How To Build a BBQ Cart for a 22" Weber Kettle.

This video illustrates how I built my BBQ cart for my 22 1/2 inch Weber Kettle grill. The frame is simple; using 2x4 standard pine lumber, screws and glue. From the creation of the basic frame, the bottom shelf (floor) was installed using 1x4 x 24" lumber. The top of the cart (the actual work area) was made using 2x6 x 32" standard pine lumber. You'll notice that there is one 2x4 board on the top surface near the grill. My original plan was to use 2x6 lumber lengthwise on the top and not crosswise as demonstrated. My change caused a 2 inch shortage to the top thus, the 2x4 was used to correct the issue. If you do not like this configuration, simply increase the length the cart by 2 inches or shorten it by 3 and 1/2 inches. It is extremely important that from the very beginning, you keep all joints square. This will avoid issues and headaches later in the project.
Also, in the video you'll see I used a "close nipple" for the handle. After I installed it, I realized that the "close nipple" configured the handle much too close to the cart frame causing pain to the knuckles! I switched that out to a 2 1/2 inch nipple. Much better!!!
-A second video will be published, illustrating how I stained the cart and what products were decided upon and used. I anticipate the final video to be released sometime between now and early June 2020. I'm a front line worker with deceased individuals. I have been working long and unpredictable hours. Please be patient. I have a great idea for the table top finish AND I added casters to the front.
I hope this video helped you if you’re attempting a similar project. This was an easy project and a lot of fun to build as well. Feel free to leave questions and/or comments below. I will respond to them as quickly as I can.

Take the edges off the front legs to keep them from splitting. Erase all pencil marks. Get some good outdoor poly to finish it with. Call it good! Personally I love the look of pine. And also love your idea of the hook for the lid :) really cool project! I just bought this grill and was telling my wife I NEED to build a cart like this lol

Now you are my type of builder...using a Walmart drill, claps from Harbor Freight and borrowing tools from a neighbor. I fell like I could complete this project how you built it. I am only missing that neighbor part but I will figure it out. Also I think I might consider adjusting the top to drop in a cutting board. It would have to be removable so it could be cleaned but it would be great to have a surface to cut on and another reason to complete a different project. Thanks for sharing. I guess I will have to subscribe now too. 😉

Love the project. Reminds me of working with my kids when they were young. Now I can involve the grandkids. I may do this and put the wheels on the cabinet end so I won’t be lifting all that weight, just the kettle. Good stuff! Thanks for the content.

Love the project mate. I'm doing my best to try build one like it but here in Australia we use millimetres not inches so it's making my brain hurt a little. Our 2×4 equivalent is 35×90. I've decided to put my wheels on the end with the cabinet as I assume that'll be the heavy end when it's full of charcoal and smoking chips. Great work mate, love it.

Roy Johnson - Yes. You definitely need to do this. You don’t have to get to deep with the addition of the cupboard (but it’s nice to have the storage). Keep it simple to start out with. I added casters to the front so there’s no lifting. Much better. I’ll have the finished video with a few more additions and the completed stained cart very soon. I like your design & build - the suggestions I would make are: (1) possibly use pneumatic tires, that way this can go across the lawn a little easier, or even load onto a trailer heading to a tailgate during college football season! (2) consider making the shelf removable, to give more flexibility of the enclosed storage place (great place to stash the cooler with the *premium* brews!! (3) add some additional piping, much like the cart handle, for towels to hang from, and maybe add S hooks so utensils can hang as well - keeps the top free for important things... like brats!! Happy times with this unit! Looks great!!

@@mrow7598 I was thinking sort of the same thing. I would add a piece of sheet aluminum on the bottom under the grill. Just in case of hot coals falling. Which they do from time to time and grease that WILL drip through the grill. You can find sheet aluminum at your local newspaper or publishing printing operation. They call them plates. Put the print side down or get the comic section and put the print side up!

This model Weber has an ash pan underneath which is an excellent accessory for this application on a wooden barbecue cart.

Looks like a really nice project. Very solid and very functional. The only thing I would add would be to make your shelf a pull out. It's not too deep as is so it would only be of you had to access something in the back of the cabinet. An added one by board with a 1/16th clearance in top would do it. Just make the shelf solid and unscrewed from the frame of the cabinet. A couple of swivel wheels with locks in the other end and it's also mobile without lifting one end. I recently got server Performer. The shelf space is nice but this would be even better. I agree with the lid hanger. That would be a be addition

Not bad. One thing I'd add to it Drill holes in the legs and install some carrage bolts in the bottom of the 2x4 legs so the legs don't get chewed up by moving the cart around with the hammer in nuts you can also use them to balance the cart if its not on flat surface it will also keep water from wicking up into the legs. I think I would have used ceder over pine Decking materials also ceramic screws. Doing this makes it safe outside all year. A stain sealer will keep it looking new. You might also consider a metal shelf under the grill in case hot embers fall out it won't catch fire. I was thinking along these lines but welding one using bed frames I salvaged. Saving the materials from the scrap pile you can use an old appliance like a dryer side for the sheet metal or Buy some dimond plate for it and the top this would keep the box dry to store coal and lighter fluids all year outside. I grill all year I've done it when its snowing outside. Nothing like a grilled hickory bugger in the winter. Ill mix lipton onion soup 2 packs to 3 lbs ground beef and a BBQ dry rub mix it up then grill it using charcoal and smoke from hickory chips webber makes some great dry rubs. You cant add too much. Also never clean your grill out the carbon the smoke made helps the flavors get better. If it starts blistering off just knock off the loose stuff. You can use foil to clean the grill grate. Then brush it off watch for metal brush tins. An old brush will loose needles.

You have listed many AWESOME ideas. Actually I will have the finished video coming in the near future. I have added casters to the front legs because the cart was getting too heavy to pick up and move around. In the video I believe I bought plastic discs with a nail that I hammered into the bottom of the legs to keep them off the ground. The casters are totally GREAT and work wonderfully. I will showcase them in my completed video this spring. I have also located a large cutting board that I will be staining and using on the top as an additional way of protecting the top and making cleanup easier. I also have located a large enough cover I will show and illustrate in the final video. One thing though, I store all of my smokers and grills in the garage so the elements will not be eating my units. Thank you for the awesome comments and supporting the video and my channel. @@SmokinwithKasket Well I'm in kansas city mo bbq captiol of the world, unlike other places we cook every type of meat. Texas no rubs no BBQ just wood chips. Back south east its Pork only pork. I'll grill chiken beef, fish. Veggies, fruits,pork, turkey game hens, you name it its going on the grill. Bbq coals with wet wood chips smoke dies out flip it indirect heat by the time I do my first flip the wood chips flavor has permeated the meat really deep ill flip and add more chips. Cant add too many chips. Smoke it till its done after both sides cooked its bbq sauce time with smoke. Each side once at least. I also do beans pataos I did chiken a beef dogs and hamburgers last night with pineapple and chop up peppers in a foil cover pan with the pineapple juice from the can I was going to make kebobs but couldn't find the skewers. It was still pretty good. Let's just say when I cook out you dont go hungry. You may experience a slight gas build up from the onions and beans. Garenteed to clear a room.

I have a old Weber grill that I've had for 16 years it had a metal frame and a stainless top which has surcome to the weather, I'm definitely doing that for mine to keep it alive. I BBQ so much that I buy a new grill top every year @ Ace hardware for $20 bucks not a bad investment to last as long as it has and will after I'm finished with the new grill frame like yours. To be honest I liked your idea very much, I won’t be adding the grill, instead I’ll be doing granite countertop. I’ll be doing this to surprise my good friend on his bday, he’s always struggling when he bbqs. Keep up the good work 👍🏽💯

Well done and Inspiring! That’s a design I can work with... I received a new Weber last Father’s Day and have been thinking about making a grill table; already bought bits and pieces (ie. bottle opener (!), drawer slides and wheels) to use. I’m halfway done with my new awning, so for the next project it’s either pizza oven or the grill table… Decisions. Decisions.

Super cool project. I will add for anyone who plans to do something like this, if your grill is going to stay outside, make sure you use a spar urethane to protect from moisture. I am a little hesitant because all of my grills have to stay outside all of the time, but I really want to do this. Great job. Looking forward to part 2.

First, really well done video. The perfect amount of explaination, great "pauseable" spots with clear measurements, good mix of music that's not annoying or overwhelming, great use of speeded up video, and it kept me watching all the way through. That said, that crack in your garage floor is massive! And, as a tool whore, seeing all that Harbor Freight junk made me crazy. But, as my wife likes to point out, your HF drill works the same way my Bosch drill does. Thanks honey!!

Sorry about the crack. It use to bother me as well. I’ve planned on filing it but hasn’t happened. One time I had an estimate to cut the entire floor out and redo it and it wasn’t all that bad surprisingly. But you know, life, family other more important expenses get in the way. As for the tools- I have a massive amount of craftsman and snap on tools but the problem is Harbor Freight is literally a block and half from my home. I can easily walk there. That means I end up buying frequently from them. I must say, for the average person, their tools are adequate without spending a fortune. I have some drill motors and some belt sanders that I use in a commercial setting and it’s amazing how they have performed exceedingly well and keep on running! I have screwdrivers and some handtools that have lasted as long as my name brand tools. I have also bought a number of pneumatic air tools that continue to chug along without issues. Sometimes I think that it’s like Gucci or North Face where people need to have these high-end items as a status symbol. When in actuality HF functions just as well as Home Depot, Lowes or Walmart brands at a fraction of the price ….and I’m speaking from someone who does a lot of work on their own vehicles, build and repair items myself and I have a small personal business where I use power and hand tools quite often. Very good build and video. I was wondering if you were going to stain it, but that answer came at the end. I built an ugly drum smoker last year. I haven’t taken on any projects this year. This one looks fun though I would’ve not had the patience for the cabinet despite the usefulness of it.

Thank you John. I'm delighted to hear this video may be of some help. I've been looking for plans to build a cart for my Weber however, I couldn't find exactly what I was looking for. I took ideas from numerous other sources on the Web and combined them to fit my needs. I didn't plan to put the antique engines in the video, it was an impulsive moment. I have four of them - the other two being a 4 HP United and an 8 HP United (they are very large) plus a 1/2 scale fully working model Case Steam Traction Engine, you may catch glimpses of the Case parked in the corner of the shop, loaded with yard tools and such, LOL. I'm glad to learn that the antique engines of yesteryear are found down under as well. I'll always be amazed that the entire world can watch my videos. Totally intrigued that I am communicating with someone so far away from me (you are over 10,000 miles away!). Visiting Australia is definitely on our bucket list. Interesting build, I would have put the doors on your cooking side. Also add hooks for you utensils. Might want to add a cutting surface that can be removed and knife block. Let me know if you want a custom Jalapeno popper rack.

Just finished mine a week ago. Used the same handles you recommended. Turned out great. Mine was taller though. Mine was 54”long by 28” wide by 42” tall. I had to use front caster wheels because of the weight. Mine isn’t as clean as yours but it’s close. Thanks for the video for guidance. It was fun.

Great build! I've I ever have a charcoal grill like that, this def gives me some ideas. Thought you might've added some hooks to hang your spatula or tongs or whatever on. But that would be easy peasy to throw on.
