In this video I show how I made a Cross Cut Sled for my DeWalt DWE6485 Table saw. Im not a full time woodworker and woodworking is just a weekend hobby for me, so I appreciate it may not be as good or refined as some others on youtube, but its good enough for my workshop and for what I use it for. Please remember woodworking and working with machinery can be dangerous. The cross cut sled made in this video I use at my own risk.

I’ve had that old-style Workmate for many years, but haven’t used it as much as I could have. That simple router table is a great way to use it, and make it portable. Thinking I’ll do that as well, and can also mount a small belt/disk sander, small downdraft sanding table, scroll saw, small 1” belt sander, variable speed bench grinder for chisels…. thanks for the inspiration!

That’s very kind of you to say, if you are cutting deep pieces of wood then make the fence deeper, if you watch my second video you will see what I mean. In this other video you will see I made a taller new fence and moved the track. 👍🏼

You help solidify my ideas on getting the 8 1/4 saw vs holding out for the 10". The depth cut is roundabout 1" difference but for what I want to do that doesn't matter as much so thanks for giving the insight in your build to help me make my decision.

Love the build! Thanks a ton for sharing your process. One tip that I just picked up myself not long ago here on RU-vid was to use the round side of the router base instead of the flat. Helped me keep true and prevented me from getting kick out or wandering from the fence. (Not a criticism, just sharing what trick this old dog actually learned, lol) Thanks again!

I also used to use hard wood for runners .I now use 3/8 thick lexan or plexiglass. Cut like a hard wood with out the humidity problems. To reduce the surface the underside surface area ,to make the slide slide easier, I made a grid up to accommodate a 2 inch foster bit with a 1/2 to 3/4 space between outside edges of hole. I than drilled using a 2 inch foster bit ,1/16 deep.

I used mine today, it wasn’t too bad on the glide front, it was a bit sticky, but ok, I just add a bit of machine wax 👍🏼 your idea is a good one 👍🏼

I've noticed I will have a perfect glide after attaching the base to the guides just with adhesive or tape but after driving screws it glides poorly and feels as if it is too tight just like what happened in your video. I think it is just simply when manually driving screws in the ever so slight angle they are driven in at slightly pulls the guides in that direction and causes the guides to rub in the slots. Maybe a drill press would alleviate that issue but I just do the same thing you do and sand them down a bit and slap on some wax. Nice build!

I would really be interested in your method for the workbench your table saw sits in. I have the exact same table saw and I really struggle cutting plywood and bigger pieces on it. I have started to come up with work bench solutions but never committed as I wanted to see solutions others have come up with and what you have set up is AMAZING! That is EXACTLY what I would love mine to look like.

Thanks for your comments Matthew, I’m afraid I don’t really have any plans or methods on the bench, I just built the bench as I went along, the cut out for the Dewalt DWE7485 was the hardest part. But I measured the saw top at the narrowest part then dropped the saw into the gap and drew around the table side wings and cut it out by hand, very slowly I must add. It’s an easy build and very enjoyable. Thanks for watching 👍🏼

I know I'm VERY LATE but I am very impressed with both your bench and sled. I like the different steps and techniques you used to make this sled. I purchased a Dewalt DEW7485 (8 1/4) just like yours and was looking at different methods for making a great sled. I think yours is by far the best I've seen. We seem to share a lot of the same power tools as well. I will use your sled as my inspiration for mine. Big thank you for your video! I hope I can find the same type of materials at Lowe's or Home Depot. Other than Ace those are my only options except for online but I like to SEE them before buying. I'm particularly interested in the aluminum(?) rails and what size bit you used in your router (flute bit for the grooves) but I'm sure I can find out. Very, very helpful!

I have since made a new back fence for the cross cut sled because I found the aluminium T track was too low, it was fine for a lot of the work I was doing, but if I wanted to cut anything that was taller the T track was too low. I’ve since done a new video on the new build, which is worth watching 👍🏼

I just bought the same table saw today and was looking for builds specifically for it. This is a really nice sled. May I ask what thickness plywood you used for the base of the sled? In my head I keep thinking that 3/4" might be too thick for the smaller blade size, so I was thinking of using 1/2" plywood. But maybe that's not an issue at all. I also love your work table around the saw. I'm going to try to do something similar.

Hi Heather, sorry for the late reply, I used 18 mm ply from memory, it is actually the cut out from the bench. It’s actually easier to do than it looks. I made a cutout in my bench, I cut this at the narrowest part of the saw table, if that makes sense. I then dropped the saw into the cut out and drew round the wings of the tabletop. I then lifted the saw out and cut out the wings using a coping saw and then sanded, enjoy the new saw, it’s an excellent piece of kit 😊

Exactly what I'm looking for and it's a beautiful build. After some months of use, do you find the rear stop block t-track to be a bit low? What is the maximum thickness you cross cut on this sled? That might be the why for t-track placement?

Nice build, but the upper C track got 2 problems as i see... 1. You can easily cut into it, if you cut a thicker material 2. If you glued it to the fence, you can't insert (or change) screws to it...

Hi, you are absolutely right about cutting into the t track, I only realised this afterwards. But I normally put a piece of wood in between the fence and the blade to stop this. This has to be a piece that I know is completely square otherwise it I won’t get true 90 degrees cut. You are also correct about not leaving a gap to make changes. But it’s my first attempt and I may make another. Thanks for the comments 😊

T-slot on the base yes.T-slot on the back plane. . . no. Could easily run the blade right into it. Maybe that's why most back planes use bolt holes and empty slots to secure jobs. They cannot be sawn thru! For every mm of base plate that's one less millimetre of height taken from the max height cut. I just watched a more recent build and the jig is way thinner with no front plate. Watching that video I realised that sled is an innovation.

Great build! I tried to do something similar for the exact same model, but I can't get the runners to slide. I tried them out before gluing them to the top of the sled and they where running just fine, but when I put them together with the top it gets completely stuck midway through. I've tried to sand the edges of both the runners and the t-tracks but it still behaves the same way. I've used 6mm plywood for the runners

Difficult to say why that’s happening, I used beech for my runners, have they moved out of line when you stuck them down ? They would only need to have moved a tiny bit to he out, it’s just a though👍🏼

Hi Robbert, I’m afraid I don’t, that took me ages to work out, i measured the space at the narrowest point of the table top, and cut that out first , i then slid the table into the gap and drew around the wings and cut out, I hope that helps 👍🏼

Good job. Might be a little design flaw though. Depends on how tall some of your cuts will be? The "T" track on the front fence, might be a little low for your stop block or other accessories.

This looks like a great sled. Also, what size Makita interlocking case do you have your router in? I want to get the same thing for my corded Makita trim router set (which looks like the same as yours).

Hi Joseph, I bought the makita MakPac 2 and then ordered sponge online and cut it out to size, I also have a piece of carpet at the bottom to protect it, you can see this on my Instagram., Terrythemaker 👍🏼

Hi, I often cut small pieces of wood for projects and rather then get my hands too close the blade I clamp the piece down, or I can clamp a waste piece of wood down to get an angle that I want and then run the piece I want through the saw using the new angle piece as a jig or guide if that make sense, if you look on my instagram you will see what I mean 👍🏼

So what if you wanted to cut something thicker like a 2x4 in half. You would have to raise the blade up higher than the 2x4. Wouldn't the blade hit your T track on your fence?

Hi Linda, I’m afraid not, I tend to make my builds as I go along, I have a rough idea in mind and go with it. It doesn’t always work 😂 it worked ok on this, but I then regretted the T-track being to loo for some cuts, so I later rebuilt the fence which you can see in my other video.

Did you make those runners or buy them? I'm about to make a sled for my DWE7485 (You have it as DWE6485 in the description but I think you mean 7) and that's my vexation. And the length - does it matter? I have too many options!

Hi Michael, yes your right I do have the DWE7485. The runners I made from scrap hardwood, beech I think. As for the length it depends if you have your saw bench mounted? If not I would make them the full length of the sled. If your set up like mine then you can’t have them the full length because the table behind will stop them. I plan to router out two groves in my benches so I can extend my runners and let the runners run all the way into the grove’s. I hope that makes sense, Terry 👍🏼

Hi yes it’s the 210mm, plenty big enough for me, I absolutely love it, it’s one of the best tools I’ve ever bought. I spent ages researching table saws and this one kept coming up tops. It took me ages to take the plunge and buy it but I’m so glad I did, its just so accurate

Miter slots are very uneven on dewalt table saw. Always recomend hand sanding inside the tracks before doing this . Many bumps, ridges and tight spots created from the coating process.

I had heard this, but I seem to have been fairly lucky with mine, I had a different problem with mine, the table wasn’t flat and dewalt were amazing and changed the whole saw for a new one with out any quibble

Do you mean how much was it out ? Only I can’t remember, I just kept adjusting until it was correct, but I need to amend it anyway because the orange T- Track is too low and I’m need to make a new fence.

Hi Rick, I haven’t done a complete video on it, but there is a short video about two years ago. If you scroll down in my videos you’ll see it, you’re also see an updated version of this Cross Cut Sled with a higher fence. Just after I built this Cross Cut Sled I realised the T-track in fence was too low, so I revised it.👍🏼

Haha, you noticed, I had to take the fence off fit it and then refit the fence, I was really annoyed with myself for forgetting to put it on beforehand , well spotted !

Terry, I was wondering same thing since you were routing slots for the t- tracks. I would cut them shorter so you could slide t- bolts from both ends. Still you got a new subscriber from Finland.

@@kangassalo Hi Seija, you’re right, you also noticed, well spotted, I had to remove the fence to fit it, I was really annoyed with myself that day. I must admit I’ve since rebuilt the fence in another video. Thanks for the sub, much appreciated 😊

Hi Michael, I used the exact same size as the saw table at the narrowest part. In other words without the wings.

Hi, I’m afraid not, my benches are currently in storage so I have no way of checking, but I can tell you it’s approximately the size of the saw table itself, it’s basically the piece that I cut out of the bench that I used for the sled, I hope that makes sense 👍🏼

At 07.01 you cut the T- track channel left wall with a left to right motion , at 07.36 you cut the right wall of the same channel from the same camera position in the same left to right motion. I believe you were cutting against the rotation of the blade?

Well spotted 👍🏼 I didn’t even realise had done that, thank you, its funny because I too often notice when people do this but didn’t realise I had. It’s all a learning curve this Carpentry. 😊

@@matthews8377 yeah it cuts really well, it’s just the blade it came with, I’ve just counted them 😂 because nowhere does it say in the manual, initially it looked like 48 but only the front teeth cut, so looks like 24 actual cutting teeth. Which triton have you bought ?

So you have to do the 5 cut method? Can't you just use a square and reference off the blade and back to the fence?

Hi Chris, yes you're right, you can just square it up against the fence using a good square. I must admit I had just seen someone on RU-vid use the 5 cut method and wanted to try it out for myself. I think both will work

@@Terrythemaker Thanks Terry. I've never tried the 5 cut method I just use my square and it seems to work fine for what I need. Do you have any videos on using a planer to flatten one side of a board? I can't seem to get it right even if I shim it, etc. Please help. Thanks Chris

@@ChristianCMC Chris I sometimes have the same problem, I do the same as you and put shims under the raised sides, and then run the board through on a flat melamine board . Once the top side has been completely planned I then turn it over and do the other side. 👍🏼

`Great video and good explanation. However, if i want to use something bigger wood, i will am afraid that the saw goes into that t-track. Because the t track is not on top and is now only useable for plywood or something. For the rest...good build :)

Being a former CNC set-up operator, it always pains me to see someone slam a caliper shut on the piece they’re measuring like he did. Great way to throw off the accuracy of your measurements. Not to mention it’s a great way to throw off your caliper’s calibration and jaws over time. You’re supposed to close the jaws on the piece gently, using the little wheel on the readout body.

I noticed that you had forgotten to leave a slot in the back fence to allow you to slide in a stop block in the T-track. Then, at the very end of the video I saw that you had cut the slot......sneaky edit. LOL

Not done watching but seems like you might of not left enough room to get the t bolts into the t slots on your fence.
