In this video I have a look at a customers 2011 F-250 that was diagnosed at another shop for having a bad fuse box. Customer wanted me to take a look and be sure before changing any parts and see what it really needed. I was sick back in February when I made this video. Hopefully it doesn't seem to scatter brained to you.

As a Ford tech who specializes in electrical and networking, words cannot describe how much love and respect I have for Eric. He ain’t afraid of testing rather than guessing and getting a vehicle repaired properly. Can’t wait for him to encounter a newer super duty with so many “non-serviceable” relays inside of the BJB. Cheers from Florida, Eric!

i've been out of the field for about 13 years now, in my experience ford has a pretty bad record with electrical problems, ignition switch & cruise control fires, and should i mention the Mercury mistake & ford conturd wiring harnesses,.. i've got to ask about these “non-serviceable” relays. did ford make them an integral part of the box? if so, its more poor design from them. ford engineer, "hey!, lets make the brake light switch harness move every time you push the brake petal"

I had to have them diagnose and repair my last F150. They do so many, that they make their own splice-in harnesses. Most other shops won't touch Ford electrical issues, which is very inconvenient. Dealership service departments answer to every problem "It needs a new wiring harness." Your customers are very lucky to have you Eric!

So having now watched the latest video repair for this vehicle from you Eric we get to learn that a broken wire under the fuse box on the control side of the module was the ultimate culprit. You isolated the control side of the module first but I believe the broken wire to the module still had a partial connection and it’s likely thermal conductivity caused it to loose power resulting in intermittent stall conditions. My thought early on was that something is heating up once powered on, and that for whatever reason it's causing it to break the connection. You narrowed it down quite nicely. The only other thing that I would have wanted to check here at the end is that are the fuse box contacts making a tight enough contact to the relay. Usually you're always testing for this anyway, but it was a just one of those days that we all have.

While changing out the relay is a pretty good educated guess as to what may have been the problem, I think what I would have done when the problem wouldn't repeat itself is put a fairly heavy load on the buss that feeds all those fuses. Maybe something like a 10 to 15 Amp load. A couple of headlamp test bulbs should do the trick. I suspect what you would have found that there is a bad connection on the back side of the fuse block that when it heats up from the current it open circuits. Probably caused by some crusty corrosion. The motion of removing the relay helped temporally restored a good connection. I have a feeling the problem will be back and I don't think it's the relay.
