Golf Cart Gas Conversion

Brief overview of my 2005 Club Car DS conversion to gas. This cart was left to die in a farm field for a couple of years. I installed a new Predator 420 engine, F-N-R Go Kart transmission, and Series 40 Torque Converter. Top speed is 21 MPH. There was a fair amount of grinding, cutting and welding involved. This was a fun project, and I think a new paint job is in order.

this is the most concise, professional, and detailed video. MAJOR thank you. Building one that will essentially be identical. thank you for including parts, gears, etc. i am wanting to add a live axle to my cart to get more speed. the original rear end in my cart is 12.5:1 ratio so speed is not going to come from the standard axle you have on your cart.

Hello, got side tracked since last post, I fliped the rear ,that went very well. I chose a 14hp subaru engine set up with a chain clutch , and did not like that ...but due to other projects , I had to put that aside.Now I am back at it and decided to go all in. I am starting today to rework the frame to adapt to the engine ,the 40 series torque converter, and rearrange the placement of my trans.. I find That this is the way to go with great info as a guide ,Thanks again for detailed video.

Very similar to the conversion I did on my 94 EZGO. Wish I would have gone with the larger engine like you did though. But I've since sold mine so I might build another one day.

Just finished a 1998 basket case ,especially everything was in crates ,now I am on this conversion, installing a Subaru ex40 ,they have the exhaust on the top and that created a problem with the body, had to position the elbow to the side ,other than that your blueprint is on the money

I did a similar build i did use a gas rear end on electric frame. Electric frame is way stronger than gas and also did the brake flip and turned the axle like you with 6-1 gears and a comet clutch no chain dose 40 mph I like how you think.

Hello BIGBLOK, sucess, I had the Shaft turned down to 7/8 s to accept the 10 tooth drive gear . That has made a great difference , I would say 18 to 20 on the cart and would compare it to my other clubcar gas but with a little more power 14hp subaru engine. I am still fiddling with the vibration rattling problem while at a standstill . I have a original clubcar tray motor mount that I may retrofit so the front of the mount with the rubber motor mount floats on the top of the frame. I think this will surely resolve the problem .. Must say, like always , Your video and expertise has been a great help to tweeking this project ... When I started this a few years ago , there was a point that ,I just had enough and was gonna set it on fire , but then I saw Your video. LOL I will do a video when it gets warmer in Pennsylviania.\

Great news, I'm glad to hear it. I installed some closed cell foam pads made to put under the feet of a washing machine in between the engine and the frame to help cut down on the vibration

Hello My Friend , wanter to give you an update on the conversion , well , it all comes back to the engine I choose , which is a great engine ...BUT... the exhaust exits is at the top of the engine , I Had to modify that whole section above heat shield and air space to clear for the seat closeure. and fabricate the manifold outake tube as well. I had the yellow spring on the driven clutch it was a lot of torrque just about lifted the front off the ground ,but I did not like that ,so I went back to the red spring and and drilled another hole inbetween 2 &3 for spring tension .The rotation is the same and proper direction. Now for the Biggie ,I had the shaft turned down to & 7/8 ths to accept the 10 tooth gear with the 3/16ths keyway. I orginally was at a 14 tooth and a 40 chain . . I keep refering to your build and it helps me to stay focused . Thanks

You are the only one that has the engine mounted rigid to the main frame with a chain tension, the others mount the engines on a swing arm mounted plate not needing a chain tensioner. I Have a 94 stock gas cart FE290 in it. Debating to just swap engines. I also have a 93 electric FLOOD cart, along with a fiberglass jeep body. I might just start from scratch and modify this frame to except the gas Pred. 420 motor that i also have. Pro’s and cons to the two different ways to mount the motor and trans??? Great video by the way.

Thanks for the comments. I do not have a chain tensioner, I cut the chain to length for a really tight fit utilizing a half link if necessary. I decided to mount it to the frame because it appeared to be easier to do it this way, in addition not having the engine weight as unsprung weight. I do have closed cell foam pad between the engine and the frame to cut down on vibration, also, I was getting axle wrap which would loosen the rear chain so I installed heavy duty leaf springs in the rear. I installed the heavy duty springs after making the video. Good luck on your install.

Hello my Friend , thanks for all the tech advice, I was hoping that you received the link to my driven clutch directly to the gear box stepping the 5/8 shaft and a extender shaft coupled. I do have that in one of my videos. I installed a 14hp subaru 40ex engine with the gearbox. The problem with this type engine is that the exhaust exits from the top of the engine so my clearence from the seat was very limited. I did compensate for the heat exchange . I found a OEM gas clubcar pan mount that I will install this spring which will lower the engine from my temporary fix. I may remount the gearbox,to bring it closer to the rear,was wondering if the shorter chain distance would make any difference in the drive... I got another shaft and stripped the windings , (2nd one I did, no fun at all } and I will turn three quarters of the shaftthat down to 7/8ths to acomadate the 10 tooth 40chain gear.My clutch is mounted same as yours , I did install the green/yellow reverse spring ,but I noticed that yours was still the factory red spring . I maybe should have left well enough alone? Cheers

Have you had any issues with the gear box causing a jumping sound? Almost like a loose chain when you start to accelerate... Mine is causing a bouncing jumping situation.

Not from the gearbox. In the early days I was getting a snapping noise from the chain due to the axle twisting, I cured that by installing heavy-duty rear springs.

@@BigBlok502 I'll have to keep that in mind. I'm doing a huge build on my club car. Extended it to a 2 to a 6 passenger. And put a 459cc predator in with a reverse gear box. I built a custom 12" lift and put some nice 32" tires on it. But I'm having a terrible clunking / Jerking problem.

I’m doing the same but have no idea about the thinking behind the drive shaft support. What should be my goal in creating the support? Also, is there a way to connect the sprocket other than welding that you would recommend?

The drive shaft support is the end plate from the original electric motor, I have since welded it to the axle because it kept slipping on the axle. As for the sprocket you could try cutting a keyway in the shaft.

Great build and video! I just finished my club car ds and used some of your ideas like turning the axle 180°, which made way more sense. I used the predator 420 with the 40 series, but was able to order one with a 5/8" shaft so driven clutch went right on the reverse gear box and then used the 10 tooth 40 series sprocket to go to the the electric motor spindle that I pressed out similar to yours but I was only able to find a 13 tooth sprocket for it. My question to you or anyone on the thread how can I get better top speed? I can only get 10-14 mph tops. Would the sprocket on the pressed out motor shaft need to go larger or smaller? I know I can possibly replace the gears in the axle assembly, but the cost is over $500. I do have the stock 18" tires and it's not lifted, would lifting and putting 23" tired make that much of a top end difference? Thanks everyone, I hope to post mine when I get all the little kinks worked out.

A smaller sprocket on the rear and taller tires will most definitely increase the top end speed.

Did your engine mount go past the battery tray aluminum angle iron brace you cut down ? For ur engine to sit that far back towards the axel?

The rear engine mount bolts are directly in front of that aluminum brace.

still at it, Im replacing the subaru engine with the13hp predator.mainly becasue the drive shaft steps up so the clutch cannot slide all the way onto the shaft .and the exhaust exits from the top........my question is this is there a vaccum nipple on the engine to drive the fuel pump?

Yes, I connected the fuel pump to the vent line coming from the valve cover.

Fantastic job! Thank you for the video. What type of accelerator cable did you use, ( Z bend end , etc..) and do you have more pics of your bracket so I can copy the shape and configure it next to the gas pedal. This is what I am stuck with, any help is Greatly appreciated thank you.

I used a generic throttle cable that I bought at Tractor Supply and cut it to the length that I needed, I also bent the Z in the cable itself to attach to the bracket I fabricated. I do not have any more photos of the bracket, I just used some scrap metal that I had laying around the shop and cut it to what I felt would work. It took a few trial and errors before I got it to work right.

I’m In the process of building the same cart setup, my next step is buying and engine, did you have extra room with the preditor 420? Harbor freight has a preditor 459cc which according to the website is slightly bigger, wondering how much room you had putting in the 420 and in your opinion if you could fit a 459cc

It's a pretty tight fit, I had to remove the pull starter in order to fit between the frame rails. The Predator 459 looks to be the same configuration though, so I would imagine you would just run into the same obstacles I did and make it fit.

According to the website the dimensions are slightly different, im assuming the width is where you ran into clearance issues, I would really like to put the the 459cc in there but I feel like I’m taking a risk, in your opinion and experience would you put the 459cc in your cart if you had the option back then knowing what you know now?

Was the trans mount fully fabricated? And what motor mount are you using?

That trans mount was fabricated from scrap metal I had laying around the shop, and the engine mount was just generic mount that I altered to fit the cart.

Hi, have you had any issues with the chain? I copied your video to do my electric to gas club car. Since there is no swing arm, the chain must move a little. Mine will occasionally break. Have you had this issue?

I have had no issues with either of the chains, there is some slack on the rear chain due to the suspension compression, but no issues whatsoever. I plan to take the body off and do an updated video to show where the cart is today, compared to where it was two years ago when I put the gas engine in.

I should have mentioned that after driving it for a little while, when it gets warmed up, it does not creep when you come to a stop at idle.

It made it easier to connect the chain to the transmission, otherwise I would have had to add another shaft and two sprockets in order to get the chain over to the right side of the cart to go to the original position of the drive motor.

Finally got the engine and trans fitted, I mounted the pulley to the gear box , I tried using a push choke cable but I can't get full throttle , I think I will use your method ,do you have any info on the cable you used , I have the same cart. Thanks!

I removed that choke cable because it was too long and after a period of time it became almost impossible to pull the choke on. I replaced it with a shorter cable and drilled a hole in the bulkhead just below the seat and it works much better.

installing the torque converter, so the sprocket behind the drive pulley is spaced out too much ,it is extremley tight to the frame

Yes, it is very close to the frame. I did a lot of finagling moving the engine forward backwards up and down until I got just the right spot to where I had the maximum clearance on the frame, but it is still really tight.

I did not use the plate, reordered just the drive &driven clutches , the driven clutch wil mount directly to the trans shaft.

@@walterschilling4512 that's the way the transmission in mine is supposed to be, but in my case the driven clutch hole diameter was too large compared to the shaft on the transmission.

Thanks. The gearbox is holding up well, the most we have is 2 people. Sometimes I pull my 5' x 10' trailer around my property. I never drive it hard, but occasionally I do go full throttle.

No, the longer shaft is the input shaft. It is designed to work on the smaller 30 series torque converter and both directly to it.

Hey man, great build very detailed video. I have done pretty much the same thing I use the predator 420 converted it from electric to gas my issue I’m having is the gearing. The cart will not go any faster than like 7 mile an hour. I originally had a 10 tooth sprocket, maybe it was 12 on the gearbox and I had a 12 tooth sprocket on her rear axle and I couldn’t get over 7 mile an hour so I put a 36 tooth sprocket on the rear axle and it still doesn’t make a difference or do you happen to know why it’s like the motor wraps out before I get any speed

Try using the same size sprockets that I used. Also, the taller your tires the higher the top speed.

I have a 10 tooth sprocket on the gearbox and a 12 tooth sprocket on the rear axle. That’s the smallest sprocket I could get considering I did not turn the shaft down so the shaft is an inch and an eighth I cannot find a 10 tooth sprocket that has an inch and an eighth bore

Your video inspired me to swap my electric Club Car DS to gas. I swapped around my axles 180 degrees as you did but how did you hook your brakes back up being they are backwards? Great video

The brakes need to stay in place. You have to take the brakes off of the axle housing, in order to do that you will need to pull the axle shafts out first. There is a clip right behind the axle shaft hub that you need to remove in order to pull the axle shafts out, keep in mind oil will come out of the housing.

Hello BigBlok 502 , finally completed the build , I mounted the driven clutch to the gearbox by stepping up the 5/8 shaft to 7/8ths & entending the shaft .I also installed the reverse spring on the driven clutch .The cart has pertty much everything new , has a rear passenger seat with the frame and triple leafs.. The rear was flipped 360. I am using original drive gear that was on the gearbox & installed a 14T 1/18 bore #40 sprocket onto the rear axel... was not so pleased with the speed. I dont want to put bigger tires on , I like the look of the cart as it is. Being that your build was the best with special attention to detail. I wanted to ask of your opinion on a modifcation .I want to turn the rear shaft down to 7/8ths so I can get a #40 11 tooth 7/8 sprocket on that shaft, I will also move the reverse spring to the last notch for less torque higher speed ,its in the middle hole now. I am also thinking of increasing the drive sprocket on the gear box that leads back to the rear. I dont need this to be a racer , just enoungh to haul 2 adults and 2 kids . Any help would be greatly appreciated ,thanks.

Glad to hear that you've got the build complete. I think it's a great idea to turn the rear shaft for a smaller sprocket, that should probably get you to the speed that you're looking for. I'm curious how you stepped up and extended the shaft on the gearbox.

Is the gearbox holding up? Is it getting really hot? I'm fixing to put a 20 hp Kohler in a golf cart but want reverse also and cannot find a gearbox rated that high. Want to see how it holds up.

It is holding up fine and does not get hot. But to be fair, it is only used for about 10 or 15 minutes at a time driving on my property at 10 to 15 miles per hour

When you flipped the front clutch pcs did you have to do anything to the larger back pcs on the torque converter?

I did not flip them, that is how they came from the factory.

It's a Briggs & Stratton fuel pump for a 21 horsepower V-twin engine, if you mount the gas tank high enough you could probably get away without one and just gravity feed the gas.

No, I reversed it just to make it easier to connect to the transmission.

I have been in the process ,have trans in... jack shaft ,but after seeing this ,I want to flip the rear 180, please elaborate on the pulling of the axels, and brakes Why? ,

The brakes need to stay on the left and the right hand side in order to work properly. The axle shafts have to be pulled out in order to unbolt the brakes from the axle housing. Keep in mind gear oil will drain out when you pull the axle shafts out, I found this to be a good time to replace the gear oil in the rear axle.

I'll have to pull the engine when that time comes. It was 2018 when I did the conversion, and I drive it about a mile every single day, and the belt still looks like new.

Congratulations, are you going to post a video on RU-vid? I did rejet the carburetor, I bought the air filter from Go Power Sports and it included a new jet for the carb. I did an experiment and put the stock jet back in and it would only run with the choke on. I put the bigger jet back in and it runs great.

No video yet. Still work out some bugs. My trans mount is seperate from the motor plate, and i think its shifting under load causing the chain to skip. Going to brace both mounts together. Also have to choke it every time i start it.

I have to use the choke to start mine too, my 6.5 horsepower Baja mini-bike requires a choke to start every time as well.

I bought all of those parts through eBay four years ago, and I do not remember who the vendors were. All of those parts are generic, just about any vendor would probably work out okay.

Same gearbox that I used. If you use a series 30 torque converter, the transmission will bolt directly to it.

I don't recall the bore size, I think it is 1 1/8 in. The sprocket is 12 tooth and I bought it on eBay.

@@henrygibson2906 I've seen where some folks have had a machine shop turn the shaft down to 3/4" for a wider variety of sprockets. I did weld my sprocket to the shaft. The transmission shafts are 5/8".

As little as possible, I could barely get the master link in place. Now after three years of daily driving, the chain has too much slack and I need to replace it.

@@BrianG24 the trick is to have the swing of the axle at the furthest point away from the transmission, then adjust the chain as tight as possible. In my case, is when they axle was at the full down position was the furthest length from the transmission.

@@BrianG24 I would also add that I would get chain slap when going in reverse due to axle wrap. My remedy for that was by installing heavy duty leaf springs, now no more axle wrap.

Top speed is in the mid-20s, it's been a few years since I confirmed it with the GPS though. It has plenty of power, more than the electric motor did, I sometimes use it to pull my five foot by 10 foot utility trailer around my property.

I just bought a 3 foot piece of tubing from Tractor Supply, after I bent it to shape I sprayed it with heat paint and then wrapped it with the fiberglass heat wrap.

How does the chain react with the suspension travel

The transmission output shaft is in line with the axle drive shaft when the cart is at rest. I cut the chain as short as possible using a half-link, with the suspension travel at full length, so far I have had no issues with the chain.

That's not a transmission its a reverse gearbox. The cvt. Is the transmission. Hence the "t"

Personally I prefer to use the chain, you can cut the chain to the exact size that you need and they are real strong.

They say that its only compatible with the 30 series torque converter. How did you manage to get it to with with the 40 series? I'm not trolling, I have the 420cc and want to add reverse.

That is correct, it is designed to replace the shaft on the driven pulley of the 30 series torque converter. That is why I mounted it behind the series 40 torque converter, and used a chain to connect it to the torque converter. I'm using it outside of its design capabilities and hoping for the best, so far it is holding up just fine but I don't run the golf cart hard.
