Fit a Transmission Cooler and Avoid a Milkshake! How to Fix the Ford AU Falcon's most common problem

Today we're fitting a transmission cooler to the AU Falcon to avoid the forbidden milkshake from ruining my AU Falcon's gearbox.
Why do we need to do this? Ordinarily the transmission fluid on a Ford Falcon is routed through the end tank of the main radiator, but if this pipework corrodes and fails it can allow the fluid to mix with the engine coolant, and vice versa. And more often than not you'll be up for a gearbox rebuild which will cost many thousands of dollars. #MOTORINGBOX

By memory the place I bought a PWR cooler from recommended adding at least half a litre extra to allow for the extra volume in cooler and lines.

the problem with the aftermarket oil coolers is they are not as efficient as the origiinal heat exchangers and can tend to overheat, they can provide additional cooling but not enough as a stand alone. the other issue is the transmission oill will not warm up to operating temperature as the oil cooler in the radiator warms the transmission up to the engines coolant temp too.

Great video Sean! Btw being a mechanic my whole career, manufacturers leave AT fluid changes far too long, sometimes they don’t recommend them at all (sealed for life)! Replace the trans fluid and filter every 50K and you’ll get a much better service life out of your transmission.

I remember when I worked at Repco we had brass fittings like those and many other shapes. I may have made a hash pipe out of them at one stage. As for this video, it feels like you made it for Mr Hubnut, complete with a few bodges to get it going. 🙂

My dad used to work at a parts supplier for the Australian car manufacturers. He heard from a high up that Ford used caustic to clean the engine blocks which caused the radiators to fail

I only just ordered a trans cooler kit yesterday before I saw this video, for an AU as well. I built an AU for a Shitbox rally last year. The car would shudder after returning to top gear after a kickdown. Checked the diff and tailshaft but both were fine. Then I thought it might be the trans starving for fluid. I dropped the pan and the fluid volume was good, just didn’t expect it to look like used diesel engine oil. A good flush and new filter (old one was pretty much munted) and the shudder was gone and the gear changes went from harsh to imperceptible. Lifetime fluid my arse. BTW, I agree, the more fluid you can shove in a box the happier I am😉

Great video mate, yes, a bypass trans cooler is a must in a late model falcon forget about a new radiator I believe this type of trans cooler that bypasses the radiator gives a lot longer transmission life than just a built-in cooler in the radiator. First thing I did when I purchased my BA XR6 was to fit an external cooler and that was 13yrs ago. When I purchased the car, it had 134.000KM and no history of transmission services etc. Since fitting cooler, the car now has 385.000KM and I've never ever had the trans serviced and still shifts beautifully and going strong today..

Laughed when you said you rounded that fill bolt because that is EXACTLY what I did. Definitely going to buy a long ring spanner for that one although it shouldn’t be as bad in any future services if it isn’t left for like 20yrs.

@@MotoringBoxTV Oh and another tip Sean - get yourself a set of Toolpro impact sockets from supercheap, impact sockets are 6 pointed and there is pretty much no chance of rounding bolts off. Normal sockets and ring spanners have too many points and not enough surface area which makes it incredibly easy to round off a tight bolt

Great vid mate. Good call to add that cooler, cos although that issue was very common on BA 's it did happen to AU's....like mine. I rounded that same bolt that Ford put into a prick of a spot so i did what you did & filled through the trans lines. My AU III had the milkshake 10months ago, i only noticed when for its first time it spat coolant out the overflow when i switched it off after a long drive. I checked the coolant to find the milkshake and thought ""F**K NO" i don't need this expensive issue right now, so i gambled on renewing the cooling system & flushing the trans. I kid you not, i went through at least 50 litres of trans fluid (approx $300) until the milk shake turned into blood red tranny fluid. To this day it changes through gears and runs with no issues. They can be saved if you get to it early enough i guess.

Great vid. I believe that try to unscrew the tranny fill bolt first before attempting as indicative & will save filling from top. I have also have got a dedicated trans cooler for my BA. You can also eliminate the 2 x metal trans tubing and go directly hoses to the trans. IMO it is a better option than purchasing a replacement radiator as the BF radiator has different trans hose mounting positioning than BA. Therefore you have an option to purchase both model radiators if they die. Usually $50 second hand on FB marketplace. That's what I did an still going strong after several months. Cheers

Yes good upgrade. I worked for Ford when AU were new. The BTR isn’t a bad trans by any means. It does not tolerate any sort of heat stress, and the clutches will deteriorate rather quickly once the fluid has been to hot. Its the break down of the hot fluid that causes the damage over a period of time. The bigger the cooler the better, plus fluid change every 50k kms.

Ford says it’s a sealed unit for life… I replaced the fluid in my BF 4sp at 230k KLM’s. Not a pretty sight. Very black fluid. However I think I had less metal shavings on the magnets than this one. Gear changes are a lot smoother now.

AU2. Had to put in a new radiator (Atrad). Not even 12 months later, the internal trans cooler failed (corrosion). (Happened to my niece's commodore as well). Did this mod back when, never worried about it failing again from that point onward.

How did you go sorting the other barb? I had the same kit tried to dodgy a female to female adaptor with the extra barb and ended up dropping most of my gear box oil on the driveway... ended up getting a fitting from a hydrolic shop that did the trick! Thanks for the video bud

If you do go for a new radiator, check with the supplier and see if it has a stainless cooler. They are available on certain brands,

When you get the filler bolt, can you do a video on removing rounded bolts? Would be very useful to share to people working on cars/etc. 10:27 I read/heard a while ago that the reason Ford removed the dip stick is because there were too many instances of people borking their transmissions trying to replace the fluid so as a response they made the unit completely sealed starting around 1996 (grandparent's wagon was '94/95 and still had dip stick). My understanding is that while metal filings floating in the fluid is never a good thing, ironically it CAN prevent slippage as components wear out. The moment you do a full flush, those metal filings get removed and gears began to slip. As you said - unless there is something seriously wrong with the transmission you are better off leaving a portion of the fluid in the torque converter for this reason.

I had same problem on a 2000 AU wagon. Rounded filler bolt and the exhaust in the way doesn’t help. A bolt extractor socket made easy work of it.

Hey Mate good advice about putting more transmission fluid in unit than recommended. My first automatic vehicle is the 2016 FGX ZF 6 speed and the lag between changing gears was really annoying for first 40 kms. I put an extra 1 litre or so in it and it now changes instantly. Going to install an oil cooler with it's own fan because i have read that the more oil in transmission will make it run Hotter.

What I do is use valvoline maxlife ATF and Lucas automatic transmission fix (every 40k) to try and keep some life in the transmission bands, amongst other things it can help give more life to. Whether it was with my AU or any other vehicle I've had since (with normal torque converter auto). Has been a pretty bulletproof routine for me, but YEMV.

I have had the same problem with the trans filler plug. Ended up buying a" Smart-O sump/drain plug. M20 x 1.5mm. Takes an 10mm Allen key. The original plug has a very short head and is easy to round off.

Years ago I invested in Metrinch spanners and socket sets. They are designed to grip both a metric and close imperial size per spanner/socket. Also designed to cope with rounded off nuts and bolts. Doesn't always succeed though.

@@jamesfrench7299 The biggest problem with the plug is that it the head is only about 5-7 mm in height. Once it is rounded off there is not much that can get enough purchase on it. I ended up getting a set of nut/bolt gripper sockets to get it undone.

I also have a set of superwrench spanners sold by those seen on TV hotline sellers. I got mine at a shop specialising in selling those items on TV. I never used them in years as they didn't grip round pipes as shown but were ok if a bit clumsy on normal hexes. I encountered a badly rounded off 8mm bolt on my Victa engine and nothing would do it including my 1/4 dr Metrinch socket. The smallest superwrench managed to undo it.

Remember to keep the old fill bolt so you can grab the o ring. The one I bought from ford direct doesn’t have it.

Arguably worse. I believe they have a heat exchanger on the side of the engine block which performs a similar job, but is also failure prone.

My ZF milkshaked in March at 130k kms, I had it rebuilt to handle 400rwkw, PWR heat exchanger and a new rear main while the box was out, about $8k later, it shifts like a factory unit and holds onto gears like a demon when doing some spirited driving, not sure if I'll ever tune it but if I do, at least the box is good for it

Hi mate! Thanks for sharing this video. Very informative as always. I just acquired a mint 2013 FG XR6 with 90k kms and full service hx. As a preventive move, I plan to have the ZF 6sp transmission serviced as well as replacing the stock transcooler instead of an externel aftermarket cooler with a new one from Transdoctor Melbourne, reason being is that this will be my daily drive for work (10kms a day)family car around town as well as occasional long drives here in VIC. No flogging or spirited driving, too old for that lolYour thoughts please?

Myself I’d be doing it the way you did the bottom line, it’s flared and it’s once less joint so one less chance of a leak.. did you pull the aircon condenser towards the radiator? If you did it won’t be firm enough and will leak on one of the coolers, not straight away but will happen. Just connect it to to the condenser Good luck and cheers

Certainly did the job. I haven't found the correct fitting yet so it's still on there for now. You can't really get in between the rad and the condenser, so if you wanted to connect to just the condenser the rad would probably need to come out for access.

I don't expect to notice any difference - the trans cooler is quite small and being a radiator it'll still allow the air to flow through it to the condenser, and in turn through the main radiator. I also don't expect it to get very hot, so we'll see.

5 liters will be most likely underfilled. A stock BTR with stock radiator heat exchanger takes 5.5 liters when cold, when using the correct fill procedure- with the car running and cycled through the gears, fill through the filler plug until it streams out steadily. Your aftermarket cooler will most likely add an extra 0.5-1L to this figure, meaning the box will be quite underfilled.

Years ago, there was someone doing changeover trans pans that had a drain plug welded onto it- taxi drivers would frequently do this as it was a nicer way to drain the transmission without getting fluid into one’s armpit. Can’t seem to find the company that does it, but any wrecker that’s had a Taxi or two being parted out may have one lying around. Never hurts to top the fluid off after going through the gears and going around the block- maybe do it when you change the fill plug over (auto gurus reckon the correct level is enough to come out this hole anyway)

Take pan off, drill an appropriate sized hole, tap it to your chosen thread fitting, fit your drain plug = winning? Heck you can even get locking valve type drain plugs, even easier to service.

Just weld a nut to the side over a hole drilled into the pan. A bolt and crush washer or even an o-ring should do the trick. Also stick a small magnet on the end of the bolt to collect broken bits of metal... it will give you piece of mind if you find nothing on it each time you service it.

@@DoubtingThomas333 presumably there’s insufficient meat in the bottom of the pan to put a thread in. Whereas zapping an O2 sensor thread and bung in solves that issue.

It's a great idea, but the pan still needs to come off for the filter change. After you've done it once it is pretty easy to get done without making too much of a mess.

Ideally yes, but I don't imagine it'd cause any huge problems if they were left open. Unless you're planning on reconnecting it in future.

I would take the one supplied down to Supercheap and grab one off the shelf - they should have one that matches. I will be doing the same, but haven't done so yet.

Im on my 5th 4lt of trans fluid trying to flush my 'milkshake'..and yes I bought a trans cooler today., and a new radiator...700 dollars later plus the fluid I have used to flush..it was a thousand dollar mistake not tightening that nut. Absolute nightmare..

Hi Sean, I love the content even though I'm A Holden guy myself lol, just A small warning with those though radiator mounting ties, A long time ago I mounted A thermo fan using those zip mounts and it rubbed A hole though my radiator core, for long term reliability I'd suggest making brackets for it to sit on, sure it's a hassle, and way more difficult to do but it's totally worth it for that piece of mind. Love the content mate, keep it up.

I'll second Tule Box's comment. It happened to one of my Falcon taxis years ago. I ripped out all of those ties and replaced them with brackets. It is just a matter of time when they "saw" their way through the radiator.

Plus cable ties should be strictly for cables -on a permanent basis at least.

Thanks for the advice, I'll definitely keep an eye on it. If the rad ever gets replaced I'll find a better way to mount the trans cooler.

hey sean i have a 2009 fg ford falcon 5 speed and my trans fluid and coolant have mixed does this mean rebuild or do i have another option?

It depends how quickly you caught the issue. Usually it's too late because the gearbox starts failing because the oil/coolant mix isn't lubricating it properly... without any additional detail I'd say you'd most likely up for a rebuild...

Yes, but somewhere between ED and AU Ford removed the dipstick as seen here in the video. For cars with a dipstick it is easier - you can refill the box through the tube and easily check the level with the stick.

I have a zf 6 speed Falcon and I have been warned about this issue with these cars. So I went and looked under my bonnet and there are no hard lines to the transmission at all. I had to replace my radiator recently because it shat itself but I didn't remember taking any hard lines off. I'm just so confused about where they are and if my trans is even being cooled now

It's a bit different on those. I believe there's a heat exchanger down on the passenger lower side of the engine that has coolant hoses and transmission oil lines both going into it. They can be replaced preemptively or people run the oil lines to a cooler like I did. My knowledge on that is limited though just because I've never worked on a car that had one.

Hi, do you think if the overflow box, being plastic, has a brown tinge to it even though the liquid in the box appears to be a proper coolant colour that the transmission has been milkshaked? When selling a car this would be something a dealer would try to hide. Cheers.

You should be fine, the overflow bottles tend to go yellow and then brown with age regardless of what's in them!

I am not familiar with the later cars and if anything changed sorry, but anytime there is engine coolant being used to cool transmission oil there's a possibility of things failing and fluids mixing 😶

I wouldn't trust the radiator-mounted cooler even if you did put a brand new radiator in! I like to have a bit of warning when leaks occur...

Out of interest, can you get a raditator with out the heat exchanger for AU/ BA? If im going to run a trans cooler i don't want it to look like an after thought, plus im going to replace the rad anyways

It should pretty much be a manual radiator. That's how it is in the BA anyway.

It's called the ZF milkshake it was a BA onward Issue. AU had the old BTR. The external cooler on BA onward on ZF boxes became pitted by metal shavings from poor Head casting on Barra Engines . You'll just blow a head gasket on the AU and have melted Welsh plugs or a leaky sump.

I have a BTR in an AU and it milkshaked over 5 years ago. Gearbox is kinda grumpy, rough shifting and occasional flairing, but if anything it has gotten better over that time lol.

It did have a welch plug, and later a leaky trans sump (resulting in it losing over 4 litres of oil on a completely seperate ocassion).

Who knows. In a week's time is getting a new compressor fitted and the whole system inspected. I may not be able to film a video about it but I'll let you know how it goes.

Had the guy out yesterday, the original compressor was still good and the system just needed the orifice valve replaced and refrigerant topped up. He said both should be done every 2 years anyway. Works brilliantly now.

@@MotoringBoxTV top ups are not legal in Australia afaik. That's why they say 're-gas'. I'm surprised you didn't replace the receiver drier, they're always full of crud and mould etc BTW you can usually hold off on a receiver drier replacement for 4 years or so. I wouldn't even bother with a regas/rd replacement unless 4 years have passed and your ac smells like you know what.

I am not aware of the legalities, but the car had only lost a small percentage of the gas. There's no such thing as a perfectly sealed AC system that will never leak anything.

Putting on a transmission cooler was the first thing I did when I bought my 2nd hand BF Falcon Wagon. The BFs (and probably BAs) have a heat exchanger brick near the starter motor which is also prone to failing. It is connected with rubber hoses. Instead of running hoses to the front of the radiator, I got the rigid lines out of an AU (I think). They lined up perfectly with the 4 speed auto and bolted straight in. I cut the tubes where it makes a right turn at the front of the engine, flared the ends and ran rubber hoses around the front of the radiator. The two engine coolant hoses on the side of the engine were connected with a plastic elbow and hose clamped on, zipped tied off to the side 😉. 8 years on still going strong... only problem is it slips out of gear around corners when the car and outside temperature is cold (and yesssss, 🙄 I have checked the fluid level, also had mechanics look at it and flush it out with their you-beaut flushing machines). I figured it's simply because it's running alot cooler (because there's no longer a coolant thermostat in the system that is used for holding the coolant up to get the engine to temp.)... warming it by cycling the gear box from Drive to Reverse half a dozen times before going anywhere solves this problem.

Power steering can be weird. Falcons don't like it if you turn the steering without the engine running... it seems to introduce air into the lines and can make it heavier / shuddery the next time you drive it. Or it might be heavier if the high pressure switch is disconnected. On an AU it's down near the steering rack on the driver's side... might be in a similar spot on the EL.

@@MotoringBoxTV I just had a play and tried bleeding the power steering again after reading some forums and it helped a bit, ill bleed it again properly and it should be good I think Shifts way harder now with the oil cooler on the trans too for some reason, must be happier

its not actually not better, the factory cooler is mounted to the lower side of the block. So not only does it not get airflow, its also extremely hot. Please buy an aftermarket trans cooler and relocate it to the front of the car. In front of the radiator somewhere will do. With an aftermarket cooler in the right spot, it will do worlds for reliability.

@@aussmash yeah, it sounds like you have a tow pack or someone has done the mod already. The standard coolers are the heat exchanger brick on the side of the block like what aus said. They do fail too in the same way because they're basically the same thing, just mounted in different spots.

That drinking the milk out of that jar low key made me sick to the stomach!! I kept imagining that really was transmission oil and coolant blend. Horribly messy job a home trans service. That method of filling looks to be almost as good a using the dipstick tube. Probably lets you get more in.

🙄it's not 5 or 6k to rebuild a zf at all, maybe if your building a box for boost yes but na boxes are cheap, and it wasn't very common for au to milkshake the trans, was more common in ba, and bf had a heat exchanger that failed

Yup. People recommend having the engine running and jacking the driver's side of the car up higher on an angle to increase the amount of fluid you can pump in there too.
