or even just one with a mild/moderate cam will have enough resistance at rest and starting torque (even with correct rotor phasing) to snap bendix teeth anyway. While I do appreciate, respect and admire your work, not everyone has machinist tools at home. The true problem with those starters is that Ultima doesn’t have a motorcraft OEM mold, so the misalignment plus the inferior internals mean that they’re just junk. Aka they’re pure Chinesium. The best bet is to order a performance starter. My recommendation would be tuffstuffperformance.com for a one and done fix. Reduction drive starters are more heat and energy efficient, and the non-OEM’s are built with stronger, higher quality internals and are completely clearance-adjustable. Allmost same isue,whit mine after 3 diferent starterters,first one the old kind or early style works good but hard to get new parts,so dicied for chinese modern,and my troubles started,so i trade for oem but the same grind noise,finally i have to compare the old style whit some other modern oem,and i discovered that shut be the same hight or as much similar in the body or case,,and the final touch was install the first upper bolt pushing up to make a good alignment,and the bottom bolt at the end,its what's work for me,good luck
Or...... you can get a new flywheel shim (dust cover)(flexplate) . Gotta pull transmission, clutch and flywheel to install but if it's not sitting exactly right or it has the smallest bend you are going to have problems with it starting because your starter sits on it. Gotta be lined up perfectly because thats a starter with no room for error
A neighbor had this problem. He had left out a thin plate between the engine and transmission. He was advised to put a new one in. He did and it fixed his problem. He did not see a reason for the plate so he left it out. Great lesson about life. Just because you don't see a need for something or the importance of something doesn't mean it doesn't exist.
I’d ground the starter down a little bit and I haven’t heard it grinding starting sense. This video solve what has been a four year problem for me I’ve put two fly wheels in and countless starters I can finally use my truck that’s been almost useless

I have same problem but my is starter gear mess up n replace it for 30 dollar n I check flywheel seem worn out but all around like same but I saw ur flywheel some look missing tooth n after I replace it take few turn or when start engine it go away take time
