How to Build HALF a Workbench - Paulk Inspired - Part 1, The TOP

Thanks to the Home Depot Prospective and Ryobi Power tools for partnering on this build!
Today I’m building a Ron Paulk inspired DIY workbench top... yes, just the top for now. This will be the first step of a full workbench build, but with the ability to use the top, on saw horses, until I finalize my design for the lower portion of the bench.
The rigid nature of Ron Paulk’s torsion box design will make this great as a workbench, assembly table, outfeed table or just about whatever else you might need a workbench for!
In the video I will go over cutting the plywood, drilling /cutting out the access ports, assembling the frame, adding a grid of clamping holes, adding a final finish…. and my eventual plans for the lower half of this workbench ☺

I've had the chance to use this table a couple of times now. It's fun to whip out in front of people:) I can see what people are talking about when they say the legs are delicate, but they're design to support a "mostly" vertical load, not be torqued from the side or pushed back into place. If you just let the table open or close on it's own and don't force anything, it works great ru-vid.comUgkxyFZUPFEey-PuqsPMxqaykBhgA1LWxFHh Once it's set up, it's pretty solid. My only gripe would probably be related to the clamps provided. They're not the highest quality. They do the job, so no big deal, but they could be better. All in all, pretty cool gadget.

Thank you Jim! Adding the video element definitely increases the time on projects a lot.... I would say it doubles or triples the actual physical time to make the project and the editing is about a full day in addition to that. Appreciate the kind words! Joe

One thing you didn't mention is whether you used your router to ease the edges of the holes. Most of the vids dealing with this type of bench make a point of easing the edges of the large side holes, and a lot of them even eases the edges of the dog holes. Personally, I never glue down a workbench or work table top, so I can replace it when it inevitably gets chewed up.

I just used a bit of sand paper and a finger because I didn’t have a bit with a small bend over... and I didn’t want too much of a radius on the holes. But maybe if I get one of the smaller radius bits I’ll retro fit them😀👍 Oh yes, sorry about the slow response. Been camping with my dad in an area with no cell service for the past couple days.

Maybe you can convince HD to change their panel blades and calibrate their saws once in a while. Their panel cuts always come out terrible at my HD

My guess is that it’s highly dependent on the individual store. The two Home Depot’s I’ve gone to seem to have pretty decent blades for rip cuts. Makes handling so much easier😀👍

Awesome! I think you’ll find Ron Paulks portable design to maybe be perfect for your needs... he’s got several versions of this style workbench from small to large and for all sorts of purposes. Oh boy! It’s been crazy right!!! I actually bought this plywood a couple months ago as I saw lumber shooting up. Knew I was going to use it so I got it. But man I can’t imagine how much more it’s gonna go.

You guys!... please don't talk about the price of lumber😣 Imagine planning the purchase of acreage, buying a manufactured home, and have to have patio covers, and carport built, not to mention needing to buy a large wood storage shed, at this time. It's killing me! Pretty sure that anything other than the house, will have to be put off for a while. At least it's going to be winter, I should be able to still be comfortable without the patios.

I went to buy a sheet of 1/2" cdx and they wanted $39 for one sheet. 😳 I opted for a 2' wide section instead but it was still $12.

Hey brother just a note, you should allow the mitre saw blade to stop before lifting from the material to avoid any kick back from the offcuts

Hi. I built a similar bench but made mine only 600 mm wide and bolt 2 together to give a top 1200 mm x 2400 mm. This makes the top lighter to shift. I also built mine out of 12 mm ply with 20 mm x 20 mm strengthening strips along all intersections. This also reduces the weight. Have been using for about 4 years with no problems. Keep on building.

Hey, nice build. Where will you store this bench? Probably not in your container shop? Will it permanently be attached to the base or will you be able to remove it? Will you be using it outside for the most part? Can't wait for part 2, really curious. :) Steel base... good choise.

Thank you! Yes it will likely be stored in my garage... and wheeled out to the shop awning area for use. As for removing the top... likely not... I plan to have it mounted to the steel base permanently with big casters to move the whole thing around😀 Oh yes, sorry about the slow response. Am I the only one that can't seem to find decent lumber at either of the two big box hardware stores? Is it a regional thing?? I just bought a piece of 5/8" plywood and even cut down to 2'x4' it was warped really bad. And that was the 5th sheet down and looked to be the best I was going to do. Do I just have to buy the stuff with the nice finish on one side? It's super frustrating as it adds a layer of complexity that I REALLY don't need! 😕 Anyway, another great video Joe! Thanks for checking it out Bob! And yes I hear you and getting plywood. I try to pick the best piece that I can for projects like this... sometimes as much as 10 layers down. Almost any plywood that is not in stacked form with layers on top will start to warp.. so in those cases I will opt not to buy any until a new stack is put in that location. And then when I actually purchase it, I try to use it right away, that day or the next day. But if I can do that I will store it flat on my garage floor with weights on it so as to prevent any warping from starting until I’m ready to use it. But it can sure be a pain. So to sum it up... pick from a new stack... and then store weight down in flat format.... or use right away in your project😀👍 Oh yes, Sorry for the slow response. So is the finished size 39 1/4” x 80” x 10 1/4” ?

Just about that yes! But closer to 39 1/8” due to the blade cut taking that extra off. But it could be thinner too. I just made it that thick due to wanting to use my cornhole 6” bit.... but those openings could be made thinner and that’d give you more top space😀👍 Oh yes, sorry about the slow response. Question. What kind of strong, good quality wood and glue should i be looking for? What is it called? I've built the majority of the table. Would like to replace the top with a better piece of plywood. To be honest I'm so upset with he lack of quality I'm ready to start over.

This is such a neat idea for a workbenche. I wish I had space for something like this in my small shop. Love the tool storage cubbies and even the through holes in the bracing. Would be nice to hold smaller longer wood stock out of the way. Very awesome video

That the confident way of drilling pocket holes :) Then you trust you have set the depth collar correct and it is tightened enough so it don't move :)

Great video, very illustrative, how I wish I could find such a flat straight plywood board in home depot Toronto, is simply impossible, there's not a single board in good condition and the same happens with lowes and rona, I will try with independent mills for better luck

Dang Joe...you make some seriously sturdy stuff :) I've been using Ryobe tools since 2004...still have them all but have upgraded the batteries to the newer lithium ones.

Thank you Greg! And yes, I upgraded to thr lithium batteries when they came out and it literally changes the tool capability so much! And I think Ryobi has some of thr best lithium batteries in the market. My favorite ones have been thr 4ah ones!😀👍

Great project and a steel base was never a questions when you first mentioned it in the video. I have various tools with various manufacturers and have been happy with all of my Ryobi as well. So, it looks like you should have 36 six inch wooded circles now. I would like to hear what you might make with those. Where I work the counters and door handles are all the same height of my scrub pockets and I end up ripping a pocket off every month or two. I can sympathize with the ripped shorts. Having the welding table looks like a great place to get some of your new workbench completed. Thanks again for sharing and have a safe and happy day!

Yes, I can sympathize on ripped pockets.... the handles I made for the shop cabinets are terrible at grabbing pockets and my headphone cord all the time... haha... and I think these shorts got their final big rip on them too😂 As for the cut outs..... I’m trying to brainstorm ideas for them. Gifts, drink coasters, mechanism turn handles, etc.... not sure but something yes! Oh yes, Sorry for the slow response. Since downsizing my shop I have been using a sheet of plywood on horses as an assembly table. This would be a perfect way to make it a better flat surface that could be moved when more space is needed. I also enjoy Home Depot and Ryobi tools. Please keep your hand back when holding the wood when drilling and cutting, a clamp is better than fingers.

You are so handy and creative. I'm learning a lot. The problem I have is that I'm all about instant gratification, and usually mess up. Now I need to learn how to plan, and take things slow, because I really want to challenge myself and build something like a small strawbale Casita, on my property. Maybe I should start smaller... Are you doing a post beam structure with bales in the middle or walls that are fully supported bales? I originally wanted to build with straw bales for our house but we did the conventional owner builder loan and it was just too foreign sounding to thr bank. But if I had to do it over again I would build as I went for all cash and have it paid off by the time it was done😀👍

@@homesteadonomics Engineering wise, I believe post and beam is the most widely used, and accepted, during the permitting process, as some building/planning departments have gotten more familiar with strawbale structures. I want to say that I have run across actual standards for it. Can't remember if they were for California, but I think they were (now that I'm thinking about it, I need to find this information again. It may have been a PDF). My dream was to build a strawbale Casita, for me and my mom (I'm completely in love with anything that doesn't feel like it was just built), but since it's just us, and we wouldn't have family or friends that could help with the build, I would have to hire a contractor that had experience, or at least had the enough interest in taking on a project like this, so I kind of gave up on the idea for practical reasons 😏 So I thought that a small structure that could act like a guest room, might be something I could do, and not worry about how long it would take. Perhaps just hire someone to do the stucco to protect the bales right away, then hire folks to do the electric and plumbing, down the road....at least that's what I've been thinking about. I like the idea of earth bags as well, but it's so labor intensive (and at the age of 58, and a bad back, not sure if I can do it). As for permits, well, I haven't found any evidence that it's been done. Probably wouldn't be permitted.

Thank you for sharing this great video. Is it safe to assume that the cut outs and storage below the top are used only when a project is in process and not for long-term storage. I have been considering a similar project but sort of pivoting it so that it laid relatively flat against the wall until I needed it at which point I would I would lift the pivot and swing the legs underneath the table. This way it takes up less floor space when it’s not in use and yet per your suggestion of putting wheels on it roll it out to where I’m going to use the bench, lift it up and swing the legs perpendicular for support and it becomes a flat surface. Wishing you and your family continued safety and good health as the pandemic continues to spike here in Northeast Ohio.

I can’t speak for your Ohio location... but stela’s here, I’ve seen this whole thing up close via my fire service job. I can tell you it’s real for sure... but I can also say there has been an incredible amount if incorrect reporting too. Pretty sad really. The ‘sun belt’ spike was very different than what was reported in national media. We kept watching the news and were like... ‘what??? ‘ Definitely a real issue... but when you see it first hand in the field and via our transport units... and friends and family we have in the hospitals. Just leaves me shaking our heads. Anyways, sorry went down that rabbit hole😂... always great hearing from you😀👍

"I think I want to make the base out of steel" means "I am going to make the base out of steel". But should you powder coat it? If you can, yes. If not, epoxy paint then.

Haha... that’s the truth🤣 As for powder coating... I agree that’d be the way for sure... but I’ll likely be using some old outdoor drive in theatre angle iron I got... and it’s got lead based primer and paint... and would just be a pain to clean off. So it’ll likely be the old trusty rusty ‘rustoleum’ in ‘homesteadonomics gray’ of course😉

I've admired the Paulk bench for a long time and thought it would be more work on a bench that I would probably never tap into its capabilities of. Watching you build this makes me think not only that I could utilize the bench but I wouldn't have to fear the complexity of the build. Good job!

Having built one of these benches, I agree! The saw horses took a lot of time and if you’re not stowing the bench all the time then not worth the time. Store bought saw horses save money and time. I do use the holes all the time though and parts falling through is not a problem. A plastic mat, board, or magnetic parts tray can solve that

Great idea. Looks like I found my next project. I will build it to stand on short saw horses then hang on the side of my kayak/ fishing storage table. I am limited in space as my wife thinks that she should be able to park her car in the garage?

Loved the workbench top. Would some rubber matting 1/32"- 1/8" inch thick padding with anti-slip groves inside the bench help? I can see it would protect the wood surface from splintering from tools being dropped onto it and protect the tools from scratches and sliding around.

Joe, you've probably heard the tip for cleaning up glue squeeze with a plastic drinking straw cut on an angle? It's really fast and really clean, perfect for inside corners.
