Darwin has designed a machine that makes the foam for air crete, the Foam Mate. The ready made machine on the market costs $500. By building it yourself you understand the way it works and can make your own improvements on it. We have the plans on our etsy store and anyone can do it with the right parts and correct measurements. Most of the parts are listed below, some parts could only be bought in bulk so I did not put the link.

I would do a very long test on aircrete as a floating dock. It might eventually fill up with water and sink

This is the same stuff used for INSULATION in walls!! My next house I build will be light gauge steel studs with AIR-CRETE INSULATION. Having a contractor install it would be more expensive than creating my own process and having my own crew do it. Already figured it would be 60% or more doing it ourselves. The beautiful thing about it is that it can increase structural rigidity while also reducing exterior sound and great insulator with MAXIUM fire protection AND no rot or mold or insect infestation! Between LG steel and Air-crete, the structure is as well built as I could think to engineer a residential home. The exterior sheathing will be a cementitious panel product as well. Interior sheathing would include non-papered drywall and/or wood panels (love wood for its appearance, time to stop cutting forests for ANTI-"green" energy windmill access roads and transmission lines and use it for its BEAUTY!!)

ingenious idea.being in the concrete industry 30 yrs I have seen the benifits and uses of light weight concrete.Try using a water reducer admixture for even more structural integrity.

Your design has possibly opened the door for thousands and thousands of people who could not otherwise afford it, to create their own structures. You sir, are a saint and a gentleman. So, let me get this straight. The foam in the video at first looked like two part insulation foam. Then, it looked like you were using dish soap. Is that what you are infusing into the Portland? If so, what a great idea! By the way, I believe you have the patience of a saint! When I was young and got in the way, I'd get a crack across the backside! Those kids will have learned the same patience that you exibit when they grow and have a family of their own! Thanks for the great videos!

Interesting way to make cheap lightweight concrete. The one issue I see is that you have to add a lot of water to allow the foam to work into the mix. The #1 rule of concrete is: the more water, the weaker the final strength will be. Another way I have seen lightweight concrete with better strength is to mix in vermiculite or pearlite. More expensive than soap bubbles but you can make a much stronger mix. Lots of examples of outdoor pizza ovens made this way for example.

one could add a plasticiser to the cement to decrease the water content thus allowing greater strength.

That would be pretty good at soaping down a car, trash can or room. I've seen professional units dousing food service machinery/spaces. That's a good idea for the foaming mixer.

With the correct mixture, and inflatable forms, this technology could be used to rapidly inflate & back fill structures. Faster than a 3D Concrete 'printer'. Combining both technologies & you could rapid inflate, & print dome sheds, & then saw out windows , doors, connections, etc. as needed. Different inflated forms could yield square or rectangular structures.

I imagine you could find a way to spray/ almost like shotcrete the mix.. even as a glue/layer before finishing with precast panels?

SUPER! They do sell foam lance or Foam canon's for car washing for about $18. Likely too much water, but check out the design of that.

This IS AWESOME!!!!! It DOESN'T require ANY petrochemicals!!!!!!! Perhaps you only need to incorporate some kind of reinforcement mesh/wire screen, or chopped fiberglass strands, to make it more fracture resistant?!.... Thanks!!!!!

SUPER COOL! and hell, with or without the concrete, who wouldn't love a backyard full of shaving cream! you could sell this as a wedding car decorator or rent it out to kids partys. good clean fun! one correction though - pvc is usually white and abs is usually black - and it makes a difference because the glue is different. when it's under pressure, you don't want the glue to fail.

Great job !!! Nice little family congrats. I looked into this several years ago long and hard most info. I found was in India and other countries. What a shame we are. Great simple and thoughtful idea. I may be using this to mix the harder and higher temp refractory cements as they are heavier and more dense perhaps add vermiculite or stir-foam pellets. Stuffs not cheep so this will stretch it and make lighter shell. I'm sure there are many safety improvements to be made but RU-vid is about ideas and sharing ... building is at ones own discretion and determination, Thanks so much looks very promising.

Who would stop you? I would go with hemp by the ton personally, but im guessing just about any fiber longer than a few inches would aid in strength....

At a small increase in material cost, there is a much simpler approach to the "solution chamber" you used. Pick up any hand pump pressurized sprayer. drill a hole in the top and use a brass fitting to add a brass ball valve and then add a hose fitting to the other end of the ball valve which then goes to the compressor air line. The valve is used to fine tune the flow. Remove the spray nozzle and the valve, and feed that tube directly into the foam mate. Then you just open up the pump sprayer and add the foaming solution.

I like your design. That’s not “black pvc” there’s a reason it says abs on it. If you are trying to glue it that’s important because they use totally different glue and don’t glue together with pvc well. Thanks for this video though. Also, they sell fire brick material in a bag like concrete. For your other project. Though I do think this would hold up pretty well under heat by itself.

ABS (black) and PVC (white) are different materials not meant to be used together. It requires a less common glue specifically formulated for this app. PVC ( polyvinyl chloride) is common in the eastern US and acrylonitrile butadiene in other areas (depending on local codes) Local big box store will have one type and correct glues.

That black pipe is ABS, the white pipe is PVC. They're not really meant to be glued to each other but if they hold for your purpose it's fine.

I'd bet if you did it the old fashioned way and added dry straw to the mix before pouring it into the brick molds, it would make it a lot stronger. Or chicken wire would be another option.

Depending on application, the straw may rot out over time, which makes the brick even lighter, but doesn't add to strength in the long run. Aquarists use a technique like this when making fake coral rocks, they use rice in the mix which leaves behind a porous texture after it rots out.

Have you seen anything on Cast earth. Been around for a while. Uses plaster of Paris instead of Portland cement. Apparently stabilizes better than Portland. Been interesting to see you give that a whirl.

Hey Darwin , love your channel . I was really curious about the foam properties you might explore . Do you think there is an admixture to form closed cell entrained air in the matrix ? I see where you pored water right through a block . That would be awesome for a stucco top coat app , but what about a panel that was waterproof right out of the forms . Add some die and a texture and "Bob's Your Uncle " ! ! ! Never paint again and no insulation required . We could build homes for pennies on the dollar ! Oh yeah , I'm a retired building contractor . Like you , my brain never stops . Earth needs so much . Maybe it needs guys like us too . Keep it coming brother .

Been used for decades in europe. Search ytong. It's one of the biggest. It's used to build complete buildings or to insulate heavy loads from eachother.

I want to blow concrete under a slab where the ground has settled, do you or have you seen a homemade system that I could build that would do that? I believe this is perfect to make the Crete but I need a way to "blow" or "push" it under the slab. thank you, it is real nice that your family is involved.

Amazing material! Very well done video. Have you considered combining this with the binishell-style of homes that are gaining popularity? Just imagine if you used this to make UG aircrete homes as well? I think this type of construction would be ideal for poorer regions of the world, especially in areas where devastating storms (like Haiti)& potentially earthquakes are more common.

I am thinking, if sand is added to the portland cement, would we still have the air bubbles once it cures? Sand added will strengthen the mix.

Suggestion: Build molds to manufacture oversized Legos, say, one by two feet. With them and Liquid Nail, build any structure. Without Liquid Nail, build temporary structures. Might have to let the "Legos" cure a couple of months, though.

Ryan Rall Concrete they make spackle/plaster hopper air sprayers for spraying textured walls. I bet this is light enough to work in it maybe with a slightly larger nozzle. Was thinking the same thing but after already pre mixing it.

one option would be similar to spraying gunite which is mixed in a mobile mixer and uses compressed air to spray onto concrete for repair. Also could be sprayed from a gypcrete machine which uses sandblast hose then you just add regulated air pressure. Those two both require around 90 - 110 psi so you need about 185 cfm compressor. The nozzle size used at the end of the hose would somewhat regulate the material. Another possibility would be to use a HD industrial sprayer designed to spray fireproofing material...more ideas come to mind

I'm glad I'm not the only one who caught that. Great machine.. but did he just get ABS because its cheaper? What glue is there for joining ABS to PVC? No problem if its not high pressure...

Thank you for sharing this with the world! I’d like to try this soon out at my land. I have a question though-I noticed in a few of your videos, you blow the aircrete mix around like on your trampoline, and your kids play in it and such...how do you clean that up later? Does the mix not dry up and cake onto everything (the yard, sidewalks, clothes, etc)?

I make it one Aircrete sample as same followed by your procedure. After two day curing it is easy to brittle and always in wet condition. Could you give solution for this problem

How did you know the quantity of foam when you use the foam generator during the mix please? For exmple, if the foam quantity is 2 litter per your mix volume?

My kids wondered what would happen if you dropped a tape measure into a bucket of water. I fished it out and dried it off. But then the interior spring rusted. That's what happens. That was the end of the tape measure.

I get the need for 2 piece design (nozzle and tank) , but it seems like it would be cooler if you had built the design to resemble a paintball gun with the big tank on top and the handle on the bottom... you could even put on a trigger to make it even cooler!!!!

I would also recommend putting in a regulator in front of the soap chamber and reduce the possibility of explosion

hi in Germany this material is over 20y. in production. you are very close to success, take one gallon warm water and put in 2 table spun sugar. you will call you self maestro

if you add some fiber glass to the mix.... the brick will become stronger.... try making a video with fiber glass

we have something here named "Ytong" it have ben used a lot. stil it have some issues. especially with moisture and sub freezing temps.

Thanks a lot. I have watched this video for quite few times. To what what pressure you set the air compressor? Have you ever measured the R value for the aircrete? it is crucial in order to make this product as an alternative of other insulation materials. Any indication about the product strength? how many PSI at 28 days? Thanks

Note he had to hand mix the foam and the concrete. If your concrete supplier can't make aircreet in the truck, you're better off doing small batches.
