Your Lycoming 0320 Ed2 Engine Overhaul: What you need to know.
I recently overhauled my Lycoming 0320 E2D and it took exactly three months from the time I dropped the engine off in Fort Lauderdale till the time I did my break in flight. I was involved in every step of the process.
The first thing I will tell you to do is research. Be wise! I used Airmark engine overhaul in Fort Lauderdale Fl. I was thrilled with their service and the outcome. I highly recommend them. I was involved as much as I could be, and calling them to stay on top of the process as much as I could.
Now a note on upgrading to an Lycoming IO360 from an O320 E2D. Do even more research, you will need an STC and this can get very complicated. I was planning on upgrading my engine in my 1968 Cardinal, but at the end of the day, everything from the firewall forward was going to have to be replaced and it was cost prohibitive.
You want to go with a top shop because you need a warranty. If you get a local mechanic to do it, it may be cheaper but if it goes sideways you are stuck. And things happen, you need a large company to stand behind their work. This is also a project that needs to be done right, not cheap or on the cheapo. You a re making a major investment in your life really, and safety is a top priority. You need a licensed FAA repair station that has all of their I’s dotted and their T’s crossed.

The only critical part in an alternator is the front bearing. Then there are the brushes and diode pack. I just replace all three and not the whole thing. For those who can do the job themselves, the overhaul will cost maybe $10,000, The $20Gs saved is a lot . People that sell VW or Corvair engines encourage you to rebuild your own.

A few years back my Musketeer's O-320 D2B (1300 hours/28 years SMOH) ground its innards in to pretty sparkles. Rebuilding wasn't an option: narrow-deck engines are a specialist thing nowadays and the engine had been rebuilt three times already. The local engine shop (one of the best in western Canada) didn't have a suitable core available so I wrote a check to Lycoming for a factory rebuilt O-320. Ouch. The engine was just the beginning. When you take an old plane that far apart things happen. The costs added up. But boy was that first test flight sweet!

I had my 1973 Cessna 150 engine overhauled. after a couple hours of run time I flew it from Houston, Texas to Des Moines, Iowa and back. I swear it used oil like a car. At least 1 quart in 30 if not less. That was a break in.

@@wendellmoeller6788 That's pretty awesome Wendell. My IO-360 with only 800 hours engine time uses a quart every 7-8 hours.

Went to Airmark yesterday... you were lucky Sir! Now they are saying 21 weeks for turn-around time. And... I get a double whammy because of my decision to get a Seneca. Thought it had low hours, but it too, sat around too long after it's last overhaul. These engines are going to be $49k each, not including the removal, installation, mounts and all the other stuff that needs to be done. Yikes...here I go!

Good advise. That crank shaft hurts. That was one of my big fears. In the end, my 182 overhaul was $64K. Needing a new prop and replacing EVERYTHING really added up!

Great overview video, Ted. I'm sure the info will be valuable to folk about to go down a similar path. I also appreciate your willingness to share when a decision (eg delivering the engine yourself) really should have been reconsidered. Over 50 and still watching Ted's videos!!

So you put out a number for a new engine. What is the difference in your experience between overhauling the engine and really doing a firewall forward replacement/repair to include the other items that you mentioned such as electrical, prop, alternator etc. are we talking another eight to $10,000?

A completely new engine is about $65,000 it was just cost prohibitive. The good news is that I put in that $25,000 for a new engine and with all the upgrades I’ve made to my cardinal it’s worth about $130,000 now and I bought it for 38 so I’m pretty far ahead in the thing not that I’m gonna sell it I really like it now. $30000 for the overhaul? Does this include the labor for removing and replacing the engine? If not how much additional cost was the labor?

Mornin Ted! I’m right on your heals buddy. Our new factory reman engine just arrived this week… 13 weeks was a pretty long wait 🥴. We also had our prop over hauled and will have it balanced too and had our A/P servos serviced. I’ll need to talk with our A&P about the oil cooler tho… he didn’t suggest replacing that. Why do you suggest replacing it? We are replacing a pile of hoses, some have been updated but the others that haven’t will all be the new style and getting rid of those “rubber” hose lines. I just wanted everything new since I was putting in a new engine and I figured it was best to get a new oil cooler new hoses and everything it wasn’t really necessary but it was good that I did it. Thanks for watching!

I have just under 1300hrs left on a non T-modded 0-320-H2ad. I considered the 160hp to 180hp upgrade. Imo the minimal gains weren't worth the cost. Plus losing 10deg of flaps is part of the upgrade. I rarely use 40deg but it's nice to know it's there. Would the upgrade have taken anything away from the cardinal? Just curious... Thanks for providing some insight into an engine replacement.

I don’t think the upgrade would’ve taken away anything for the cardinal it just would’ve given it more power but looking at the specs the useful load really wouldn’t increase that much - So in the end it really wasn’t worth it for me. Thanks for watching!

Does a prop overhaul automatically include a prop balancing? Or is balancing a separate and extra cost process?

Thanks. I’m starting to think about an overhaul, both in terms of tach time and years (decades?) “SMOH”. I couldn’t sell the plane for half of what you suggest spending even if I hung a factory new on the ol’ milkstool. I’d have to fly it all off. Let’s see. I’m over 50 by 20, to fly off near $40,000...hey! I could fly this thing ‘til I’m 100! Think I’d better research other solutions.

Why does a new engine need a new alternator? If your alternator is working fine there’s no need to replace it.

@@Over50andLearningToFly I think it really depends on the age of the alt. If it has the same hrs as a run out engine like 2000 then sure. But if it was replaced a few hundred hrs ago and checks out I wouldn’t. Chances of failure with a new unit are much higher.

At 6:25 it looks 2 out of 4 CHTs are above 400. Isn't that too hot for a Lycoming?

Yes - that was only for a few minutes @2600 I believe - temps should be about 350-400

Why you don’t get a brand new engine 100% safe, I don’t think it’s more then $35,000, dont be cheap as you say, Buy new

It basically is a new engine … an overhauled engine has new cylinders - and this one has a new crankshaft as well - new engines are around 65k … for basically the same thing … this engine should be good for 10 years @ 200 hrs a year … thanks for watching !

@@Over50andLearningToFly Honestly, if you fly 200 hours per year and operate it properly (CHT's below 400 being one of the parameters), you will be able to use it for 20 years, not 10. One of my IO-320's has 2500-2600 hours in it, and all the compressions are over 70, with no excessive oil consumption. Regarding the oil cooler, I don't see a reason for replacement unless there is a leak. A proper flush would do it (in and out). Once you replace the hoses, there won't be contamination.
