2002 Yamaha Roadstar XV1600 Total Engine Rebuild

I am not a motorcycle mechanic by any means, but when my Midnight Star's front cylinder decided to puke up a piston and leave me stranded alongside the turnpike in northeast Oklahoma, I determined it was time to swap the damaged engine for a '99 eBay motor I lovingly rebuilt with my own two thumbs. Now the bike runs stronger and has more power than when I originally bought it and that makes me very, very happy!
One of my viewers has made a really good suggestion on the "superimposed" images in the video not clearly showing the damage that was done. So, I've uploaded the original photos of the piston and cylinder and how they looked when I first pulled the jug after the malfunction. They can be found here:

I've owned and ridden a lot of bikes in my life. I currently own two Harleys; a 1995 Fatboy and a 1975 Ironhead. I'll tell you though, the one bike I miss the most was my 2005 Midnight Road Star. Absolutely loved that bike and wish I never sold it.

I hear ya! I've had a '16 Sportster 1200, an '18 Softail Slim and two TriGlide Ultra Classics (a '15 and an '18) and loved all of them. The wife and I actually rode the '15 TriGlide out to the Grand Canyon back in 2017 and had a blast. Unfortunately, the economic downturn and a couple of shoulder surgeries required that we return the bikes. After that I swore I'd never be in debt for another motorcycle and bought a 2004 Yamaha V star 650 (ru-vid.com/video/%D0%B2%D0%B8%D0%B4%D0%B5%D0%BE-O8DmLJJLJJA.html) and V-Star 1100. I tuned these two bikes to perfection but I didn't care for the shaft drives and I also wanted a bigger, cruiser-type ride. I wound up selling them and purchasing this '02 Road Star for around $2500. I also bought an '06 Roadliner 1900 a month or so later for just over 6k slasherdesigns.us/images/roadliner(r).JPG . The picture doesn't show it but it did come with hard bags, and quick-detach windscreen and passenger upright. I may get another Harley at some point but I am quite happy with the two I currently have. Thanks for your comment!

JohnRobin you have to be very proud of yourself. I purchased an 02 RoadStar1600 this week. gave too much for it but at 73 I am beginning to suspect that I can't take it with me. Tranny recall was completed 8 yrs ago by authorized dealer. I do not know if oil pump shaft was changed. The bike has Cobra pipes and K&N free flow air filter. I believe it has stage 2 jets in it. With less then 15K mileage I am thinking it will be OK. It runs VERY strong. Great job you did on both the video and the rebuild.

Thank you very much for your comment and congratulations on your new purchase! I just completed a couple of intermediate rides (less than 500 mi.) on Lela, (You can see the first one at myaddictedmind.com/blog/robber-s-cave-state-park-wilburton-oklahoma) I replaced the thinning rear tire last week before the ride to Robber's Cave and gave 'er some fresh fluids last night after coming back from Fayetteville, AR. She's turned over 5500 miles and the engine is still running strong and with no evidence of piston ring blowby! (THis is my biggest concern) I have sent the jugs from the other motor to Patrick Racing to get the "bored and replated" upgrade to 1775 cc's. They should be coming back in another week or so. At 61, I love my Roadstar and believe they are highly underrated machines but are probably one of the most reliable and easiest to work on of any of the other brands out there. It sounds like your bike is in really good shape with such low mileage and I hope you get to enjoy 'er a long, long time!

An update: I have 8200 miles on the engine now and still running strong!

@@hunterpinson807 Yes! Still running great and just rolled over 8000 miles. I got the jugs back from Patrick Racing (big-bore upgrade to 1775 cc) a couple of weeks ago and truly torn about putting them on the bike right now. It's running really good and I can't see any reason to replace the cylinders. I think I'll save them for if something happens with the current configuration, then I have a backup to keep the bike on the road.😉

I got this on eBay from a place called the Fairing Shop (www.ebay.com/str/fairingshop). They make them in-house and I think it's a good product - except that the windshield they sent with it was really thin and broke on my first ride. Luckily, I had another plexiglass piece from an old windshield (much thicker) that I was able to get to work on it. I have added a few more details to it also since I've put it on the bike. (You can see a picture of it here: myaddictedmind.com/images/fairingwings.jpg. Overall, I'm happy with the purchase. I just wish the windshield wasn't so flimsy.

Is that a Memphis shades batwing?

This particular one is not a Memphis shades. It comes from a company I found on eBay and make the fairings in-house. I did have a Memphis Shades on my v-star 1100 but it was just the outer shell.

The dealership will conduct the recall FREE OF CHARGE even today. Why o earth did you spend 700 plus buy a recall kit and then do all the work yourself and have NO warranty on the work???

I wish your video clearly showed the damaged parts rather than superimposing them onto the image of the bike. :-(. But, good job. :-)

Thanks for your reply Steve. You do make a good point. The superimposed images aren't as clear as they should be. @@midnightmc3096 You have a point there! I would like to also address your comment to @paul 466 below regarding the J&E pistons from Patrick Racing; you are absolutely correct in this regard. The big bore kit for my 1600cc motor (bored and replated to 1775cc) I received from them does indeed come with the J&E pistons and I would really have issues with the cost of the upgrade ($1355.00) if I thought I was receiving poor quality components. However, I have yet to install the upgrade because the bike is running so good at the moment. 😊

@@arak1547 Yes, one could always argue for stock, and in so doing, un-complicate ones' life significantly : ) Good luck with whatever route you go! Question: did you also get the cams done, and with those, get the unobtanium (nowadays) ceramic lifters necessary for the 1600's due to the atrocious rocker arm ratio compared to the OEM 1700 which got re-designed heads/cams? Over

someone rebuilt the top with JE pistons thats why it broke, i would of changed both pistons to oem

Absolute nonsense - Patrick Racing's Nigel Patrick used JE's for MANY years without a single reported failure in his big bore (108 and 111 inch full boat applications.

@paulacabbo466, this is exactly what I thought as well. The OEM's are flat-topped and don't have that "hump" that the J&E's do. I'm using the OEM's on the rebuilt engine and they're working great - so far. The J&E's seem really light and delicate compared to the original pistons.

@@arak1547 That JE piston looks like it melted. Increased compression is an easy way to increase power and make throttle response crisp but it's almost always a bad idea with street driven air cooled engines. I remember the old so called VW experts who told everyone to have their heads fly cut. Fast forward and now the experts are telling folks to lower compression if you want it to live.

@@naomisharpe3730 you are not wrong. I actually remember my two Volkswagens from back in the day and how I wanted to “supe” up my ‘65 but then I looked at how it would eat into the engine life and decided against it. Thanks for your reply.

@@arak1547 VW engines were never designed to last, they had about a 50K average life span and yes I know many went further but many did not. I was a VW tech at a VW dealership from 1971 until 1983 before going over to Audi...
