Good grief! This is a big job - but then it’s a big wheel! It will be eight feet across when it’s done, but first I’m making the hub and the spokes...

It depends on how fast it is going to rotate. I imagine it will be pretty slow, as it is a grinder, so balancing is probably not that important.

Nice. I'd suggest making the grinder be effectively separate so this is reusable as a flywheel for many devices.

Wheel spokes supporting a sturdy circle frame experience tension loads. It might be a good idea to use one pin, to secure to the hub. This will eliminate bending stresses and could make a stronger product.

That plasma cutter seemed to make cutting those pieces relatively easy. I agree that when you get that going it will be really scary.

When you first got that old engine, it rattled and jumped and moved so much it was scary! This wheel looks like it'll be nice and sturdy and non-wobbly. Still don't want to get my fingers caught!

I think that the reason that you are having trouble with your plasma cutter is due to moisture in your compressed air tank and lines. You need to use a filter and dryer between the air supply and your plasma cutter. A lot of filters use a sort of disposable toilet paper roll sized filter but I suspect that will not cope with your very moist air. Some other form of air dryer will be required. I have a paper one and a refrigerator dryer too - some days it's just too moist here, that's all.

Also, when getting to the outside ring, the more mass you add further from the spin axle, the more inertia your flywheel will have, just keep that in mind when choosing material for the outer ring :)

I learned something new... I didn't realise plasma cutters were picky about the weather. I am collecting bits to start a CNC plasma table, but mine will have to live outside. Under cover, but it will get the full impact of the moisture content of the air.

If your engine is underpowered for the job or just takes some time for the wheel to get up to speed, you could get a starter motor to jumpstart the giant wheel.

Kudos on the fabrication job well done all those holes, bending, design. Have you seen Alex Sharphouse build his Fowler Road Engine Talisman. The real wheel assembly is amazing. Large wheel reminds me of the British Army "Field Punishment No. 1" where poor Tommys were tied to a large gun wheel for the day.

You should add a ring of steel around the out side of the bolts for the sprocket because the bolts only holding on half the side will bend outwards and the teeth of the sprocket with bend and brake off

saw a trick with a smaller plasma cutter but you could probably copy it with just tarps... you know those pop up tents that everyone uses for outdoor stalls where its a roof on 4 posts, add to that some taped up tarps to make the walls, and for a door you just hang up some smaller tarps overlapping. then toss a dehumidifier in the corner and let it go for a bit before you cut. if you want to be fancy... Take a dehumidifier and tape some flex tube to the output side, run the tube under a wall tarp, and now you have a fancy positive pressure dry room for cheap, just make sure the thing is fairly sealed (but not totally) and it should work the airflow should stop fumes from getting too bad. if the fumes do build up then just open a side and give it a min.

I've been thinking about the grinding part... what if, instead of two gear-like wheels crushing, you made a top wheel like a gear of some sorts and a chain-link like belt or wheel on the lower end? Crush from above with closed teeth and from below with open, interspaced steel bars. Could even make a straight ladder-like lower part, acting in a back and forth motion, but better would obviously be a circular contraption. Anyway the idea is that the teeth of the upper wheel press through the slots between the tines of the lower part, thus keeping them clean. Like, the bars should be something like 10mm thick and 15mm apart or something like that, or perhaps that too coarse for your purposes?

Good job Tim! :) This build is coming along nicely. The only potential weak point that I see so far might be those bolts in between the sprocket teeth. If they're not hardened bolts, they may way to shear off under a heavy load. Of course, it's also possible that the teeth of the sprockets may want to shear off. I guess we will find out when it is up and running :)

I think that would be a problem if the driving force was directly onto the shaft - but the plan is to drive it from the rim instead

You also want some weakness so that if something binds it had a controlled break. It is easier to replace bolts rather than it self destruction ware ever the next week point

Might suggest you re-weld those slots in the spokes. Having a flat bar weakness in any aspect of this is ripe for twisting.

Simplest method would be using a rectangular slot between the disk and the axle. One of the best and strongest way of doing the job.

Have you considered balancing it? I once had a fist sized lump of mud stuck inside my wheel on my landy and the amount of wobble it caused made me think I had broken something. With a wheel that size any imbalance would surely be magnified?
