Honda 400ex Build - Part 11 - Clutch, Oil Pump, Timing Chain, Gear Shift Linkage Drive Gear Sprocket

Honda 400ex build assemble part 11 (videos will be coming fast so subscribe to keep notified). Assembling the bottom end right crankcase (clutch, gear shifter) side and cover including the clutch basket & pressure plate & springs, needle bearing, oil pump & filter, primary gear, and timing chain & sprocket on the trx400ex. This was accomplished by prepping the surfaces, applying the gasket, and inserting & torquing all the bolts. The engine cases were vapor blasted. This is an atv quad 4-wheeler rebuild.

Great video, and can be used as ref for the XR400R, only real diff is the elec start, reverse guts and the XR has a kick start instead of course!

Yes, there is carpeting on the floor! This room is actually a spare bedroom that I have set up with a heavy duty table and an engine stand. I just try not to drip anything on the floor. I've built 4 motors in here ... so far so good! The engine stand does have a drip pan, so that helps.

I can't say for sure without seeing or experiencing but it sounds like the "Reverse Stopper" at 11:08 in this video is either missing, not engaged properly, or defective.

Is there supposed to be play in the clutch basket? Like when it’s installed with the clutch center all tight and everything, are you supposed to be able to shake around the clutch basket? I’ve been getting a noise that sounds like a clutch chatter, after just replacing my clutch I found out two things… my clutch was not the problem, and the clutch basket can be moved around like a loose bearing.

yes, that's a problem ... did you forget the inner sleeve? ... goes on the crankshaft first thing before the basket ...

Did you say that the 2006 450 timing chain will fit the 2001 400ex? What model number chain? What top end gasket kit is the next to OEM? Is the head cover gasket metal? I got a 2001 400EX and I hear a little bit of slapping noise not really knocking and I'm thinking a timing chain might be a little Slappy so I'm thinking about getting a timing chain maybe a tensioner and a gasket set because the head cover is leaking oil..

Hey man I know this was posted forever ago I didn't offset my fiber disk so I know that's not right but other than that I'm almost positive I did everything right... but now after I changed my clutch I onky have 2nd gear and neutral now.. any idea what it could be could the fiber plate being off seriously cause that much of a issue? Bike won't shift when it's off either cases have never been split so I just don't understand how it could have got messed up... thanks in advanced..

I can't really help you without being there, but it sounds more like transmission/shift-linkage problem more than a clutch problem ...

think its possible to put the kick start off xr 400 on the 400 ex

Anything is possible, but I think the xr kicks backwards (you'd have to alter the plastics or remove every time you kick it) and the brake will get in the way, among other things ... then there is the decompression mechanism ...

Hey I'm installing a tusk clutch, I left the fibers soaking, but do the metal plates have to face a certain way?? I've seen other videos where they say theirs a smooth and a sharp side but honestly speaking both sides for the metal tusk plates feel the same

There really isn't any proof as to which way they go but what I like to do is make sure they are ALL facing the SAME direction no matter which way I decide ... sometimes I just flip a coin

Great videos! I'm currently rebuilding the bottom end of my 2004 400ex. I've got the transmission in and main case together but when I attempt to shift through the gears (like you do at 13:10 in this video) it seems to get stuck between 4th and 5th gear. Sometimes happens between 3rd and 4th as well. Any idea what might be causing this issue?

It's not going to shift smoothly until both cases are together because the shift drum is not yet secured ... you can see at 14:05 mine also gets stuck between gears until I spun the crankshaft and then it fell into place.

I think made more of a big deal than I should have. I have done a ton of research on this and I don't really think it matters one way or the other. I just went and looked at the manual and it doesn't say anything about offsetting the last fiber.

I'm at the point where I'm checking gears. And for some reason it keeps sticking on the points of that star and then not wanting to shift, even while I'm spinning the gears. I'm assuming this is because it's just not all spining fast enough maybe? It shifts through all but it seems to want to get stuck sometimes on the star point and then not want to shift in either direction.

Going over it multiple times. 1st -3rd are good, between 4th and 5th it likes to get stuck on that middle point for some reason.

I would double and triple check to make sure all the gears are facing the right way and all the parts are in the right spot. My transmission shifted fine but you do have to spin the countershaft to get the gears to drop into place ... once the cases are sealed it shifts perfectly ... so just use your best judgement, I guess.

@@11GalleryATV I went over all the gears and everything perfectly just as you did, nothing missing, everything in good shape. Maybe I didn't get enough assembly lube in there on the 4th /5th area on the drum, didn't put a whole ton on the drum just tried dripping it on and rubbing what I could through the grooves a little. It just felt like it wanted to stick sometimes between 4th/5th. It does shift through, but catches occasionally, I'm hoping when it gets some oil in there and it's all hot running and everything's spinning it has no issues. I already had the case together, so I just put the clutch side the rest of the way on. Ultimately, if I have to take it back apart, I guess I gotta take it back apart 😅

@@11GalleryATV I shot you a video of it on Facebook. Also had an issue on the flywheel where the gear was seized both ways, took it off lubed it up and the one way bearing was working. Then I torqued it all down and it seized up again and would spin the crank both ways. So I pulled it all back off and the gear was stuck on the one way bearing, took it all apart and the bearing fell to pieces so I have a new one ordered. But I'm hoping it just needs the new one way bearing and doesn't do that again.
