Project 46: from the 101 Projects for your Porsche Boxster book
I just upgraded my stock exhaust to one I got off of eBay for $250. I just wanted a little more noise out of the car, nothing obnoxious. But I thought the stock exhaust made the Boxster almost sound like an electric car! I put together another detailed how-to video as I went along. Hopefully it helps a few of you out! As usual, I didn't find anything near as detailed as this video out there already.

I removed my old muffler today, It took me four hours. Every nut and bolt on the underside was rusted beyond recognition. I had to use a angle grinder on all of them. I’m watching this video again before fitting the new box on Wednesday. This has been a big help. Thanks

Thanks for showing the "mistakes." The learning process you go through help us a LOT! The "not necessary" or "this didn't work, so I did this" stuff is priceless! Most internet DIYers pre-loosen bolts. I can tell you're not doing that. I can see the dirt being released...and the actual struggle to get stuff loose.

@@HelpMeDIY Vaseline can help with installing the exhaust elbows. Makes them much easier to slide into the exhaust clamps. Also, I purchased some new clamps for my 996 cheaply from RockAuto. I haven't picked up a 986 yet, so I don't know if they also have them for the Boxster. I did laugh at the name of the exhaust, "Manzo." Reverse the vowels and it's Italian.

Just tackled this beast yesterday. I couldn't have done it without this video. I'll definitely be buying one of your shirts! I presoaked all the rusted components the day before which seemed to help with removing the old muffler. It's amazing how the new muffler is mounted by only two bolts while the old one required 6! As for the drone, it is definitely unbearable around 2500 rpm so I will be trying out the mod from your other video.

Thanks for shooting this, really helpful. I just took my dreaded drone box off to put the original back on, you can just about get to everything without taking the bumper off but it's hard to do those two at the top, I used a small ratchet to get in and was glad I didn't have a bumper to put back on at the end. I have skinny arms so can get my arm through from th gap between the frame and the front of the muffler and over the top, will have to check those periodically to make sure they're not undoing themselves! Make sure to wear goggles as all the debris will find its way into your eyes.

A big amount of work, but removing spoiler and bumper isn’t required. You can remove from under the car by simply removing the bracket bolted to the back of the transmission (3 bolts), and with pipe clamps loosened, and cat brackets unbolted, the whole assembly will come out. Much easier!

Enjoyed the video, a yeoman’s job! I was seeking an easier way, I would not have the patience to take the whole back out. Knocked the removal out on my ‘99 in an hour. Yes, put car on a four post lift, had to deal with one recalcitrant clamp bolt, but that’s it. Once the stock muffler is out, there is a lot of room under there to put the lightweight replacement in..

Have mine installed with secondary cat delete pipes and same muffler fro Motorwerks Racing 16lb Exhaust, EBAY. Factory Muffler weighs about 40lbs and cats about 20lbs each. The stainless muffler is 16lbs and cat test pipes about 5lbs each or so. Reduced weight, more HP and sounds like a baby GT3 now. Under bridges sounds amazing.

Amazing weight difference between the old and new exhaust systems. My original back box weighed 17kg, the new one weighed just 7kg

Hiya great videos. One little tip. On the exhaust clamps. When you were tapping them with the metal bar and hammer. You seemed to be hitting them on the outside where the bolt is. You really need to try to hit them in between so you prying them open .. sorry don't mean to teach you to suck eggs.. I'm Bob from the uk. I'm work for Cosworth as an engine builder. And I'm a mad Porsche nut. Having had seven over the years. I started with 924, then 924s then a few 944s them my baby a 911sc which I restored from the ground up. Engine rebuild by me and I re sprayed her as well. I now have a cayenne. As you can tell I love porsche. Keep up the good work my friend. I love watching any thing to do with these beautiful cars. Thanks I enjoy your vids as they are not fabricated to go smoothly as so many are. Question, does such a cheap exhaust sound any better and or drone uncomfortably ? also did the bumper & spoiler absolutly have to be removed ? lastly if you were doing this again, would you reccomend one just cuts the rust / frozen clamp off and replace with new? From porsche they are 40 bucks but see aftermarket around 18 or 20 per clamp.

+Blake Chesbro thank you! Sounds better in my opinion but you will have drone. On the base models you can get rid of it with the mod I did (See my No More Drone video). Bumper does not have to come off I’ve learned! Yes if you get new hardware cutting it off is not a bad idea :)

Doing this install today, I didn't take the old one off - do the u-shaped pipes slide into or over the mid pipe/muffler or just but up against them?

+Gustavo Toledo no I didn’t make one of those because first there are some out there already, and second, it always sounds different in person anyway. But you are correct about stock having NO sound! My wife said it sounded like an electric car the first time she got in it! 🤣

Hi, I have just done this to my 986, the twin pipes on mine seem a lot closer to the heat shield and the bumper. I cant see how I can adjust the exhaust to be any lower. Any ideas or is it a case of just pulling on the welded bars you think? your video has been a big help, but like Robert below, I had to angle grid a number of the bolts on the cats.... oh and I swore a lot more as I did this project. thanks!

+Chris Moseley first of all I’m glad it helped! And yes, much bad language is a requirement I think. As far as height adjustment I don’t remember seeing any options for that... luckily mine just seemed to fit pretty well. Maybe installing a small plate in each mounting hole that would create a new mounting hole lower? 🤷‍♂️

@@HelpMeDIY turns out the box was faulty, the top bar was welded on 90 degrees out which moved the box up and towards the rear... But the supplier on ebay has been fantastic and new one has arrived to fit no problem... thanks to your video!

Hi. Greetings from the UK. I am just watching your video in full on this for the first time as I am now considering changing the original silencer / muffler on my 986. I would like to ask if you have any droning sound at between 2500 & 3000 revs as I have heard that this can be the case. Also did you notice any changes in performance, and finally does it comply with emission regulations there in the US. I would like to say thanks for going to the trouble of recording this great video while doing the work.

+Robert Hooles thanks for watching! Hope you will also subscribe for me if you wouldn’t mind. There is some droning as most report. Not terrible and easily remedied by keeping the revs higher. I did just purchase some inserts for the tailpipes to help eliminate the droning. I’ll be installing them soon and of course making a DIY ;)

I'm wondering why you remove the bumper. You can undo two hidden bolts from underneath the car after swinging the lower mounting hanger attached to the exhaust. The screws are well hidden hence not corroded.

+Tomasz S depends. I’ve had 2 Boxsters where those two bolts are almost impossible to get to to remove and even harder to get back in with the bumper in place.

theplayernkc I think you are trying to say you replaced yours without taking off the rear bumper? I think it’s possible to do, but it makes reaching the bolts that hold it on much easier by removing it!

@@HelpMeDIY I know it's possible to do, as I did it, at least on a 2003 Boxster S. I also used a Borla muffler that already has the U shape built into the muffler that you spent half your life removing from the muffler to reuse on the muffler you bought. I just took a normal hammer and beat those U joints off the stock muffler in no time. I also put in secondary cat delete pipes to get rid of those HP robbing boat anchors.

Can confirm, getting to the bolts without removing the bumper is still pretty easy (and I have stupid big hands and forearms). Had it all out last year for a clutch job on my 98. Might be easier to leave the bumper in place, honestly. Those U-pipes, though, are a pain in the arse for certain. :P

It's only been a few weeks, but zero complaints so far! I can see how some people out there complain about droning, but it's really not bad. My wife still tells me how much better it sounds every time she's in it.

I know this video is some time ago! I actually bought the project book because of you haha. But for $200 on eBay right now do you think the exhaust it’s worth buying to have in the garage even with the drone?

The 2004 has a slightly different mounting design. The 2 mounting bolts at the very top have captured heads so you can just reach up behind and remove the nuts without removing anything else. Then just remove the 2 pipe bends and 2 brackets that hold the muffler to the cats and with a bit of a wiggle the muffler drops out. Takes about 30 minutes to remove it and about 20 minutes to fit the upgrade. From start to finish was less than an hour. So glad Porsche redesigned them.

Can this be done wihtout removing rear bumpter? Seems a lot of time and work for little, if any, HP increase; I would go with headers and catless for the effort

I did this on a 2003 base without removing the rear bumper. The stock muffler is the trouble maker, the aftermarket one should go in much easier. With some patient wiggling and jiggling you'll get it. I do agree its definitely easier with the bumper removed however I wasn't confident with my body work skills so I left the bumper alone.

It’s worth doing for a better sound and lighter weight. And yes, it can be done without removing the bumper, at least on a 99. But, do yourself a favor. Do it on a lift-much easier. The toughest bolts on a 99 everyone is referring to are above the muffler, but you can avoid removing by simply unbolting the brace they are attached to from the back of the transmission. Had mine out in one hour, rusty clamp bolts and all...

You don't have to remove the spoiler and rear bumper. Pre-soak the nuts and bolts the day before. 1-2 hour job. Easy job.

+ejb999 heat, penetrating oil, and if you can disconnect the other side and rotate them or buy a giant set of channel locks like I did in another video to grab onto the clamp between the pipes and rotate it, that worked like a champ!

even on those plastic fasteners, makes all the difference, second i bought for 4 bucks from china a tool to get under them and lift them. use it every time.

Yes I am! I recently found out that in NC I only have to pass the safety inspection now and not the emissions. So I think I will take the cats off soon.

Also, thanks again for your videos. My 2003 boxster started throwing the drive belt. Now I'm in the middle of replacing the water cooler, thermostat, alternator, and while I'm at it, changing the oil. Your videos have been awesome. I've bought all the parts, plus a bunch of tools, and still saved $2k from the dealer quote.

@ Erin on start up, it sounds like the bottom end is knocking for a few seconds, I really hope i'm mistaken. Having listened repeatedly roughly 20 times, that's definately a bottom end knock. It starts @ 1:35:47 and continues on until 1:35:49 Please have this looked at as your car is gorgeous.

I hear the sound you’re talking about. To me it sounds like the standard startup timing chain rattle, common with thicker oil. I’d change to a 0w-40 oil and see how that goes. I’ve heard that adding liquid ceramic also eliminates this but not done that myself. These cars are known for the start up timing chain rattle. It would be a worthwhile investment either way, if it works fine, if the noise persists then you haven’t spent much and have eliminated a possible cause plus you’ve done an oil change which can’t be a bad thing.

you must not be familiar with the boxster engines they almost all have timing chain rattle once they get some good miles on them . it is 100% not bottom end knock bout to do the chain tensioners myself on my 2000 S

Husky boys tv yes that old 2 second bottom end knock which just goes away, hmm I’ll certainly be looking into that. Of course I have absolutely no idea what a boxer engine is, that’s why I made the comment, just to throw him off the scent.

i would use a valved system so it can be BOTH quiet or loud as the drone at high way speed of loud will drive you bonkers on a long trip !

+@jackdale9249 yeah I ended up replacing this with a SOUL valved bypass exhaust. It’s fantastic. Even became a dealer for them afterwards.

You could save yourself a ton of pain by buying some new exhaust clamps and some suitable fasteners. Jeez man at least use a hacksaw to shorten the bolts for the hanger bracket.

You guys just have a lot more rust and all your parts I guess that’s the only good part about living in California so stuff doesn’t rust don’t mention all the bad parts I know crazy people. I paid $7.12 on a road trip that’s crazy leader ship. I think you need a bead blaster to clean up all those parts.

pain full to watch! OMG are YOU an ametuer ! uses some heat fr a torch to get them apart / off! get a pipe expander next time ! And clean up the pipes , ID and OD w/ emery cloth and use never seize ! What a stupid system Porsche uses! should use flange joints and clamps that fit over the ends ! you need to use the right size, length hardware and USE stainless bolts, nuts, and washers! or titanium ! those bent pipe sections ? use new and stainless! uses new clamps all that pipe work incl new mufflers should have been mounted measured marked where to start / stop the ceramic and then disassembled sent to Swain tech in NY for their "white lightning " ceramic coating ! it blocks 55% of heat !
