How to Replace the Clutch and Primary Chain on a Royal Enfield Bullet Motorcycle

Here's how to replace the clutch and primary chain on a Royal Enfield Bullet motorcycle. See my Bullet at www.hoohoohobli... It was difficult to get everything to fit in a 10-minute video. My Royal Enfield Bullet 500 had some broken rollers on its primary chain, and the clutch was slipping, so I replaced both of them. It's easy to do and parts are cheap, so I'd recommend doing both if you're going to be doing work on one or the other. The whole job is easy and can be done in an afternoon if you have the right tools. I could have used a clutch hub puller, but my clutch hub was worn out and needed to be replaced, so I used a big caveman tool to remove it, which bent it out of shape. I replaced the clutch hub and basket with the Miracle Clutch from Nfieldgear, and I fitted it with 3 normal clutch springs and 3 heavy duty clutch springs. I was told by someone that I could fit 5 friction plates into the clutch, but I tried it and there was no room, so I went with 4, which is the standard setup for a Royal Enfield Bullet 500 classic motorcycle. Thanks So Much! I just picked up a Bullet 500 and have been having a hard time with clutch drag and gear changing. The clutch seems to be engaged, as I can't start the bike. This video will be so much help in sorting out my problem. Top Notch.

You help a great deal......when I started reassemble the clucth pack after replacing the case oil seal..... Never saw the ball bearing ball come out so didn't know that one was there... So by watching your video and you point out the ball bearing...I was able indeed to know about the missing part, this after taking a part the assembly parts twice try to back track the problem and in search for the missing culprit.... Thank you very much!!!

Nice Video. By the way, you don´t need a special tool to pull the clutch basket without damaging - the Enfield has a puller "onbaoard": Just take the plate (the one with the three bolts), place a suitable nut as a distancepiece btween the plate and the mainshaft and tight the bolts evenly to pull the basket. Maybe you have to replace the nut for a bigger one during the pocedure.

How do you keep the whole primary from leaking? Mine always marks it territory despite sealing paste and new seals. It's not overfilled.

Maybe it is leaking from the gasket near the front sprocket. It’s possible that a leak can happen there.

Thank you for the video. You mention replacing a seal (and we see the package briefly at 4:01. Any chance you can throw in the link to where you ordered that seal from? I think those sharp ridges have chewed away the seal I've got which is causing the leak I'm trying to fix. CHeers! Great video by the way. Clear and concise.

Good vid but, you forgot the ballbearing. And you said to give magnet 40 ft pounds then used the shifter ?

Yes it help a great deal specially without a manual, no only that but didn't know about the chain 1/2 inch play and also didn't know the torque spec. for the two nuts, "42 ft lbs", as well as the oil type if the machine has electric started, which my does, I was going to use the same type i drain which it was transmission fluids. Man! if you ever in the area, Austin, Tx. shoot email, beer is on me ! Agaain thanks! VF

You right! who knows what we would be riding in 15 years or so, we might be riding what the 1.5b Chinese were riding 15 years ago, bicycles! chuckle! and btw few friends and I are in that stage right now, tentatively arranging for 2013 an 8 months motorcycle trip to South America..... we are in our 50's have riding much of US and Mex... no. no on the RE but in my old faithful mule, a GS....The RE w/ a side car is just a garage Queen..Would be sacrifice soon to raise funds thou. will be much appreciated if you could perform the transmission switching from grease to oil upgrade which i badly needed as someone on the forum mentioned that this upgrade will smooth out the shifting alot , i've already bought two seal bearing for this upgrade but just not sure the procedure and really don't want to mess up my transmission, since you perform the job on this bike so well, i'm pretty sure you are more than capable to do this upgrade as well, thanks in advance.

I am facing issue with my RF no idea whats the problem, When I rev my bike in gear it runs smooth for a while then feels like something is jamming and bike slows down although the rpm is same. Please help. Should I replace Clutch? cause feels no acceleration.

That sounds like a slipping clutch, or improperly adjusted clutch. Try adjusting it first to make sure it can fully engage, and if that doesn't work, then it probably needs new friction plates.

Not even sure if you get this message, I was curious how did you install the clutch hub, I saw you video and pulled it apart now I am stuck not k owing if I need an installer or brute force with a hammer and a block of wood. Appreciate all the help

The old one was really stuck on there, and it bent when I pulled it off, but I think I remember that the new one went on really easy. It was a long time ago, so I am not sure.

Where'd that little magic ball bearing come from?! I'm having issues with my clutch not engaging/disengaging; yes, my clutch is both on and off (I can switch gears freely and still have power to the rear wheel without using the clutch handle). I have no ball bearing, just 2 longer rods the same length, and the short one at the end with the flathead and washer. My clutch lever is super loose, I can't engage the clutch, my bike is dead in the water. I have no idea what to do. I've already tried taking the gears out, but I have no idea what I'm doing.

That ball bearing is definitely supposed to be there. I think a lot of people lose them and don’t notice that they’re gone when they’re working on the clutch.

@hoohoohoblin yes it looks totally easy how U r doing it ... but it may be something different in case I try to do it ... ;-)) The 10 Minutes of the video reflect how many minutes real time for that job - 30, or more? btw, just fyi: the 10 minutes limit of RU-vid seems to be changed now up to 15 minutes with the standard upload function, and I saw informations concerning a java uploader program which allows You to upload even bigger files.

Seems legit. I just got one RE Desert Storm 500cc. I will put all your videos into my phone before starting for any tours. What do you suggest is most important before going for long rides? I heard clutch wires/oil leakage are the biggest problems with the Bullet?

@hoohoohoblin alrt but what about the neutral finder does it still work any way Enfield have replaced the engine with a new unit-construction engine and it looks and sounds different but I still like the ones with older engine with separate gearbox and gear on right side. Anyway enjoy the ride.

nice vid HOHO, Have you any idea what threads are in the 3 clutch outer holding bolts? I was thinking of making my own clutch hub puller off-er and would need to bolt it up using those 3 bolts with a large centre bolt to do the pushing, if you get what I mean, cheers.

I destroyed my clutch basket using the wrong kind of puller. I know that you need the special factory puller to get the clutch off. I haven't taken the inner primary cover off, but it looks like it is held on by bolts behind the stator. Hitchcock's has some good diagrams. i have an old bullet 350. Everytime i ride there is oil over clutch case. below the breather pipe? is it normal? could you help me?

Those rubber breather pipes sometimes get little cracks in them and leak a little oil. I bet the leak will stop if you replace it.

i looked into it. it looks normal though. there is a wire going into the primary case. just below the cylinder. i don't from where the oil leaks. its just below the breather pipe. there is no trail if the breather is leaking. but oil gathers over the clutch case from where the wire goes inside

alternator wire precisely. i don't know if the leak is from there.

+jerin sunil The alternator wire should have a rubber gasket around it. If it is worn out and cracked, oil will leak out of the primary case around the wire,

Hello! Great video, I'm currently working on a RE Sixty-5 Bobber. I noticed in some of your video's you have the stock air box removed. Did you re-do the jets in your carburetor??

+Mr Mormo The previous owner put on an Amal 930 carb. Not sure how much he customized it, but it works well. It runs great the way it is set up, so I haven't tried to tune it any.

भाई जान मेरी classic 350cc मे कलच फ्री समस्याएँ आ रही है जब गीयर मे सेल्फ स्टार्ट करते है करते हैं तो कलच नही मानती है और आगे भागती है मेने कलच वायर व स्प्रिंग भी चेंज करा ली दो दिन ठीक चली और फिर दुबारा वही समस्या हो गयी प्लीज भाई इसके बारे मे भी एक वीडियो बनावो

Thanks for a good video. I removed my clutch plates two weeks ago and forgot to put the small rod bearing back in with the pushrod! It did not have a ball bearing when I took it apart. Maybe some Indian modification again. Unfortunately, the pushrod is now completely worn out as it turns with the plates and erodes in the adjustment nut. The little ball bearing or rod bearing seems pretty essential in the whole set-up..... thanks again.Is your bike still running?

I bought an extra plate clutch kit, but when I put all of the plates in it, it was too wide, so I left one out. I don’t remember how many plates I ended up with, but it’s the normal number that a stock Royal Enfield has.

I think you are missing the first plate from inside....the one with the rubber padding unless I could not see it on the video
