Sailing the coast of Spain a crunching sound started from the manual furler. We dropped anchor and what started as a quick investigation turned into a 2 week maintenance stopover!
I detached the mainsail electric furler to get to the manual furler but was concerned the mainsail foil would drop and bring the entire sail with it. So I tied a couple of knots around the foil just under the sail and lashed them over the whisker poles to hold in place (probably a bit overkill in retrospect).
Once it was open, it was clear there was something wrong but I couldn't quite separate the bearings from the shaft. In the end I took it to a machine shop to dismantle. Even then they only partly managed it and had to remove the inner race of the seized bearings.
The grease had sunk to the bottom of the gearbox and completely dried the top bearing. So when we started the new season it was running dry and the old bearing just crumbled to dust.
I tried to get in contact with Amel for a repair kit or some guidance but due to the Covid situation, no-one was in the office, so I basically had to work out a repair kit for the whole thing on my own.
Fortunately, there was good resources on the Amel forum from people who'd done it before and eventually I managed to come up with a service kit and sourced the various parts like o-rings, bearings and oil seals from 2 companies in the uk.
Luckily, we had some expat friends living not too far away so I used them as. a delivery address.
While waiting for the parts I cleaned the gearbox casing and then noticed that the bolt that attaches the foil to the furler had created a bit of a groove in the foil so I reinforced it with polyester resin and a plastic tube (Note: this didn't hold and a year later I had to remove the section and reinforce it with aluminium tubing and more robust polyester resin - see related maintenance blog)
Finally the bearings, the o-rings and the oil seals arrived from the UK. I actually ordered duplicates from 2 separate companies and both orders arrived within days. They're worth a mention because they were brilliant:

I had to source the grease for the gearbox locally - which was easier said than done!
So then I just needed to put it together, which again was easier said than done. Using a cut off oar, a piece of driftwood, a rubber mallet and some ingenuity, I managed to put the new parts in place and the gearbox back together.

Bearings (ID x OD x Width):
1 x 32009 Tapered Roller Bearing; 45mm x 75mm x 20mm
1 x 6005 Ball Bearing; 25mm x 47mm x 12mm

Oil/Lip Seals (ID x OD x Width):
1 x Oil Seal; 45mm X 60mm X 7mm

1 x Oil Seal; 25mm X 33mm X 6mm
1 x Oil Seal; 30mm x 40mm x 7mm

V-Ring Seal:
1 x V-Ring Shaft Seal VA-045; For Shaft Diameter 43mm-48mm;
ID 40mm; OD 50mm; Width 9mm

O-Rings (Cross Section x ID):
1 x O-Ring 2mm x 94mm
1 x O-Ring 1.5mm x 62mm

The resin supporting the bushing spreading out the load is a great improvement. I bet the egging out of that bolt hole is a common problem on the many Amel's that share this same in mast furler. This is a video many members of the Amel Owners Group can benefit from... thanks.

It is a common problem but can really destroy the base on the foil if not sorted. However this repair only lasted about a year as we were at anchor at the time and had to do it with the materials I had to hand at the time.. so I did a proper ‘belts and braces’ repair more recently.. which is in another maintenance blog out very soon!

La corrosión galvánica o por sulfatación puede repararse con nural 21 y posterior lijado hasta igualar la superficie con lija 1000, 1500 y 3000

Hi Woody, Great videos and information! ;-) Would it be worth fitting a couple of grease nipples to the gearboxes to allow grease to be pumped in regularly rather than stripping?

I’ve added some to the electric furlers and heard the idea floated in discussions about the manual furler but haven’t come across anyone who’s actually done it. Not sure why but yes, it would seem a good idea.
