Building a Blacksmithing Gas Bottle Propane Forge & Burners

It was time to upgrade to a gas forge to give some more heat control & efficiency vs my old charcoal 44 gallon forge. I bought a brand new 9kg gas bottle to use for the project. The burners I fabricated based on a design by John Carman.
Safety Notes:
- IF you use an old gas bottle, take extended precautions to make sure it's empty before cutting into it with an angle grinder. Better yet, buy a new one, they're cheap
- IF you use galvanised components for your burners, like I did, ensure you remove any galvanising before using the burners. Both inside and out
- ALWAYS wear a respirator & gloves when working with the insulation blanket until it has had a rigidizer applied. Do not light the forge without applying this.
- This is an inherently dangerous project - take all safety precautions when constructing, working with propane gas and operating a gas forge. IF you're not sure about anything, then don't risk it.
Due to popular demand, here is a list of components used in the burner and gas manifold construction:
20mm x 40mm (3/4” x 1 1/2”) bell reducer x 2
20mm x 25mm (3/4” x 1”) bell reducer stainless steel x 2
20mm x 150mm (3/4” x 6”) pipe nipple x 2
3mm x 100mm (1/8” x 4”) pipe nipple x 3
3mm (1/8”) tee
3mm (1/8”) 90 deg elbow
40mm x 100mm (1 1/2” x 4”) pipe nipple
0.6mm (0.025”) mig welding tip x 2
3mm x 6mm (1/8” x 1/4”) nipple
6mm (1/4”) female/female ball valve
6mm (1/4”) male to 3/8” male flare fitting/adapter

0-60 PSI pressure gauge, 1/4” male thread
1/4” tee
1/4” x 1/4” nipple

awesome build, thank you for taking the time to complete and post!!! I learned a tip a while back: I noticed in my shop, that starting a tap in a new hole was tough. I did some research. Now I tap new holes with my *****non-running/not "ON"***** drill press. I'm able to stabilize the piece and get a good perpendicular hole tapped. I just twist the chuck by hand cw/ccw briefly... again ****NOT TURNING POWER ON****

Thanks for making this video, it shows me how to make a quality forge for a much more reasonable price. I noticed you used a brand new Propane bottle, best that way so you don't have to worry about the residue from the gas. I really like your design as well, the extra effort you put into the base of the Forge is just as important as the burners, you can't have an unstable forge. Once again, great vid, and great design and thank you for it!!!

Hey mate, just wanted to say thanks for this video, gave me the confidence to finally build my own. Got my kit from gamerco and I'm building mine now based off your design however I'm just using the large burner that came with the kit bk3 I think is the model. again thanks .*Edit* I used an old gas bottle too, to others out there wanting to build this with an old bottle do some research on how properly clean before you cut. Personal I opened the bleed valve, then took tap off filled with water, turn up side down left over night, next day wash out with detergent and rinsed thoroughly. This did take extra time but worth the piece of Mind.

Please edit the video you know there are many dumb people out there... I did this for my own forge and I filled the bottle with water before I started grinding to make extra sure nothing could happen(I bought a new one so it was no need to but be safe is better than blowing up the garage and me too) anyway its much easier to to clamp the valve into a bench vise and turn the bottle. OK what's that blue spray stuff and why do you not cover the rest of the ceramic fiber with concrete? This fibers flying around when you light the forge...

The the blue stuff is rigidizer and it hardens the surface of the ceramic wool to prevent the fibers from being blown out of the forge. Disaster averted.

Ha Nice work man , I made one of these myself a year or so ago . Though i do recommend offsetting the burners on separate sides like i did if you over rebuild it , same positions just move one to the other side , it creates a swirling vortex inside and helps eliminate the cold spots by spreading out the heat more evenly . Also that is Fing genius using a straw to help position the mig tip . Also here's a tip , if your welding in it use a fire brick inside as a sacrificial surface for the borax to eat so you don't have to replace the Kaowool or satanite as much or risk eating the bottom out .

Amazing video and I looks amazing! Two Questions: 1-What’s the blue stuff you sprayed in side? 2-Fibre Insulation Blanket, how much did you need of if to cover it all? I’m looking on amazon and they have some 2”x24x whatever... what would you suggest or do you have a link to were you got yours? Side question: how long will a forge last with a full 20lb tank of propane?

Thanks for the video, looks like a great build. I'm currently preparing an old 5 gal. air tank for use as a forge and foundry furnace, this helped with some ideas for the burner setup. Never would have thought to use mig tips as the jets, very clever.

I'd say before cutting into ANY gas bottle with an angle grinder, take all the precautions you can. There's no way of knowing that it hasn't been refurbished/returned to the shop as "new" after having some sort of gas in it, or even if it just has some oil/solvent in it from the factory because it's a steel gas bottle and they tend to do that kind of thing. It will have some air inside of it....... So with any of those situations, if you go ahead and ram an abrasive wheel into it, you could explode yourself to death. So... Either get the valve off and fill it with water, or carefully and slowly drill a small hole in it with a hand drill (as in powered by hand) and fill it with water.

Just washing or purging is not good enough because whatever material was in the bottle is also stuck in the walls, this is how my neighbor almost lost his arm repairing a moped gas tank. To be safe keep it full of water or sand as you work on it, that way anything that catches fire can't spread quickly enough to cause problems.

hot soapy water, fill it up, drain it and drop a couple chunks of dry ice in it. Cut away. Not hard. Never had one catch fire or anything else.

Will, Great minds must run alike. I built a forge very much like yours a year ago. I did welded an old door hinge on the front half of the tank so I can open the forge and get large stuff like big coil springs in the forge. For a floor I welded in a 1/4 steel plate floor and put wool in and then a piece of ceramic kiln shelf that came up to door height. I also welded two long pieces of 1/2 inch pipe on the sides so I can slide in a horseshoe shaped 3/8 inch steel rod that serves as a rest when I heat long pieces of steel . I run at about 8 lbs for general forging but when I turn it up to 20 lbs I can get forge weld heat quicker. Dave Lange

hi david, i made his burner only slightly adapted it to have 3 burners and it seems to not work. and despite all my efforts (taking a burner off and capping it, using low and high psi regulators, both longer and shorter pip tips and even smaller and larger mig tips [0.25-0.35])and i cant for the life of me get it to run. im currently running it off a 0-10 psi regulator and it seems to not be pulling enough oxygen through. when i point a hairdryer at the choke from a distance it starts to work properly but the whole point to this was not having to plug anything in. please if you could lend a hand that would be much apreciated

Several brands out there. VERY IMPORTANT: The KO wool refractory blanket is carcinogenic unless coated with a sealant.. Newer refractory blankets are made of a fiberglass material and don't release hook shaped particles that love getting into our lungs.. Ask an insulation person in your area. They have all the info.

Very well thought out. Would like to see your plans. After seeing the insulation I'm thinking this is somewhat of a kit project. Using a new (Never filled 20lb propane tank). May I suggest using black iron. no need for acid soak. Your patience is outstanding, very meticulous. I commend your effort. Well done.

Anvilfire has a rigidizer they sell. It's expensive. A slightly more pain in the ass option is to build a square one with bricks as the liner. Search for a pottery or ceramics supply store in your area. They should have the ceramic wool as well as kiln bricks. My build has the 1" hard brick for the floor and sides and the 2.5" soft brick on the ceiling. The only reason for that was that drilling through soft brick can be done with any bit, so I didn't have to spend money on a masonry bit. around the brick there is a 1.5" layer of ceramic wool, and then around that a metal box I welded together from a 55 gal drum I got from a mechanic shop for free. I wish I had used better metal on the outside, but I can always rebuild that. I went about figuring out the dimensions of everything starting with making a box of bricks. I wanted something aroung 300 to 350 cubic inches so I could use a single Reil burner and get satisfactory heat. Measured the wool and metal pieces around the pile of bricks.

I would guess it was rigidizer. The kaowool should still be coated with something like castolite 30 even with the rigidizer on it though.

Thank you for the video. Your commenters answered and confirmed the very first question that came to my mind the moment you put grinder to metal--I was wondering if it was going to detonate. I recently watched a video of a shop employee grinding into a 50 gallon drum that had been cleaned and he was certain was safe to burrow into. Up until then I had never witnessed concussive force lift a full-size man up, force two complete and violent rotations of the body midair, interrupted only by gravity as his body struck the concrete floor in mid rotation, with the arc of a hammer blow. The force was such that some of his clothes ripped from him. The worst part of the video was the complete lack of bodily movement that followed.

Hi there the vinegar taking the galvanise off is great but does it take 100% of it off I'm asking this because I have some galvanised bits to weld and I'm not looking forward to welding that poison great video btw 👍🏻👍🏻

+Iain O'halloran I believe it does. But I am not an expert. From everything I've researched you'd be fine I'd say, as long as they are left long enough. When you take them out of the vinegar, rinse in water and if they flash rust then there isn't any galvanizing remaining

Best just ware a respirator and make sure its adequately rated. T hey are only around $30. And have good ventilation where you do it.

Yes, vinegar does remove 100% of the galvanization if you leave it in there long enough. White vinegar, although it works, is not the best. Use apple cider vinegar - seems strange, but it's much stronger and works much faster.

I should also mention that there is a chemical reaction taking place between the vinegar and the galvanization, so eventually, one of those is going run out (you're hoping it runs out of galvanization). If it looks like it's stopped working, then you didn't have enough vinegar, so just put the piece in some fresh vinegar. Trust me, you'll see bare metal - it will be obvious the galvanization is gone (especially when you see rust as Will mentioned).

Fabulous video, great forge. You avoided most of the mistakes I made when I made my first one. I just can’t help but think that welding the rear body was a missed opportunity for a hinged door. You’ll probably never need it except for when you want to re-line the forge in a few years or paint it with ITC-100

That's castable refractory cement. It's the same stuff firebrick is made out of. In theory it'll be more durable than just tossing a brick it there. Though a brick would be easier to replace when the floor eventually wears out.

I recognise the Bunnings cylinder :) did you use flap disks for grinding the paint off? I'm doing mine at the moment. My pissy sandblaster is not touching the paint. I bought the burner from gameco, just haven't decided whether to weld it in directly, or make a sleeve with bolts like yours. Any feedback, hints, pitfalls... Etc appreciated! Great build.

I just put the burner in mine and heated the shell with no insulation. The paint pretty much fell off afterwards. Flap disks work well too.

Yep Bunnings cylinder :) I used scotch brite discs to strip the paint. You can pick them up at Bunnings. I wanted to buy a Gameco burner, but there hasn't been any stock so I decided to make my own. If I did buy one from Gameco, I would have welded the flare to the forge body. Hints & pitfalls? Take your time, be safe (wear your ppe), make sure of everything before you turn that gas on. Check your gas manifold for leaks before lighting it. Have fun!

Lol im just starting out trying to get into a bit of knife making and stuff but sounds like im in the same boat you blokes are in got my tank from bunnings and my burner and kaowool ect from gameco. Just finished welding the burner in ect but due to a lack of directions, knowledge and it being my first build i came searching you tube for answers lol. Anyway how did your forges fair in the end did they hold up allright ect

I'm about to start building a forge this same way, but I can;t seem to find a gas bottle - can you just wander up to bunnings and buy a new, empty bottle? I can't find aything that suggests that on their website..

William Fleming Yes, that was great use of a Flexible French Curve, transferring the curve of the tank to stock. It’s was used in technical drafting, pre-CAD drafting.
