I was 18. Believe me, this was not the stupidest thing I had done as a teenager. Miraculously, this car survived through my teens, and I’m pulling the drivetrain soon for a reseal. Now, tell me something stupid you did at 18.

Same problem with T5 van..... It goes into 5th gear but when release clutch nothing happens..... Also a grinding noise like something that broke loose and are now swimming inside gearbox

Most definitely. Pull the steel cover on the side of the gearbox and your issue should be revealed.

My pleasure. RU-vid doesn’t have enough content on 02A/02B boxes. I have a bunch of media from my rebuild that I still have to splice together and upload. Stay tuned…. Also, my clutch fork bent a few weeks ago and I have to drop the transmission again after only 4 months. Never ends…

When I engage into 5th gear and release the clutch it grinds really bad. Is this what happen too you? Or should I look else were?

A grinding noise sounds like you’ve stripped the teeth of the gears. The spline failure was much quieter than the gear tooth failure I experienced many years ago in the same gearbox. Either way, your problem lies under the steel cover on the side of the box. You should not be driving your van if you are. Doing so will be spreading metallic debris throughout the gearbox.

Hi. Great video. Thanks.. I have the 2006 passat Tdi. 1.9. Im mow on my 2nd gearbox. Gears 1 to 4 are great. But it keeps jumping out of 5thbas soon as I load it. Would this be the fully 5th set faulty or the brass ring.? Thanks again

@@MrDRSNUGGLES007you can take the driver wheel off and take the cover off the the tranny, 5th gear is located there. There's a set for 5th. I pushed mine in a little and re tightened it. No problems now.

Which seal? The B2 piston lip seal? The service manual doesn't seem to specify an orientation, and a quick Google Image search reveals a few photos with the seal installed in the same orientation as mine. Could you please explain your reasoning beyond your so-called "feel"?

@@alkhashtee I think you meant to say "bush" or "bushing". That's the B2 lip seal then. The transmission has thousands of miles on it and shifts well. Even if that seal were reversed, I don't think it would affect much anyway. You are dodging my question.

Pleas share your wisdom as to the cause of this failure. My amateur understanding is that by lugging a diesel with lots of torque at low rpm in 5th gear when 4th gear should be selected, there is a chugging sort of hammering between splines. How many miles on this unit, and what part has been driven by you and if I may ask, could it be lugging? I greatly appreciate this video, and look forward to similar work on my T4 in changing the 5th gear ratio to .62 from something like .785 in a petrol ACU engine with cylinder head mods including thinner stemmed higher flow valves, and porting per David Vizard. Thanks for the comment. This was a "rebuild" (big emphasis on the quotation marks). I purchased it from a used parts dealer in the Netherlands in 2017, and personally have no idea how many miles it had on it at the time. All I did was fill it with oil and bolt it to the TDI that I was installing into my formally VR6 van. About a month into driving it, I stripped the teeth out on 5th gear. I'd say I might have been lugging it a bit much, because this was my first diesel vehicle, and I wasn't hyperaware of what kind of power the engine put out at such low revs. I replaced the 5th gearset with an 0.72 (if I recall correctly), and had zero issues after that. I did a full front suspension rebuild that required removal of the driveshafts, incorrectly torqued the inner joints to the drive flanges, the driver's side came loose, flung around, and ended up punching a hole in the case of the box. At this point, I found the outer (larger) input shaft bearing to be terribly worn as a result of swarf generated by the original 5th failure. This worn bearing had been causing a mysterious "clunk" hammer upon takeup/letting on and off of the throttle. Replacing the bearing carried me for another ~20,000 miles, and I also replaced the 5th gear with an 0.658 set at this time, where I also noticed that the splines had some abnormal wear. This most recent failure, in my opinion, was caused by a mixture of abuse by whatever European had this gearbox last, and whatever abuse was sustained under my ownership when I finished the van in early 2018. I was quite careful with applying too much throttle in 5th, especially at low RPM. These 4 cylinder TDIs have quite a lot of crankshaft "pulsations" or rapid acceleration/deceleration between strokes, which is why they also experience shearing of crank sprocket keyways when one doesn't retrofit a clutched alternator pulley. In the future, I will have no qualms about downshifting to 4th and running the engine up to very high RPM when climbing hills on the highway. I've been very good to this gearbox (as evidenced by the extremely low wear on the synchro rings), and I can afford to abuse gears 1-4 a lot more than I have. I really need to make a forum post about this rebuild. I have a lot of media and general information to share with the few who actually give a damn. It was a very thorough and expensive rebuild, and I am not a transmission shop by any stretch.

hey, I have a 1983 300D with a 722.315 transmission, and after replacing the B2 Piston with another used one, my car doesn't start in first gear. It will move if you bring the RPMs up really high, but barely. Do you have any suggestions?

Not quite sure. It's been over 3 years since I've been inside one of these transmissions, but I believe the W126 transmission tunnel has enough free space for you to remove the B2 piston cover and inspect the piston. There are a myriad of other issues that could cause low pressure or no pressure to the piston though.

Thanks. I haven't seen anyone else put the relay "upgrade" together, but it seemed like the best route considering I have no plans to sell this truck, ever. I did the same to the low/high beams. The relays are mounted near the ABS module, where the previous owner had chopped the wiring up to install aftermarket lighting, and the relays are powered by an inline fuse holder tapped off of the positive terminal behind the fuse panel. The headlight switch clearly got very close to burning up at one point, and I've read about it starting fires. Headlights and blower motor seem to be the only two accessories on these trucks that draw a considerable amount of current without relays. I'm glad I'll never have to worry about them again.

Sadly from 2030 on all combustion cars including classics will be banned from public streets in entire EU and Scandinavia :-( In Germany the Green Peoples Party gave order to shorten fuel supply from 2025 on by reducing all conventional fuel stations to only one state operated central gas station per city or county. Now they want to slow down all the gas station fuel pumps from 20 litre per minute to 2 litre per minute...From 2027 on in the EU certain car spare parts will be banned too....as exhaust systems, turbo chargers and even some engine and gearbox oils...California and New York will do the same from 2027 on.... So no investments should be done in oil burning cars any longer....They even created a new kind of crime here, called emissions and smoke crime :-(

Thanks for the video! My automatic transmission MB 722.103 loses pressure at times. I raise the revs to 3000rpm and the pressure comes back. What are the components that can cause this problem?

@@AppleJack1997 similiar situation. I have 11 of them from 19 to 180mm. Changing mount seems to restrictive as they are good for photos on my Leica body. Decided to use an adapter instead. Higher resell value if the lens are untampered

Abbey, I am so happy to hear this. Unfortunately I had no idea he had passed until a couple of weeks after the fact. I’m so happy to have spent such quality time with him in his final months. I was planning on making a short documentary on him, but I was very caught up in my career, and ultimately, it was Leo’s time. Legendary man. Our 67 year age discrepancy offered such an amazing dynamic. I called our outings “The Misadventures of Leo & Jack”.

The B4 Passat cluster screws right in. You need a surround for an earlier T4 if you have a later one with the CAN "MK4" cluster like I did. No, the green-lit cluster doesn't match the rest of the interior, but it still looks great.

All in good fun! :-) I will have to look up those numbers to make sure I understand what they are. I assume it’s more powerful m116 and maybe the manual 4-speed. I can’t remember all the numbers off the top of my head. Thanks for the compliments. Lots of the videos are actually to get people to help me, plus just document where I am/was on the projects. They help me remember things. I’m embarrassed of most of my videos when I go back in time. :-)

@@mknmike Yep. I'm referencing the 3.5L M116 and 4 speed manual. I have a complete 350SE 4 speed and a 350SLC 4 speed drivetrain which I want to stuff into my 72 250C. I actually still have the 380SE and it still remains my favorite of my shameful 9 Mercedes, which is why my next project is a Euro engine rebuild for it with 3.5L exhaust manifolds (plan to steal them off of the 3.5 because W114 will likely require custom headers). Your channel is beautifully raw.

@@AppleJack1997 beautifully raw. Haha! “Super amateur” seems about the same. Right. LOL. The 72 250c will require some fabrication work since you will have to cut the diagonals out. I would suggest communicating with Jason Birch because he mentioned to me some of the difficulties of putting a v8 into a w114. The frame rails of a w114 are different than those of a 107. BirchsGarageMB@gmail.com is his email. I think he might have a 1973 280c carcass which doesn’t have the firewall diagonal supports, but still sees issues with putting a v8 in the chassis. Having two m116 4-speed cars is a good thing. Are they running and driving cars?

@@mknmike I read somewhere that it’s possible with really tight custom headers. Maybe it was misinformation. I’ve never measured them side by side but the M116 is supposed to have a shorter deck height than the M117 if I’m not mistaken. I’ve seen a lot of guys attempt M117 swaps because M116s just don’t seem worth it. The 350SE *ran* on half of its injectors (D Jet) until I tried to diagnose it and put the distributor back incorrectly. It’s a neat example with crank windows, fabric seats, no AC, etc. Very Euro. I actually purchased my other 4 speed drivetrain from a guy who parted out a 72 350SLC.

How do you determine what TDI motors are good donors? Could the 2.5 I5 TDI from a 2006 Touarag be a donor? What about the 2.0 R4 16v TDI CR 81-132kW (EA189) The engine of the focus of the Volkswagen emissions scandal?

No. As far as I'm aware these engine have completely different mounting points and would not be easy to fit into the T4. My advice is to stick with the tried and true engines like the 2.5L TDI out of ROW T4s or just find a good 90s Passat or Jetta, although I believe there are better resources for ALH (early 2000s) engines now than there were when I did my swap.

I was thinking about modifying the stock belly pan, but as of now have not done it. It just makes inspections on long drives/maintenance so much harder. Maybe I’ll regret it in the winter...

I haven't actually. I drove it until March of 2016 when my transmission blew up on the highway. I'm going to be swapping in a TDI and manual transmission when my Mercedes is all buttoned up. I highly recommend the swap instead of replacing the chains. It'll boost the value of your van and it's almost guaranteed that the automatic transmission will give up at some point.
