In this video, I tackle the replacement of my KLR 650's head bearing. This wasn't the easiest thing to do on the KLR but it is possible. I am not a mechanic and this is not a "how to" video. just a vid of what I did and maybe it will be helpful to some of you. This one may not interest everyone but hopefully, it helps fill a Sunday morning while you have your coffee ;)

Two tips for future reference: 1) freeze bearings first. They slide into the frame easily without punch. 2) belray waterproof grease is the best!

Tech tip. Put the races in the freezer for a couple hours beforehand and they go in much easier.

Thanks Mason - I've got to redo mine so needed the reminders on how to do it. RE removing the bottom brace - I don't have a welder so last time I drilled a couple of small holes in the headstock lip to fit a small driver - a few hits and it's on the move. Then fill the holes with metal putty or silicone ready for next time. I also have (vague?) recollections of using heat & cold to expand & shrink the bearing races to allow easier removal & fitment of the races. Cheers

A trick I like for inserting the new races is to use a long length of threaded rod (sometimes called all-thread) and an assortment of large washers and a couple nuts. You can run the rod through the steering stem and put a few washers of increasing size against the races (you can use one washer if you have a thick enough one so it doesn’t dish under force). Then hold the rod in the center and slowly tighten the nut. It will pull the races in slowly and quite straight if you keep the rod centered. I also tend to heat the bores with my heat gun and leave the bearings in my freezer overnight before the job. Sometimes, you can just push them in by hand this way.

I have a similar tool for installing press fit bearings in a bicycle bottom bracket. Also expanding tools for driving out the headset races. You insert the tool past the race where the bottom of the tool expands and catches the lip of the race so that you can drive it out. I don't know if it would be strong enough to remove motorcycle races.

Hey Mason, yet another great vid! Really like the hammer! Suggestion for you, I have been riding and racing two wheeled stuff for over half a century. As a machinist, we used to modify Timken bearings to fit the headstock before they were a factory thing. One of the things that I have done on almost all of the bikes that I've had (and there have been a few!) is to drill and tap the steering head and install a grease fitting. Takes quite a bit of grease to fill the first time but after that, a pump or two once in a while or after a big swim, will make this new set of bearings outlast the rest of the bike! Bottom headtube race - I've always used a cheap (sacrificial) seal puller to hook the lip of the race and pull the handle in the same way you would if pulling a seal out. Tap the side of the handle of the seal puller with a hammer. Work your way around and it pops out. And definitely heat for the bottom steering stem race. Steering bearings are one of those dreaded jobs for any do-it-yourselfer.

What's the specs for the welder and wire you used to weld the nubs on the lower race. What a nightmare for a non welder.

Have a look at Marine Grease, it is what I use on Bearings that have a tendency to be under water or muddy water seems to hold up better than standard wheel bearing grease

The weld tacks is the preferred method. Not having a welder, I dremeled some metal out in 2 spots opposite each other above the race. Not as elegant but also worked

You can split the race with the dremel instead, works very well.

LOL - got distracted by the Whisky Backwoods. Also like the honey ones. Those things are phenominal sitting around a campfire and if they get mooshed it's fine because they're already fugly. Back to the work - great video on this Mason. I worried a bit when you pulled out the welder, but you are right, never know with those races, and the book is always making it seem as easy as "Step 1: simply pop the race out" ... boourns.

Haha, they are a staple in my tank bag ;) An important part of a campfire 😄 And yeah, the manual isn't usually far off but this was one time that it needed some creative adjustment ;)

I will have to try the welding method to remove the race next time. On a previous adventure I grinded the end of a large flathead screwdriver to just catch the lip of the race. It worked but progress was slow.

Change my bearings, the lower one Thank you for the great video Couldnt do that job without your assistance. The lower race one was really hard to get out, bike had run 45000 miles. Kawasaki should come with better solution for that.

Thank you for a very helpful video! I am not replacing my bearing today (hopefully it is in good condition), I just wanted to see if there was an easier way to get at the bearing without taking everything off like the service manual wants you to! Thanks for your upload!

There’s two notches for the lower race just pick enough where you can put a round punch on one side and then the other go back-and-forth. I did mine already that’s how I know. Be safe stay upright.

I loved the "pneumatic" hammer effect when you sped up the camera at 11:20! Boo to Clymer for the bum instructions on that bottom race. That was a brilliant idea to weld nibs on it to pound it out. I would not have thought of that. Some brilliant Canadian engineering right there, and perfectly executed. It even heats it up mildly so as to help it break loose. I've fought races before and they can be no fun. Wished I could have seen this vid 25 years ago...hahaha

Nicely done Mason. Great camera angles to let us see what was going on. That was some ingenuity in action with the weld tabs... and a small towel fire to keep you on your toes! Take care.

The welding is a common method for removing outer races or bushings in heavy machinery, a couple more tacks in there to shrink it and you could likely pull it out by hand. Fine job sir.

Got the bearing kit for my 23 KLR, got it apart and found the lower seal was upside down from the factory,that is what was causing the binding when adjusting nut was tightend down

A buddy and I swapped a yz250 fork conversion from his klr to mine. My bike had around 80k on it and when we started into it. There was a slight shadow and if we were just swapping bearing it would have bean good enough. The lower race we used a dremel and slowly zipped it apart. My buddy had removed the fender and froze the shaft over night and just a minor zip with the dremel it split the bearing apart. Some people claim All Balls are junk but I remove the seal on new ones and rub some grease in them and put seals back on. The rear hub bearings I change every year when I need to change a tire. This shows good, different techniques to removing these bearings👌 I remember about 7 of us were out on a rip and at the gas station one guys was like thing my stearing is loose. It was, and then everyone checked their too😆 3 bikes had loose nuts. My speedo cable failed around 45k. Changed my rear rotor at 90k. Didn't bother measuring the thickness, what ever they suggest. Just felt a definite groove wearing where the pads always run. My cush drive rubber failed around 90k. It made a mess of the hub and swingarm 😔

Great Video as always, just did the same thing after a crash, can't say enough about the SW Motech Crash bars. They kept my bike on the low water bridge, sadly I went off into the water. I keep meaning to vlog about it but havent had the time. I replaced all the bearings as you did just to cover my bases and as expected the top was fine and the lower was the issue. I've heard those of us who upgraded to the Cogent Suspension have also made the choice to remove the fork brace. I don't think it's needed at or as much with Cogent Suspension. Probably the best upgrade I've done to date. Lastly great tip on taking the lower race out, I had just enough of an edge to remove mine. I never would of thought to use the welder. As always great content. Ride safely.

You can split the bearing with a dremmel grinder instead of going to a shop. Takes some time and you need to be careful not to damage the shaft too much. I have done it lots of times, works well.

I will be doing steering head bearing check this winter. I just replaced rear wheel bearings as two were showing wear despite me cleaning with fresh grease afterwards when replacing tire. Not bad after 25,000 miles.

Good video, This gave me something to think about. I have not had mine apart since I installed the steering damper, everything still looked new, but I have put on a ton of miles since.

Good job Mason. I got my dealer to do it. I parked out front of the Kawasaki shop and told my dealer that I was getting some work done, but I did not say what. He rode it 30 metres and said that the steering head bearings had to be replaced. He was spot on as that was why I was there.

​@@jariaijo1866I had this done before COVID so it would cost more now. Probably allow 2 or 3 hours labour. Good time to get new fork oil and perhaps springs too.

Maybe I'll just be checking that lower bearing this winter. I feel comfortable doing that. The removal not so much.

The steering might have fallen to each side if you had the wheel in place. The extra weight makes a big difference in this test and generally the test is conducted with the wheel in place.

I have not had to work on the steering bearings yet. Is that lower race such that even a puller can’t get ahold of it? Often they will put two recesses in the steering head to allow a punch to gain access at two opposing positions. Did you clean the grease out well and check for them? Often those recesses get full of grease and aren’t easily visible, but maybe the KLR is not so equipped. I could not tell in the video if the grease was completely removed from the bore above the race. If there are no reliefs from the factory, I’d probably file a couple before putting the new race in.

You could have welded a bead all around the cup, the cooling weld would have shrunken the cup and it would have almost fallen out of its hole.

Hmmm. There's no recommendation to apply a little heat (like a propane torch) to the head to get the races in/out?

The problem is that you cant get on the edge of the bottom race with a punch. It's in a grove and flush with the inside diameter of the tube. Others may have another way of doing it but this worked for me. Cheers Chad.

Now that it's off, do you notice any difference without the EM fork brace? I have one on my '02 KLR, and like you've said in the past, I just don't notice it.

To be honest, No I don't. Like I've said before, it can help when there are other issues at play but if things are "right" with the bike it isn't necessary. Proper sag, handlebar position, tire type and pressure all contribute.

No, it's a gasless wire feed. No shielding gas used on mig welding is causing all the spatter. Tig also uses shielding gas,is more controlled, and shouldn't cause spatter. Taking a beginner welding course at a welding shop or local college, will give you a good start and let you try different types of welding
