good to see that other focus owner's having the same problems, I'm using galvanised 1.0mm steel, which hopefully solves the need for constant maintenance!

I went a bit thicker as well. My MOT is now due be interesting to see if the sills have failed again.

Thank you Lukas for that. I'm trying to keep a bit of the original disasters in now instead of deleting them. Viewers like to see us fall haha Lets see how well I do on this sill ahhhhhhhhh I have no idea if I will pull it off or not. I'm determined to now, as I'm planning to keep this car as my own just for the hell of it. I want to have long talks with this car on my commutes and punish it.

Car and van body steel is around about 0.6mm thick. I know this because I have put my digital calipers on various motors and was a bit surprised how thin it as. I use 1mm sheet steel which I shape for repairs or buy in the sill panels. Mig wire I use is 0.6mm and use the overlap method to avoid burn though too.

If you find a local metal fabrication place near you and buy there off cut sheet steel it will be cheaper then going to a metal supplier especially if your paying cash 😉

Its a bad job, i set fire to all the electrical wire loom the seat belt and the plastic trim on the back seat, when i did my old punto. Its lasted another 8 years though. Not doing again though. You have a nice welder. Mine is so shit clarke! You are hard core doing all that rot 😂

Oh bugger so you had some bad luck !!!! I started with a SIP and I quickly learnt the welder plays a huge part in your welding quality. I bought a Murex after the SIP it it made all the difference. Wire feed consistent and welding became so much easier. It's now due for its next MOT so see what happens lol

Yikes, those sills must have made your heart sink after all the great work you'd already done to this point. Just goes to show what may be hidden under these plastic trims that manufacturers now put everywhere. As you said, some of them are bound to trap water and salts thereby just accelerating corrosion rather than inhibiting it. I don't know a lot about the MOT process but I do know they are unable to remove parts to aid inspection. This seems somewhat counterproductive in many instances where the test is to deem roadworthiness of a vehicle. Rear drums for example; how do they know how much meat is on the shoes of such a vital component? There must be a testing process I am unaware of... Excellent workmanship all round from the fabrication, safety emphasis and environmental recycling using reclaimed materials! Really enjoying this series and your approach to problem solving using your expansive skillset. Thanks for filming and sharing. Have a good weekend

Thank you kindly for that comment. My heart did sink but I thought pull yourself together Mark....people do huge crash repair jobs so just get on with it step by step. Thankfully this worked out ok and I got an MOT. I guess it doesn't matter how much brake pad is on a pad as long as it meets the criteria at the time of testing. This car could well fail an MOT in 6 months time during winter as the salt will attack it pretty badly I expect. It's sat in my barn at the moment in the dry lol.

That's the thing with making a video series you sort of have to see it through to either a terminally failed MOT or it gets an MOT. I have decided if I get it on the road I will keep it as my main car.

@@CoatsandGaiters do you have tips to know if rust is critical or not? I'm planning on buying a car with a refused MOT and on the list it is written Rust on the chassis but only as a minor problem. So normally even if I don't fix it, it will pass an MOT (French MOT are like : critical you have 2 days to fix it, major you have 2 months to fix it, minor you don't have to fix it but it's a warning) I was planning to bring a flat head screw driver and try to punch through the rust to see if it's critical or not. But because the problem is only minor the current owner might not agree that I reveal a problem without being sure that I buy the car first. And I can't weld, important point.

@@L3xou97 I think there has to be a hole or obvious signs the metal has weakened or started to deform from loss of strength or rigidity. I think the MOT tester will gently bang along the metal and if it sinks in it will fail. Gentle pointed hammer is the way to check I think.

I know !!! bad isn't it. Doesn't help that Ford had perfected making metal so thin and without rust protection.
