If you simply cut two pieces of box section off at 45 deg then weld the two together you get a 90 deg angle with full strength.

In terms of strength and fatigue resistance;: Weld may be the weak link in the joint, longer weld may be stronger, and the two methods offer different amounts: Illustrated method - each weld joint must hold on its own - the length of weld in one weld joint is 2 x width plus 1 x thickness Cut out 1 triangle method - length of weld is 2 x 1.41 x width plus 1 x thickness = 2.82 x width plus 1 x thickness = significantly more weld length and strength Furthermore, in the illustrated method the inside corner creates a triaxially constrained location because three lines of material come together 90° to each other (x, y, and z axis) - a welded triaxial constraint creates triaxial tension on x, y, and z axis due to weld cooling - this is compounded by the fact that the welding probably creates voids / inclusions / flaws, or, as they are known in triaxial stress locations, crack initiation sites

Ok, to make dimensions simple, is the corner of the 90 on edge, (What percentage through the bar width?) 2/3 's, AND what is the ratio to the cutouts across the bars length compared to the bars width?

Not bending... Im a 52 yr old Iron worker. Over 30 years experience. All that was is rudimentary cutting. ANYONE in their first year of being a fabricator should know. Its far from impressive. Show me what 30 years has taught you. Impress me.
