I was thinking of doing it with screw threading. Imagine attaching a screw to a continuous rotation servo, and then a nut on your tool. Then, you come up to the tool and rotate your servo until the parts physically touch, which you can detect with a little tactile switch. That way you can apply a ton of force, and the contact surfaces are metal. Downside: it will be slower than this. But I'm concerned that this will bend too much with an actual hot end on it.

Ooh! I"ve actually seen people transform the metal contact balls into a tactile switch by running a low current through them! It's supposedly ridiculously accurate and actually how machinist probes work.

make a thin metal (stainless) plate for the wear surface. Retain your printed wedge/ramp. If u want put nylon (or other) sleeves over the metal arms/"T",... rollers

Ah, yes! I think that's very similar to E3D's latest tool changer. Sadly, machining thin steel plates might be outside of my capabilities (for now), although I love the idea of being able to deform a thin steel plate using a "T-style" lock that has rollers on it.

@@POOFjunior , THIN metal, will be sufficient as it is just the wear surface, plut you want it to conform to the printed ramp surface (it would also spread the load also but...)..tin snips or dremel for the perimeter, drill,dremel/file for the keyhole.

@@POOFjunior I'm late to the party, but how about using a press-fit split lock washer for the spiral ramp surface? These washers have the approximate helix shape you're looking for and I think they could be cut to length quickly with a pair of side cutter pliers or a Dremel cutoff wheel.

I was watching e3d tool Change fails and wonder if a magnet could help with alignment and ensure the key has a more reliable connection

Would help, but how are you going to release the toolhead then? You can't exit 'sideways' after docking because of the protruding key..
