Ah dang, that makes a lot of sense! Well I got them all in there eventually, but I did use a little liquid soap on the extra long front window to make it all the way through there. But yeah, Robert's great; I would've never figured it out on my own!

Yeah I like to live dangerously, actually I would just use scissors, they were way easier and more consistent to use than the box cutter.

I had intended to use some dish soap, but pulling them through wasn't really that difficult. I think having clean channels is a huge help.

That's a good thought!

Two things will help you there. The first is to use dish soap to help lubricate things as you slip everything together; be generous. The second is to make sure that channel sparkles before you try putting it back together, and I'm not exaggerating; any dirt or grime or corrosion will cause that pane to stick when you're trying to force it together. And I guess it goes without saying to make sure you've got the right thickness of glass for the glazing seal you're using. Good luck!

The roll out windows are called jalousie windows, but sure you could replace them with something more modern. The jalousie windows let more air flow in though, so I'd personally prefer to keep them.

You need to use a self etching primer for painting aluminum, but if you've got a fresh milled surface you need to sand it real good to rough it up before priming. Some would say that you also should top coat the self etching primer with a regular primer to avoid the acids in the self etching primer from reacting with your finished top coat.
