Broken Stud Removal and Repair Mobile Welding Job. Extracting a broken intake bolt inside an aluminum head GM motor. If you're a beginner welder or just looking to make a little side money this is a great example of a simple job that can make you some extra money and begin to establish yourself in the trades or allow you to upgrade to bigger and better welding equipment. For this repair I used an entry level 120v HF flux core welder and removed the broken stud by welding welding a hex nut to a broken intake manifold stud.This is a great DIY do it yourself how to welding project.
⚠️ CAUTION Be sure to use only NON CHLORINATED cleaners when welding and be sure to dry your part thoroughly to prevent the formation of deadly phosgene gas.

One thing I like for jobs like this is the little hf 90 amp stick welder with a scratch start tig rig works amazing to weld nuts to studs to get them out

6:00 leaving the battery connected when welding something on a car is never a good idea though. It will do damage to the electronics.

The red Brakleen is chlorinated which makes it non-flammable. The green one isn’t chlorinated but is flammable.

Lol I had a 50 50 shot. I couldn't remember the color because I'm cheap and use super tech so I asked the guy at the store and he grabbed the red. That will teach me not to read the label lol

I use both formulations of CRC Brake Kleen in my shop. I purchase it in one gallon plastic jugs and use SureShot sprayers to apply it. Both of my jugs are red in color and look almost identical. The formula used in the video is from an aerosol can that says “Strongest BRAKE Cleaner” on the front. That is marketing speak for the active ingredient which is tetrachloroethylene. This formula is non-flammable and the best of the two Brake Kleen formulas at dissolving and removing greasy contamination. It also dries extremely quickly. However, you should wear appropriate gloves and avoid breathing the fumes as it is listed as a probable carcinogen based on animal studies. And, if exposed to a flame or electric arc it will decompose into hydrogen chloride and/or phosgene gas. Both of which are hazardous to your lungs. The other formula of Brake Kleen has a gray banner on the label that says “50 state formula”, and below that, “Non-Chlorinated”. It is not quite as strong a degreaser as the chlorinated version and it’s “Extremely Flammable”. So, for different reasons their use in a welding operation should be only with care and a sufficient understanding of the hazards. Bottom line: I use both in my DIY shop. But only with open-garage door ventilation with a large fan and I make sure to wear heavy chemical resistant gloves when using the chlorinated version and use compressed air to thoroughly dry any part that might emit fumes that may be exposed to welding heat. The flammable formula is a little easier to understand. Just think of it the same way you do a can of starting fluid based on ether. Both are highly volatile and flammable.

Brandon, this is exactly where I am. I'm a "newby" to welding, and I acquired a 38 yr. old Dodge slant six that had an exhaust manifold bolt break off with the previous owner over 15 years back. Around 1/2" of steel stud in cast iron, that doesn't bottom out,( goes into the water jacket ). This occurrence is common with the slant six, WHEN installed improperly. I also have a 48 yr. old garden tractor the previous owner RUNG OFF a rear axle tube bolt. These 2 jobs,( along with the cracked cast iron exhaust manifold....and a host of others ) are what prompted me to get into welding, (now, if I can get caught up enough to start using it!). Awesome save ! Had one on an 1970 318 far rear exhaust bolt it broke off deep Wat a fight but I finally got it , would welding on a cast iron head work ? Stay safe. TANK

@Tank Soldier thanks man! You could 100% weld on a cast iron manifold. I never really clarified in the video but having a dissimilar metal around the part actually helps by the differing expansion and contraction rates help to free the stuck fastener.

Great video! Just fyi. This intake manifold bolts on those engines will come out with just a left threaded drill bit. Looks like he was chasing the ole knock sensor rusty in the hole problem

I don't understand exactly how to approach such a job. Do you weld the top of the nut, and molten metal flows down to screw shank?

I know he was quite stressed out beforehand thinking he was going to have to drill and extract the bolt and possibly have to chase out the aluminum threads. I'm glad this worked out because I know it was a big relief for him (and me considering I came off so positive) LOL sometimes I get lucky but I wont tell him that 😉

@@BrandonLund Lol. Yep, you gotta show humble confidence so the client/friend doesn't panic more. I feel his pain. Broke a stud on a 16 yr old f150. Well after making a mess of it trying to drill it out. I saw a RU-vid video about the process you used. In fact I even had a little Harbor frieght welder like you used, sitting in my garage. Oh well. 1 stud less and extra sealant later, I finished replacing the exhaust manifold. Lol Thank you for your inspiring, get out there and you can do it videos!

@@BrandonLund Absolutely. I just found your channel and i subscribed because you have a bunch of videos I need to see. Such as the fluxcore welding of thin sheetmetal and all that kind of stuff. I am recovering from getting hit on my Harley right outside of my driveway. I had my right leg crushed and when I got to the hospital they told me that I had less than ten minutes to live because the crush had produced clots that went to my heart and lungs. It has been a tough road back and it seems the worst thing is that I wasn't able to work out and I got hella FAT...lol All my welding equipment has been sitting for months and I am just getting back to work. Thanks for the great videos my friend.

That's exactly how I started. I "inherited" a Craftsman stick welder from my father in law. From there I moved to a Forney Easy Weld flux core and graduated to a Lincoln 210MP. I easily sold the Craftsman and the Forney.

@Jose Vazquez lol me too! My fist stick welder was an Crsftsman AC welder. I actually still have it but it needs some attention. I did a video a while back where I tried to fix it but it didn't completely correct the problem. From there I went on with a HF or maybe it was a Northern Tool flux core welder and beat the tar out of it. Back then i was building car trailers with it and to keep it from cycling off I bypassed the overtemp sensor. Not the brightest idea but it just goes to show you how badly you can abuse these welders and still have them perform. I had that welder for years until one day I was using it on a bridge job in New Hanpshire and I fell into the drink! That's why I say there is no shame in these budget welders.

I’m glad you were able to get the broken bolt out. You made it look easy. Technically using an extension on a torque wrench can change your torque spec. but hopefully no harm no foul.

An extension on an impact gun will lower its ultimate torque delivery. But how does it affect the torque delivered from the torque wrench shown in this video? Could you maybe have confused these two scenarios?
