This episode of the All Wheel Drive S550 Mustang GT covers upgrading the cross shaft from a two piece welded unit to a custom heat treated 4340 piece that I splined myself.
I also cover the tools used to make the splines and a few of my new tools in the garage including a CNC lathe and a new CNC indexer.
All this in an effort to make an American GT-R, an AWD manual transmission boosted V8 Mustang that will be a blast on the street and the track.

Recently subscribed. After watching so many people F up cars on RU-vid all day, it's satisfying seeing someone engineer and build their own axles for a custom engineered all-wheel-drive system. Hats off. Those are some cool toys too.

Glad to see someone picking up those auctioned toys! Definitely not affordable new for a hobbyist, but used or retrofitted... We are moving into a wild age of automotive tinkering!

I really enjoy watching someone like us that understands how much time and effort that it takes to do good fab work. I think you will really enjoy that supercharger been seeing many coyotes and they put down some power with great response. Looking forward to the next steps keep up the great work.

I want to do my own axles... but by adding up all the tooling costs, and its just cheaper to have a pro do them with a warranty.

Man your work satisfies my ocd with how much attention you put into detail. Man I haven't seen a vmp supercharger in a very long while. Every youtuber stopped using them and they faded away like a memory.

I truly hope that the engineers at Ford and or Ford performance aftermarket help fund a kit for enthusiast to convert their mustangs over to all wheel drive. The amount of time and effort and brilliant ingenuity that this guy has put into this is inspiring and amazing. I really hope he gets a patent for the parts and pieces that he created so that it can be sold to an aftermarket company or Ford directly

I thoroughly enjoy these videos. I will say, I did get a bit of a neighbor Wilson vibe from Tim The Toolman Taylor. 😅 From a seasoned professional fabricator to an engineer, very nice work. you can make splines using a tap as well, have a free moving spindle end and a tap with the correct tpi on the mill and it rotates itself

welded AAM1150 shafts, 1.78 square inches of 84'000psi E7018 run +30% above the top of the rod spec just to burn the E7018 into the shaft deeper. two shafts... whatever 13'000lbft looks like. nothing wrong with welded shaft, just need to use the right process. mig is for sheet metal... adding 700 pounds to the rear end and a hypoid locker grips on snow and ice and it all goes down to a... 400'000 mile 4.6 2 valve brakes 1'' shaft. rev N'drop. snow ice pavement ice pavement over and over... 3000 miles and the cv's snap, at the wheel hubs causing the wheel hub to fall off... """sleeved rubber damper blocks on the drive shaft's"""

Properly welded axles can for sure work. I just planned from the beginning that the welded axles were a temporary solution and thus didn't put that much time into them.

It already has coil overs in the front. I will be slowly upgrading the suspension as it makes sense to do so.

Carbon Steel is case hardened, but alloy steel like 4340 is through hardened.

As far as I know, it is a very similar style Tcase also built by Borg-Warner. Basically a variable torque split clutch style T-case like pretty much all modern AWD systems.

Some questions for you. What is the outside diameter and the number of outside splines for the short "coupler" axle going into the Crysler/Dodge AWD transfer case? Is it possible to buy the original short "coupler" axle from Chrysler? And to be even more a pita, do you have an original part number? I like your solution and I'm looking into doing something similar but using a BMW 8HP70X AWD transmission.

The v6 chargers use the zf 8 speed and they couple directly to the transmission with a jeep style 23 spline. You could maybe make a hybrid Chrysler/bmw transmission?

@@npvg Thank you for your answers! I found the Merc number + the earlier A2202820082 number too. The Achilles heel of the Chrysler 8HP transmissions is the weak output shafts. I don't have the measurement for the BMW AWD 8HP output shaft, but I have from the BMW 5HP and that is 31.0 mm outside and 38 spline and I doubt they have reduced the diameter on the later BMW 8HP transmissions. So, to sum it up I'll need a Dodge Charger 5.7L v8 AWD transfer case and pay somebody to make the coupler between the BMW 8HP70X AWD transmission and the Dodge AWD transfer case, interested in the job?

why not use 4130 , just curious ? was it weldability , hardness , tensile ?anyway , awesome shop , brilliant project

Quite simply 4130 is not as strong. The advantage of 4130 is that it can be welded. I have not intention of welding on the 1 piece jack shaft or the final CV axles. Thanks for watching!

Anything is possible. I think an auto would probably be easier since there isn't any shifter linkage to deal with.

I'm looking to make a splined shaft for a project out of 4340, did you go through harden or just to a certain depth? If through, was it tempered?

I had them though hardened which is the norm for 4340. Since the shafts are relatively small in diameter the hardness should pretty much be the same down to the core. It could actually make sense to have them nitrided to hardness the surface, but I am not going to do not on this iteration.

Positive displacement blower , great choice for a street car that's made to accelerate. I never had access to a place that could harden my CroMo to a specced hardness range , still don't. What else am I missing out on ?? Thank you for the continued Education

Just reach out to your local heat treat places. I live in the Twin Cities area in Minnesota and there are several places that will do it.
