It’s the intermediate shaft in the 205. That has tapered roller bearings that need to be preloaded. There are shimmed. That that shaft is sliding back and forth.

I did the same thing on my 205 in my 72 Jimmy many years ago. After pulling the T-case out and torn apart, an old timer showed me what I did incorrectly. After setting it up correctly it ran about as quiet as a gear driven case could run. Wish I would have had a lift like I do now. 💪🏼 Remember to breath through your nose Paul! 👍🏼

Best way to find exhaust leaks is with a shop vac set up to blow stuck in the tailpipe, no rumble from the engine and the exhaust stays cool 👌🏼

I'm growing long in the tooth. Shop time was always my favorite time in my younger days. Our iron was a different breed - mainly what we needed to raise corn and beans in Iowa. None-the-less, there were three of us who spent many hours cussin', discussin' and doing what we had to do to keep putting power down where needed. Watching the Fab Rat crew takes me back there. Thank you for the good times.

If you delete the open needle bearings and bore out that bearing surface And put a caged needle bearing in there.All your problems will go away.Something I used to do when I built 205 years ago.

It's been 40+ years since I've done one of those transfercases but I do remember stacking the bearings, fun stuff. A solution for switching over your doors could be replace the hinge pins with bolts of the same diameter. Time to switch doors, pull the bolts the hinge splits in two, the outer stays on the door and the inner stays on the cab. All you need is another set of outer hinge sections and I'm sure that you have access to those.

Bearing only two layers deep is easy compared to a Muncie 4 speed. They are smaller and stack 4 layers deep around the main shaft. It will cause you to learn to cuss.

On the other hand, the Munchies are badly geared, no overdrive, and the musclecar versions only had an inadequate 27 spline output shaft, so better to swap to something else

Even though you can buy a bearing kit these days, I love that the boneyard is still the first option for parts. Ratting parts is a great skill. You are teaching a new generation how to just make it work. Also, the extra ponies making new problems is a huge lesson. I love watching, learning, and laughing with you guys. It's the results of having high horsepower on a doubler... They weren't really designed for that. A doubler is for like a Toyota Tacoma with a smaller engine.. and it gives you a lower gear reduction to make it easier for the smaller HP engine to work. But when you put high HP on one end.. it multiplies the torque by too much, and things will often break

Great diagnosis Boss Rat. I suppose it get a heck of a lot of punishment with the shock it must receive when snatching things like the loaded tanker. I agree the oil would have caused the faults you have but with no oil and the shock as well it would have gone sooner or later. You’re doing the right thing by looking at a strong box but just be careful about what is the next weakest part.

Paul, I neet trick for finding Bering Noise is to hold a broomstick against a part of your problem ,then put the other end against your outside of your ear. you will find it quick. the grinding sound of bering transfers through pole in form of vibrations and your ear interrupts the vibrations. You could pretty easily make some quick release hinges. Just remove the pin, grind off the ears, weld in tube at the top and bottom of one side and a piece in the middle of the other. Then make a new pin with a hole for a cotter pin at the bottom. As long as you maintain the center point of the pin, and don't make the tube too big, the hinges should work just like stock.

@@Mark_Bridges The little ring that the forks slide back and forth... only works correctly in one direction.. But it's very similar and can go on both ways.. So it's an easy thing to get turned around. You have to be very particular and detailed when working inside these gear boxes.

The solution to changing your doors around could be by just replacing the hinge pins with the same size bolts and just pull the bolt out and swap the doors, kinda like a jeep door. The only thing that you would need is another set of hinges to use the outer half of, and I'm sure you probably already have a few in your parts pile.

Use the stick method to listen for hidden noises like that. A wooden stick or metal rod will conduct the noise to your ear.

Should make a trolley to hold the doors in place when you swap them over. We’ve got one at work with a Jack at the bottom and a platform to hold the door upright in the right position. Makes changing doors a simple process. The Jack is to raise or lower the door exactly in position

Easy solution for most people when you hear funny noises is to turn up the radio. That’s a little hard for a RU-vidr though with all the copyright rules. I know the louder my radio is the better my singing gets. 😉

I have found the best way to deal with drive train noise is to turn up the radio.

Had an 70' Chevy Blazer with the 465 4 speed and the 205 transferase, always popped out of low range at the worst times. Bolted a short piece of chain to the floor with a hook on the end for the shifter and never had another problem with it. Man I loved that truck.
