I've got to the stage now where I'm happy that the engine and gearbox run nicely so there's nothing else to do really... except for everything!
In this video I start dismantling my Barn Find Kawasaki Ninja GPZ900R motorcycle. I remove the rear light, exhaust, fuse box, rear subframe, front framework, radiator, fan, headlight, coils and some plastic trim. I broke a few bolts and I warn you now that I used some rather unconventional methods to remove some of the components.
I'm doing a complete nut and bolt restoration so once I'm down to the main frame I can start rebuilding it like a massive lego kit!

Hopefully your taking a million pictures and recording your steps and bagging/tagging the parts. reassembly will be ten times easier if you take the time to note/write down every step you take and label your parts bags with those corresponding steps. That fairing repair done with fiberglass is no good Ash, you need to get rid of that fiberglass and repair it by using plastic welding and/ or a product called "Plastex". Fiberglasss does not bond to ABS plastic properly. If you think you have enough photos, take some more, you cant have too many. you will be surprised how often you need to refer to them for reassbembly. Take alot of notes too.

Wd40 doesn't work instantly. You need to spray down ALL the nuts & bolts on the bike every day for a week before working on it.

Great video, I’m currently doing the same thing to my old Gpz 900 A2 that I sold in 1989 and have recently bought back as an absolute wreck. Thanks for the inspiration 👍

That exhaust looks great actually, despite the holes in the silencer. My guess is it's a comlete after market system. The horns, radiator and fan assembly are also a good surprise. I expected them to be in the worst condition, because they are hidden away behind fairing and get the worst from the front wheel. Sure, they need refurbishment but from your video, it looks mainly surface corrosion no pitting.👍

Yea I think you might be right about the exhaust... one of the cans does sound unhealthy if you shake it though, definitely not so great on the inside 🤣 I'm really hoping I can save the radiator, it doesn't seem to leak so thats a plus!

@@AshRowland the exhaust silencers are original fitment, its the headers and the collectors that are aftermarket. With the bike being an early model it has the desirable "short" silencers and are extremely rare in good condition, so be aware the cost of replacements will be high, but the good news is that the later models will fit and are still useable. Good to see you really getting down to the nitty gritty part of the de-construction, just keep plenty of penetrating fluid in stock and spray............EVERYTHING, 🤣.

Good progress Ash. Think you got lucky with the header pipe nuts as that whole assembly had been changed in the past. I had a new (black) GPZ900R back in 1986 and loved it. Bringing back lots of memories !!

Awesome project still. Don't be too worried about the sawscratches. I did not remember of you used 2K Paint on the carbs. I would highly recommend it on any of the parts. Gasoline is a solvent. The paint is available as can also, but wear a facemask suitable. 2k Paint was invented by the devil, but it won't come off when in contact with gasoline. Cheers from germany.

I have just watched this video, having watched some of your later GPZ 900 videos.And I have to say I didn't realise that it was in such poor condition as your later work on the bike has transformed it into a thing of beauty!.

Hi Ash you need to do the carbs in petrol resistant acrylic lacquer... Or preferably 2 k black satin..

Good effort for sure. The silencers are original and bloody expensive. I'd get the holes patched and reuse them

Strictly speaking I don't have a job as I'm self employed. I'm a precision engineer by trade but do a lot of field service work repairing semiconductor machines. Evenings and weekends I repair computers and technology for customers or do the odd job around the area. Kate lived in Wales when we met, so naturally, I live there too now 🤣 I also repair stuff in my free time 🤣

Haha, I had a feeling it was going to be ok as the header is a stainless aftermarket one, it's a shame they didn't use stainless nuts, but I guess I can get some

I know!! last one I did was a 1990 Suzuki GSX750F and I broke three studs trying to get the damn exhaust headers off. But they were made from mild steel and rotted like toilet roll in water. The older suzukis are well known for total exhaust rot :-/

Dude! Great content as always - Lovin' it. On a semi related topic, have come across a 2014 2.2 Jaaaaaag Sportbrake Luxury for around £5k - 76k miles. Mot'd Looks lovely - what do you think? I've got my A6 2.7 Avant (2007) but it's getting on a bit and a 2011 Q7 (waiting for parts) 🤣 Need something newer, with some toys and a little style - Thought: you'd had a couple so would value your opinion - Keep up the good work!

That's a great price to be honest mate, sorry for the delayed response, I've been taking brake calipers apart 🤣 Do a history check on it to make sure its not been smashed up (too badly), check the service history - it's at the mileage where a cam belt/chain might need doing, check all the electronics work, and check the spec - ideally you want the Portfolio spec but I doubt you'll get that for 5k... the Meridian Surround system is amazing so it would be good if it had that... if it doesn't have powerfold mirrors or blind spot detection then you can watch my other videos to add it 😉

@@AshRowland Thanks chum - It was at a Lookers auction and estimate was £5500 - in the end it made £6400 when everything else wasn't hitting the estimate so too rich for my blood. It was also only a Luxury but it was well looked after. However I don't know about the cam belt so may have dodged a bullet. I also have too much going on with the Q7 - ECU is totally dead & ebay versions are at least £500. I got one with matching numbers from Australia for £210 all in so we'll see how that works after programming. I'll keep lookin' and keep watching your vids - Keep up the good work :)

@millarfamily2474 yeah, Luxury spec is the bottom spec I think... you want the Portfolio spec really mate, and £6400 is probably about the right price but you'd soon be annoyed that it was missing loads of features lol... next GPZ video coming soon hopefully, it's taken a while to get the parts ready for reassembly

Thanks for posting again Ash. Your aim with that saw was pretty good. You'll be able to get the scratches out with a flap disc. No worries.

You need 2k paint or lacquer. That's like epoxy in that it has a hardener that creates strong chemical bonds in the paint.

Great video. I wouldn't worry about the saw damage, it looks to be mostly cosmetic. The frame tubing is quite thick. As for your exhaust, those are indeed original mufflers, the name on them indicates that. Unfortunately they are quite expensive to find in good shape. Your down pipes and center section are indeed aftermarket though and look to be quite nice.

My bike was in the same sort of condition, I wish I could send you pics of my restoration before and after but I don’t think there is any option to through the comments section. The transformation will be amazing I’m sure, re the paint that was stripped off the carbs, a good 2k paint mixed with activator/ hardener is the only paint that is petrol proof.

There appears to be a round kinda plastic knurled nut of some sort, but I think they're supposed to be attached to the fairing and they're not lol

They are called wellnuts. Threaded brass inserts in rubber grommets.

On the exhaust studs use brass nuts like they do on cars I put them on my blackbird.
