Ball Jar Light | Cast Aluminum from a 3D Print

It seemed like a fun idea to cast a custom light fixture out of aluminum and use a canning jar for the glass. Everyday items can be taken for granted until we try to figure how they made.
The multi sided cast proved to be an interesting problem to solve since it couldn’t be a simple 2 sided cast. Instead, a 4 part mold would be necessary to capture the six sided cage.
In this video I am using a 3D Artist D Pro from JG Maker. This was provided to me free of charge in exchange for making this video and it is a very capable printer for the money. If you are considering a new FDM printer, you should absolutely consider IDEX (independent dual extruder) as this allows you to not only print in dual colors, but also use different types of filament like carbon fiber and dissolvable filament in the same print.

That's, by far, the most complex cast part I've seen made on RU-vid. Also, I think this is the most tolerable 3D printer ad on RU-vid as well :)

@@Grunblau I think this method of introducing products to people by placing them with channels already making videos they directly relate to is fantastic. I actually *want* to see stuff I would find useful that I may not already know about. It's *so* much better than the old model. Those frog prints were amazing.

Hi Brian, Just wanted to give you a quick tip with the dissolvable support filament; If the other filament you're using is cheaper than the dissolvable stuff (no idea if that's the case for carbon fiber filament 😁) , there's usually a setting in your slicer that allows you to use the dissolvable filament just at the top of support structure as an interface layer between the support and the print. This way your supports are mostly made up of the cheaper filament and topped off with the expensive dissolvable stuff so you get the best of both worlds! Been watching your videos for years! Keep up the great work!

I can verify that this does work in Cura, but it's a bit oddly placed. You have to first check the "enable support interfaces" box and then change your extruder for the support interfaces. Took me a few tries to figure that out haha

I love how you designed the print to accomodate for the extra space that the mould dividers would take which would then be reduced when you took the dividers out for the casting mould!

Perfect moonshine bunker light. I was sent that printer as well, one improvement I did was replace the brass brushes with silicone wipers. They work much better at cleaning the nozzles.

@@Grunblau Also DIY, I think I harvested the silicone from some off the shelf automotive squeegee. I also put a Creality glass bed on it from amazon, 320x310x4mm fits well.

Hi Brian, i casted in sodium silicate sand recently i tried to improve the surface quality by adding quartz powder to the mix. The results were amzazing. I noticed that it is neccesary to use more Sodium Silicate than usual tho (about 9%). I used one part Sand to one part Quartz Powder.

Hmmm something to try…. How do you cure your mold? I try to stay away from piercing with a nozzle. Blasting the inside cavity with powdered graphite is something else I might try…

​@@Grunblau I think there is plenty of room for improvement in my curing routine, but I'm kinda impatient ... I usually blast the outside with Co2 and then bake it at 120c (temperature choice has no specific reason, it just felt right). 3d prints may or may not need to be removed in advance, i usually have milled positives. Graphene sounds promising aswell, do you want to use ist instead of talc ? Alumina could work aswell, and its a little cheaper (at least where I live)

Well, RU-vid would prefer that I pour the molten aluminum over food or polish my ingots to a mirror finish to really get substantial views... I have been considering a ‘no one is actually going to watch this’ video about design process for awhile. It would likely cover a few projects…

@@Grunblau I admit, there are nights where I fall asleep to the mirror polished ingot videos, but I don't actually learn anything applicable in those videos. It is the product design and mold design that is really educational and interesting. Personally, I'd much rather watch molten metal turning into an actual useful product or focusing on testing certain techniques than draws me in. So when you do that design video, you have at least one guaranteed view from me (not counting the number of times I rewatch your videos). Thanks for sharing your work!

@@Grunblau Yeah!! I already have a Creality CR6 for workhorse/production tasks, and a very outdated JGMaker (at the time, JGAurora) printer that's absolute crap, so I was blown away to see how good their new machines are, I've got a lot of respect for companies that listen to the community and refine their products. I think we're looking at a Phrozen for the resin printer but depending on some test-casts, we may actually already be getting good enough quality already from the CR6 :)

Loosen up the belts a wee bit, and put the printer on a thick silicone pad (or four smaller ones for the feet). One other thing you can do is isolate all the stepper motors using the rubber plate isolators that interpose between the motors and the mounting fixtures. This should give you an even smoother finish for your prints. One other trick (at the expense of time used to print) would be to slow down between 80 to 90 percent (you can either do that with the machine, or if you have a sufficiently smart slicer, program all exterior walls to be done at a slower speed. Ghosting, jiggling, layers poking out, they're all results of fast jogs, vibration travelling from one part through the frame, etc. My ancient (by this point) CR-10 prints so smoothly it doesn't even look like a filament print at sufficiently thin layers. Took me 3 years to get it perfectly tuned, but it's worth it.

That’s great! I am saving this comment to try your recommendations. I found that the wheels under the platform needed to be slightly tightened too. My prints improved from model to model. It will be great squeezing out that last 10%!

Very cool. And good job! I was going to cast nearly the exact same part but never got around to actually pouring. Made the model, mold, and everything else, though. I like the integrated threads, I had modeled tapped holes to affix a lid surround.
