Build a Tough Differential Cover! (For a Watts Link [Or Not, Whatever]) Mighty Max Ep. 15

In preparation for the Watts Link, we build a custom differential cover for a 8.8 Ford Mustang axle! The center link of the Watt’s Link will be mounted to the cover, so it needs to be able withstand heavy lateral forces to keep the axle centered under hard cornering. Nine pieces of 3/16 inch plate are used to build a rigid turtle shell-like structure over the aluminum cover to protect the internal components from explosives, and keep the axle centered during some crazy trips to the grocery store.

Hey Everyone! I realized I neglected to show how this cover fits over the factory cover! By keeping the factory cover in place, it prevents excessive fluid turbulence, which keeps air out of the oil. I’ll be sure to include that in Part 2!! 🙌

I've been a welder/fabber for 27 years. Been binge watching your channel since I stumbled upon it. Shocked you only have 10k subs. Presentation skills & subtle humor are without rival. Here's a tip for grinding aluminum with regular abrasives, run your disc against a block of beeswax. This prevents your abrasives from loading up while providing some lubrication which makes a nicer finish.

As I have already used on my D60 front and 14 bolt rear, Ballistic Fabrication makes some kick ass diff covers in the same turtle shell style cover but in 3/8" for heavy abusive rock crawling use. Hats off to ya sir!

There's a great video out here somewhere on differential covers. I was amazed at what they are designed to do in loads above norm. Fyi You just insulated the cooled spray area ( oil OFF the ring gear,) and designed in drip points if I remember, all which plays an important roll in cooling and lubrication. To me it was as important as your u-joint video. Awesome btw! Thank you!!!!

@@GarageFab I've been binge-watching some of your videos and I know what you're trying to say... but you really don't give yourself enough credit. Yes, you avoid trigonometry like it's the devil, but I personally prefer when people avoid using formulas that they don't understand. It's honestly a joy watching you figure out a workaround. Your workarounds are clever, practical, and totally legit from a mathematical perspective.

Many year's ago i done a 9 inch diff conversion into a xf falcon sedan that had watts linkage...i shaped a piece of 1/2 plate to match the slight curve of rear diff housing with the pivot bolt integrated into the plate than welded it on the back housing of the bango diff housing it worked fine

Great video, been watching through the whole series. The only thing bugging me is the open diff! You gotta keep that thing sealed off, especially when welding. Don't want spatter to stick on the gear teeth, it'll ruin the hardening in that spot and cause spalling.

Be sure to add a fill and drain port with sight gauge for level checks. Makes it way easier for inspection and service. Love the look.

I nearly added a fill port. I even purchased a threaded bung and plug. But when I went to measure the height of the fill in the factory, I realized it didn’t have one and then found out the Mustang axle fluid plugs are in the differential and not the cover! As for a sight gauge, that would be far too convenient for me. 😂 Thank you Mark! 🙌

Awesome cover. I'd like to say that I'm old enough and experienced enough so that I no longer make mistakes....I'd be lying. The reason stock diff covers follow the ring gear's shape, is to direct the oil to the bearings and the pinion bearing etc. with a minimum of work. Since your new diff cover, does not do this and is now standing away from the ring gear in a flat plane, the oil won't be directed to the places it is needed as it should be, it will be going all over the place inside the differential and not oiling the pinion bearing, the carrier bearings, the ring & pinion interface and even the out axel bearings correctly. You can't just add oil to the diff because that will promote foaming and develop more heat which will kill the oil's lube properties faster than stock. It will also affect your fuel mileage as the ring gears is now buried in oil, contributes to not only more heat, but fluid generated power loss. This will happen with any the flat backed diff cover you can buy aftermarket. One thing you still can do it weld in directional vanes inside the cover to make that problem go away. Rather a great deal more engineering needed. I am wondering why you didn't make the new cover from aluminium, I think you have a Tig...yes? Well that's my lecture for the day, I'm going for a beer.....well, I would if I had any.

Ahhh, aluminum. One day. My machine is capable of steel TIG only. Aluminum TIG is certainly a skill I hope to acquire in the future. Maybe after a welder manufacturer discovers the channel and sends me a machine for free. I can’t see myself dumping that much money into a machine I’d rarely use. As for the diff cover, this one will be as good as the factory one. Because the factory one fits underneath. I saw a RU-vid video several months back of various styles of covers made in acrylic so you could see the foaming oil inside. Very eye opening. I’m no engineer so I just have to depend on the knowledge of the original manufacturer. 🤷‍♂️

@@GarageFab I hope you are gifted with an AC/DC TiG as well, they're awesome machines. However, in the meantime you can flame weld aluminium, (if you have a torch and some small tips). I like the Henrob/Cobra torch I purchased many years ago. They are fantastic for fine work on aluminium.

I have seen flame welding in videos. They made it look easy but is that not one of those skills only the elite and most skilled craftsmen in the world? Also, until I’m no longer working out of my attached garage, I have a bit of a fear of torch setups.

Bee's wax on the cutting wheel saves the wheel and cuts faster, also helps aluminum NOT clog up disk.

I wanted to do this for a long time but, stopped because the form of the cover is on purpose. Not just to be cheap it's formed to make the spray off the ring gear to be directed to the side bearings and axle tubes. At least on what i was working on (12 bolt chevy). Also the bolts are your next weak point, I would step them up a size or two and only use grade eight. it's no longer about clamping force but the bolts sheer value

Agreed and agreed! I mentioned it early but neglected to show that this cover mounts over the factory cover. If this were my vehicle I would most certainly beef up the bolts. I drive like an idiot. I make jokes but my Wife drives like a sloth on sedatives. So I’ll be changing the bolts from those shown to some stronger bolts but keeping the size. In my opinion, 10 3/8” bolts would have a greater shear strength than the 9/16” bolt that attaches the Watts link bars.

Use soap on your flap disks and grinder wheels before you do aluminum and it keeps them from gumming up. Just coat the wheel with bar soap bud even smells great

Well Kevin, you’re in luck. She’s dead but she’s coming back better than ever. And pretty soon! I just purchased two Chevy Impala SS front wheel drive LS V8 donor cars. Both drivetrains will be installed in the same truck. The end product is a twin engine, 16 cylinder all wheel drive Mini Truck with 4 wheel steering. I’ve got all I need except shop space to do it. It hasn’t been officially announced yet though so Shhhh 🤫 At the beginning of the project I’ll describe the original version in detail with photos.

Use bees wax on your flapping disks and most abrasive tool. It won't gum up on aluminum. Try it and let me know how much it helped you.

Hopefully I can turn you into a Minitrucker. 😉 I’m honestly not a huge fan of Minitrucks in there most common form, believe it or not. I’m more of a classic muscle car guy. Think ‘68 Camaros and fastback Mustangs. Hopefully I can hold your interest long enough until I start my next truck project. I bought two 2008 V8 Chevy Impala SS’. They’re both front wheel drive. So the plan, though it hasn’t been officially announced just yet, is a truck with two engines, all wheel drive, and four wheel steering, and styled like a first gen Camaro. Happy to have you along for the ride, Larry!

That’s hilarious you brought that up, Gary! I cut the bung out of an old exhaust pipe for the fill hole threads, went to the auto parts store for a threaded diff plug to match, wrote the script instructing how to determine the height of the bung and recorded the audio. It wasn’t until I went to film the actual footage of doing the work that I realized that the factory Ford Mustang diff cover didn’t have a hole in it! I had to look up a RU-vid video on how to fill the 8.8 differential with oil, and found that the fill hole is actually in the front near the drive shaft flange. So on this particular cover, I didn’t need a fill hole. But that’s still good to point out for those working on other axles! Thank you Gary! Cheers!

1/32” Polycarbonate , It’s Clear Allows holes to be located and Marked with Sharpie . Cut holes with uni- Bit or scissors You can join smaller pieces together with Aluminum tape . It is worth it Much better the 1/4” MDF The Make 1/4 Polycarbonate

Thanks Brother! Yes I learned that too a year or so ago. I mentioned earlier in the video that this beast of a cover actually fits over the factory cover. I neglected to show it though so I’ve been getting that a lot. The next video though!! I’ll be sure to include that. 😂

So, just looking at it in the video, it makes me think that a watts link kind of functions the similarly to a reverse 4 link does (I think that's what they're called. where it has one set of arms going forward and one set going back).

Thank you my man! Yes. Absolutely. The only nuts I have currently are Nylock nuts. Needless to say the Nylon doesn’t like the heat of the welding so when I need to weld a locking nut, I buy the all-metal type. Lastly on final install, I’ll be sealing the threads with sealant made for gear oil. It’s a low pressure component so the most I should ever see is a slight seepage. Hopefully not even that. 🤞

Hey Chris! I should’ve mentioned it in the video, but I am replacing all the internal components in the differential. Antispatter spray at a minimum probably would have been a good idea otherwise!

You are doing absolutely awesome work! I have a project of my own. But, I am having trouble with a 4-Link suspension using the same rear end as you are working on. My theory is using the factory bushings on the top of the mustang rear end. My project is building a Special S-10. Any help is greatly appreciated. Thanks 🙏 and have a blessed day!

Thank you, Kevin! First question, are you planning to do air suspension? I was considering the same thing. I changed my mind for a couple reasons. The factory Mustang bushings ended up being too far apart for the much narrower Mighty Max frame. I fear a similar issue with the S10. In order to get an adequate angle that would keep the axle stable under heavy cornering, the upper bars would have to be really short. That’s not a big deal if you’re building a static height vehicle. The Mustang upper arms are quite short. But short bars cause problems with adjustable suspension especially if you’ve got significant travel. The shorter the bars, the more front to back motion your axle will see and therefore could potentially pull your driveshaft out of the transmission. My second reason might not be as relevant to you… I wanted to build an axle truss and it was looking like the angled bushings we’re going to cause some issues. If you do decide to go that route, I recommend investing in some Spherical upper axle bushings to replace the rubber ones. They will allow for a lot more movement that would normally tear the rubber.

@@GarageFab No, I was not planning on air or bagging it. I am planning on using coil over shocks and with a custom 4-Link suspension but without any upper wishbone! I was not planning on using short upper bars and they can be equal length. I do like the idea of what you did with the D-350 double bar watts link! With the idea of a custom 4-Link suspension I was planning on using the factory mounts as much as possible but if not so be it? I am also planning on maybe a 3” / 4” drop stance ride height as well too just enough for nice clean and cool stance. I like your rear cover for the 8.8 and I was wondering how much would you charge me for maybe making me a couple of them and for me to powder coating one of them chrome and the other one in color of my choice. lol Thanks 🙏 for replying back with the information! I know what I like when I see it but whenever it comes to the math and geometry of a 4-Link suspension I am lost?

Sounds like you should be good then. Using factory mounts like the front leaf springs frame mounts is generally fine structurally for non air suspension. They hang down too low so they won’t allow you to lay frame but that won’t be important to you. The only possible effect to using those mounts is because they’re so low, it may cause your bars to angle down some which will could potentially cause you to lose some traction on acceleration. That also may not be of much importance to you if you don’t plan to race. As for the diff covers, since starting RU-vid, I haven’t been taking on any custom work. I just don’t have the time for it. Thank you my friend! Glad to have you. I agree. There are several things on this build that haven’t received the amount of care I usual give. Typically I’d remove the internal components first. Instead this time I coated the gears with anti-spatter spray and went at it. As for the BBs, I intend to thoroughly flush the entire axle housing before final assembly. There is so much metal and aluminum oxide abrasive dust packed in there after the axle was shortened, a few weld beads are the least of my worries. 😂

I'm trying to figure out c-notch/link suspension on 99 s10 that I'm I'm putting hydraulics on...I need the rear axle to "3 wheel" or pivot while also going up and down..any help would be appreciated. Thank you, Claudio! I haven’t had the opportunity to build a truck like that yet, but if I did I would definitely go with a triangulated 4 link. Maybe even a double triangulated 4 link. With heim joints on all the bar ends, you could get a crazy amount of travel and articulation with no panhard bar or watts link to limit you. If setup properly you could potentially get 24+ inches of lift and still be completely drivable. (Bonus tip: with a triangulated link setup you could theoretically remove the frame over the axle eliminating the need for a notch. Granted it would take some creative engineering to mount the bed and fuel tank but it’s possible. 🤔) Lemme know what I can assist with and I’ll try my best.

@@GarageFab years ago I had a dark blue 89 Crown Victoria 351W 2bl and I bought white front doors for just for that reason, but as with many of my projects I never got around to it. I was hoping it would attract a sense of humor rather than traffic tickets. It had an 8.8 inch locker with pathetic 2:73 gears and drum brakes. I ended up trading it in in 2009 during the Cash for Clunkers deal I got 4500.00 bucks for that POS! Traded it in on a Chevy Cobalt and still driving it today with nearly no problems.

Haha! Yes! I have some planned though probably not what you’d expect or even want. I call the Mustang my “Shop Truck” because I don’t have one. And I don’t want one. I plan to build a custom roof rack, a hidden trailer hitch and potentially a custom push bumper if I decide to keep the Police paint scheme for a while. I also wanted to put it in air suspension but I’ve got much more exciting things planned so that probably won’t happen.
