the one i used are from DT, they are 30" tall and good enough to make these letters, if you want bigger letters you can attach two boards together with hot glue. Thats what i do for 4 and 5ft letters

yes this. method needs a little accuracy with the measurements but more cost effective. The styrofoam cups idea is also definitely good.

What size cups did you use

yes its meant for that purpose only apart from decoration..its very sturdy

if you downloaded from my link, for each letter you must have got 8 pieces. you need to print all 8 pieces on 8 A4 paper and then when you join all of them you will get one big 30" tall letter

Like the pieces you use to provide stability, the inserts, etc..It would be great to have some mesurements other than the size and width of the letter. I am going to use this method to make some numbers this week. Thanks for sharing your method. The styrofoam cup method would drive me crazy.
