Well done. If it breaks again you can cut out the section that has been welded on before, and replace it with new pipe. The rule of thumb is to not have two welds closer together than three times the diameter of the pipe, because welding, and especially repeated welding lowers the tensile strength of the pipe. Its been a while since I worked with alu, but I remember this well because they were very strict about this when i made and repaired gangways and heli decs for the oil industry. This was back in the late nineties. Happy sailing!

I like your talk about bending vs breaking.. there's many things in design and engineering that take advantage of the 'strong enough to bend'/'intentional weakest link' concept the many people misinterpret and accidentally cause themselves far more grief by beefing up those components..... belt drives, shear pins, slip clutches, fuses are a few that come to mind..

Words of wisdom keep them coming. My mantra too stay clam and fix it if it breaks no good just looking at it. My wife said why do you keep all that crap in those drawers well last week I was fitting a new hot water tank and could not get one of the joints to solder??? so I went through my drawers of crap and found the perfect fitting for the job must have had it for years 10 mins later job sorted. She now understands. The mother of invention is necessity.

That sewing machine is a beauty. In the 1970s I sewed a 20- sleeping bag, a poncho that adjusted to fit over a pack and a tent sold in kit form by holubar, on a sears branded singer machine.

I keep 2 - 4' pieces of U channel in my tool kit for easy alignment & C-clamping of pipe for welding.

I confess I put those big plastic washers on the blocks for the halyards! I remember carving a hollow in them on the face against those blocks, but it must not have been enough, or pressure still flexed them in against the block...

Ha! I'm glad to know that. I could not figure out how such little pressure would cut into it so much. Thanks amigo. I think we got a better setup now. I have been running them up and down and not having that outside cheek does not seem to make any difference.

Doug, have you tried some decent preheat before welding the crack and then tempering back at least 6" on each side to normalize it all? Bending is always better than cracking in half.

No, there is so much heat going in and so little area to absorb it that after the first few tacks it's already hotter than hell. Taking breaks to let it cool is required in order to not burn through.

@@SVSeeker I don't know man. Unless it's way thinner than it appears, I doubt a few tacks is hot enough to cook out all that moisture in there. And then the transition area where it's gone from HAZ to unannealed is going to be very prone to breaking without some tempering after. Either way, you've welded it a few times, you've most likely lost over 50% of the materials strength in the area.

I'm just going say again... multiple lengths of slim bamboo, bound together, is stronger and more resiliant than Aluminium tubing.Then you can slide them into pockets sewn into your sails, as per normal for battens. Less weight ( maybe ) and zero ropework to secure them. I know you loooooove fixing things and we like watching it but there is a limit. Right? ps...I'm sending you this message on the computer I just finished building. I'm 68 but still learning stuff ! Cheers, Louisa.

Over the years I have found a number of battens floating or on the beach, all in amazingly good shape all sizes all wood of what I have no idea but strong and supple. Not useable for anything but battens but nice pieces of wood.

Windsurf masts use a ferrule to join the tubes together. Wonder if enough carbon tubes were joined together for the length. They will bend tremendously but not break.

I would recommend you to use Tig for the repair weld. if you still have it. Mag is a little porose, and the stops have suck holes on every stop. It will eliminate stress cracks better. But use what you have :)

How about building the battens using birdsmouth method, or try to get ahold of some bamboo. I realize this a crazy idea, do to you aversion of wood, because it can’t be welded. Love your channel.

I actually found a guy selling the right species in Oklahoma, but it was more than four times the cost of aluminum. Maybe if I was in the far east.

For the bearings you could get some hardened thrust bearing washers, they come in many thicknesses and they are cheap also if you want to up the dodgy factor you could put a small saw disk on the grinder, works a million times better than the saw. I'd keep the blade size as small as possible to make the inevitable kickbacks manageable, and I'd use a guard with that setup. cuts and grinds rubber and plastic and aluminium like butter

Elastic deformation is when it returns to shape. Plastic deformation is when you go past elastic and will have permanent deformation when allowed to spring back. If you keeping breaking those in the same spot you could consider splitting a pipe section in half and sleeving that location to give it a little more cross-section.

Maybe you could use a heavy duty garage door spring over both pipes ? That would let it flex and hopefully if conditions come on quickly that you need to lower the sail. This would buy you enough time to react ?

Brilliant. Maybe next time you can think about simple wood , i think it suits your philosophy and repair everywhere around the globe apart of not being metallic. This is what Bernard moitessier did using telegraph post as mast...if you can use bambu from asia scaffolding or any other wood and help with battern flexibility

When i grind alumanum with a sanding disc ,a flapper wheel or a carbide burr i use a stick of bees wax for canning , just spin the disc or burr in the wax and bam alumanum is gone and it is not contamanating your metal for welding , sanding discs last alot longer, happy sailing

There was some of both in that. Ran out of 4043 and switched to 5356 which welded better. Maybe just because it was a fresh roll with no contamination.

I was wondering would bamboo work as a batten. I know it as strong or maybe stronger than aluminum and more resilient too to handle looks of flex. Also you are now in bamboo country.

Bamboo is great stuff but very hard to find in the US. There are hundreds of species and what you see is the US is crap for loads.

put your preventor at the end of the spar, that way it only has the stresses that your sheets have on the spar. you are creating a folding point where you attach the preventor otherwise.

Doug, have you looked into thin wall stainless for the battens ?? Or maybe just the lower batten where it seems like the loads are highest.

The zigzag function on a sewing machine is activated by a roller following a cam, you may investigate on that part of your machine.

Not a taller mast if your talking about the same 3/8" wall, 16" diameter mast she has now. And I like what we have. I think you could pick up the boat by her main mast.

Wouldn’t it be possible to have somehow an flex-tolerant inner tube with a matching telescopic diameter taking a bit more load so that one can correct course and get the sails back in a meant to be position?

Don't want to be picky but when a piece of metal is loaded so that when released it does not return to it's original shape it's "yield strength" has been exceeded, not it's "tensile strength" If it's tensile strength has been exceeded, it breaks. A materials "endurance limit" is the stress than can be applied a certain number of times before the part breaks in fatigue mode. It is possible to find an endurance limit for ferris metals where infinite cycles can be applied and it will not break. Not true for aluminum. So the part must be designed so that the stress will be low enough for the part to last as many cycles as the design requires. Note that aircraft are made mostly from aluminum and the airframes will tolerate only so many cycles before failure is ensured.

We use bar soap on the grinding stones Doug. I’d imagine it might be easier to clean off than that WD40. Remember!! You’re not fully clean unless your ZEST fully clean!! :)

The advantage of cromemoly tubing it will flex without bending light weight and strong. Their is a reason it is widely used in race cars .

❓️ was it a mistake or a fault ? A weld discontinuity (also known as weld imperfection) is any interruption in the normal flow of the structure in a weldment present. This could be in either the weld metal or adjacent parent metal. REMEMBER, if the batten is strengthened, it might just break somewhere or something else. 😮

My guess is the heat affected zone is being hardened by the rapid cooling from wet cloth, becoming brittle.

Use bar soap or wax on your carbides to prevent clogging, less mess and you will not suffer from oily residue.

I have never tried it but have been told by experienced welders that bees wax doesn't seem to affect the weld.

The little harken sheaves (pulley) look a little small for size of line you are using. Ideally sheave diameter equal or greater than 8 x line diameter

@@SVSeeker Lewmar would specify a 130mm sheave for 16mm line. I think it would be easy to make something out of alloy on your CNC lathe and press on to a deep grove bearing to give radial and lateral bearing surface. This would improve friction and durability

Don't put Knots use small loop Bowlins, they Never tighten On roap , Yet so strong knot The roap break before the knot.

Another dumb commenter with suggestions: Maybe you could anneal the aluminum battens, so they won't be so brittle and break. (maybe use torch and welding blankets to slowly cool)

Well, it seems you're going to keep breaking your batons because you are unwilling to do things right. You will pay more than if you had done it right the first time. I'm actually shocked at your response to people offering advice. If we didn't care, we wouldn't have offered. A wise man has many advisors.

Guess it's trollish to say so, but that's got to be the most overweight and overly complicated sail rig ever. (Doesn't stop me watching the videos all the way thru though.)

It’s kinda sexy and trendy to have this rig, which is horribly inefficient AND heavy and mostly used on boats that motor a lot. Those are the FACTS, but who cares. In the Colvin Gazelle world there is a mix of the Junk and the Gaff Schooner rigs and very animated proponents of both. FACT is either will blow you in the direction you want to go pretty much and both get you out on the water so who cares. SV Seeker is out there doing it and that IS important.

Its not inefficient. Its not "overly complicated". Blondie Hassler proved this rig on a transatlantic sail race. There is precisely one trade in perf: less ability to point high up. And THAT problem is solved by putting shape into each panel, as proved by the fine vessel ming ming 2. There are no shrouds. There is no mast compression. Its FAR simpler than a standard Bermudan rig, and if you do the panels right, she can point just fine. AND you get better perf off the wind, in light to medium without needing to pop a ballooner. Its a superior rig. And by the way, ming ming doesn't have an engine at all, and that vessel sails the arctic. If you want to own a Ferrari, that's fine. Ferraris require a lot of care, attention and maintenance, but they do go fast. This rig is a Volvo. Reliable, simple and easy to use and repair.

40k ft of 5/8 nylon sheathed kevlar rope in bryan texas, the guy is selling it for 20 cents a foot. Its marine grade state purchased stuff and hes still got 10k ft rolls of it for sale.
