I am forever making DIY wooden boxes for all sorts of things and I wanted to try out this design idea to see how well it would work, with a basic rabbet joint box structure, from half-inch Birch Plywood, but reduce the top and the bottom too much thinner plywood to reduce weight while still maintaining strength, then add an interlocking lid design that doesn't need hinges, because some boxes are better off without hinges, especially if they are stored in drawers, lift-off lid boxes are far more convenient.

I enjoyed this Colin, It seems some viewers missed the point that the experiment is about creating a process, not creating a perfect finished article.

reminds me of the boxes that ENGLISH LEATHER USED TO COME IN.....My Dad loved that stuff and would get the QUART BOTTLE SIZE......still have a box or 2 from the late 60s early 70s.....great storage for memento's.....

Thank you Colin that was a good demo. I need to make some boxes and will try this method. Nice to see you wearing a wooden watch, I bought my dad a similar one and he really liked it. Thank you again for sharing.

Interesting demo, Colin. Picked up on the shim and tape when you cut the forth side. I wouldn’t have thought of that and messed the whole thing up thing up before starting on the lid! Thanks for the tops.

Since you know how deep your router was going to cut the outside of the box, I would have scored all four sides of the box with an exacto knife and it would have prevented the cut out (in theory).

That’s a nice technique...cutting the box on three sides and using a shim and tape before cutting the last side.

Nice experiment with great results. That plywood looks exactly like what I used to cover my shop walls. It looks good on the walls but it's horrible for making anything. Every time I handle a piece I get splinters in my hands. The veneer comes off easily when crosscutting even on a table saw with sharp blades. The core density varies a great deal. It's inexpensive but it's cheap.

I made my first box not too long ago and used a similar technique for the bottom panel. It was a pretty small box, and wasn't meant for anything heavy, so I actually used a scrap piece of paneling for the bottom. I used a double rabbet for the sides, and cut my rabbet for the bottom panel before assembling, so I didn't have to go back and square any round corners. To hide the fact that it was paneling, I painted the bottom of the box and lined the inside floor with some red adhesive backed felt, came out really nice, for my first attempt. My lid was very uninspired, but I made it work.

Cut the inner grooves for the lid halfway through the inside of the box sides as a first step -- before gluing box the entire box together. Measure and remember where that groove is. Then, once the box is all glued up, cut a second line on the outside just as Colin did, just below the hidden inner groove. (Again halfway through the sides to separate the lid.) This is the first style box I ever made, but I built mine with mitered corners, so the inner groove isn't exposed at the corners. Saw it in a woodworking magazine years ago. Beautiful box.

Loved the shim and painters tape, I hadn't seen that before (or not noticed anyway). I assume you would find where the router is going to cut on the outside, then you could run a knife along that line to cut the veneer, then you wouldn't get the tear out? Even better quality plywood is susceptible to that. This would probably work great with solid wood as well.

That's a nice alternative way to make a tight fitting lid on a box. I think it's better suited for hardwood, or even a soft wood like pine, rather than plywood. I wonder how well the plywood will stand up to the lid being taken on and off again over time?

We use a corner chisel at work so we don’t have to round anything. We square the corners. That works best.

There's another way similar to this I've seen, you build the box as you did here but with a big deep rabbit on the inside, then you cut off the top in just the right place and it makes a lid that fits on just as yours does here

Great technique! I get confused easily, but were you feeding the router in the opposite direction from convention? Would that have aggravated the chip-out problem?

He fed the router in the conventional (safer) way for an inside cut. It's safest to cut "pushing" the bit into the work. If he went the other direction, it would have been a climb-cut which indeed would reduce the chip-out, but is dangerous as the router would then want to grab and run away. As others noted, pre-scoring the cuts with a knife and/or using tape would help reduce the chip-out.

@@jmckl123 Thanks for clarifying that. I can figure out which direction to feed the workpiece or move the router when I have my router in my hands, but it confused me to watch Colin make the cut.

@@bobt2522 When using a hand held router, use the "Right Hand Method" where the thumb of the right hand is the router bit touching the wood and the right hand pointing finger is the direction of movement of the router. This method can be used on inside or outside cuts like Colin did in the video. This is the safe way to use a handheld router.

All the blowout comes from doing all the routing cross-grain. If the grain was running horizontal (when the box is sitting in its normal orientation), all the routing would have come out cleaner, even on low-grade plywood.

This does not seem to allow for any hinges. It is a removable lid (only) box. Unless that will be another video.

To find the EXACT radius of the bit in question, all you need do is take a small piece of the 1/4 ply you are using, and run out a 90 angle into the board with the router, then use it for a template to make your corner radius's.

You could try this general technique but instead of a rabbet for the lid, use a chamfer bit with a slightly undersized bearing, so you would have bothered a small lip and a bevel on the base piece. It would be just a bit more dressed up.

Not really a new design, it is usually done so that when you cut the lid from the bottom it is already rabbited correctly to fit. I have seen it several times in a few different books on making boxes. just as you have done it as well as the other way.

Collin why not just glue the door skin over the top of the box, it would save you the trouble of routing out the rabbet thereby saving time, also, it would look much neater as you wouldn't see the rounded corners that are exposed
