Its been really interesting watching you go through this process, and I also agree with your opinion on computer modelling vs real time modelling, while I work in ball and socket armatures for stop-motion puppets, the 3d modelling is great and saves time and materials, but the reality of those models might be that the weight of the armature is too much for some joints or the joint doesn't move the way I had envisioned. So its great to see you found that similar issue, perfection is in the imperfections :-)

I absolutely love that this "small" restoration project quickly became a masterclass on (re)designing a puppet with DIY tech. You are amazing Barnaby!

Wondering if its maybe worth making a plaster cast of your own hand and scanning it (in the position you would normally hold Dabchick), then using this as a brush/mould to scale the innards as a subtractive process. I dunno, probably a complete waste of time to do so, but may make things easier if you hit a wall in the articulation for wee Dabbers. I have confidence you won't need to do that though! Good Luck!

Scalling up to sculpt something is quite a good technique, you build the big one so you can go in and do all the fine details and shaping, then scan it so you can shrink it back down to real size. On the side of scanning, im confused why you're using a rig, and not a hand scanner. Theres scanners they use in museums that let you wave a wand over a sculpture or exhibit, and it tracks your movement and copies all the seen points and brushing over the same area just adds more points for the scan. I really do think you should ask Adam Savage about if he knows anyone you can talk to about puppet mechanisms and clever design, to give you ideas for mechanical modifications.

In the open scan settings, you can change the rotation speed and acceleration to account for the momentum of larger objects. You may need to "Enable Advanced Settings".

Your hands are going to stay the same shape for a while, so it could be worth scanning/measuring or otherwise being very sure about where your joints are to make a moveable/rigged 3D model of them to test against digital puppetry evocations. You could even mocap your hands and fit mechanisms to a moving structure.
