So I have some concerns regarding sparks... While sparks by themselves might not pose a serious risk for the cell, it really depends on what power level the sparks occur. Sparks are generated due to poor contact with the welded area (so, in my opinion you should thoroughly clean/fine sand your tips or even replace them for something with a but more surface area...). If you are spot welding thick nickel, you will need quite some power for a nice strong weld. If a spark occurs there, you MUST check the welding point and ensure you haven't pierced through the cell O_O No, seriously... A spark can melt through the contact and pierce the battery terminal... Unfortunately I had it happen to me on a big pack of 130 cells... (and on some other occasions) Fortunately although the cell vented, it didn't overheat and I was able to safely remove it and dispose of it... After that I reduced the welding power to something still good enough, but with less danger of piercing the cells in case of a serious spark. Always keep your welding tips clean people... So, to me, sparks on every weld isn't ok. It would be if you were always using those same tips with the same strips (same thickness same material, same manufacturer), with the same cells (different cells, might have slightly different terminals). Sparks are ok only if the are causing no harm. In a factory spot welder there are sparks on every weld, however they have finetuned the output for each strip thickness as to have enough power for welding, but not enough for piercings the cell. We could do that ourselves as hobbyists, but I don't believe many have the time to invest on that and many cells are gonna get destroyed and houses het burnt in the process 🙃 Be safe out there... If you have sparks, be sure you know what you're doing with your settings...
