Burned Wires Inside AC Unit Connect to Contactor Goes to Capacitor

I run into two Air Conditioning units that wires melted. The wires melted near the connection to the contactor. I find loose wire connections, which caused higher amps to melt the wire. An undersized wire also can melt. Most of the time the wire melts from a loose connection somewhere in the electric circuit. Therefore I checked the units for any loose wiring. Fixed any loose connection I found.

Thanks for the video =) Just experienced a burnt wire near the contactor terminals on my home unit. Wanted to understand the root cause and watching this video is really helpful.

It's why i like to share experiences and info. When i started I had the infamous burnt wire to capacitor off contractor. I cut off the burnt ends and new connector. Then was back 2 weeks later. That was a loose wire in the disconnect. What good is my experiences if never shared.

Couldn't agree more, loose connections produce heat. And then the heat loosens the connection which produces more heat. Rinse and repeat. Replace the terminal, like you do, don't just pinch down the ears. The metal is no good anymore.

what type of wire you used to connect the capacitor to the contactor? Mine is cooked so bad and I can't see any markings on the side.

The purple wire from the capacitor is disconnected…idk where the opposite end goes

Very nice video and explanation. I will need to replace my entire Contactor because the connections are rusted just like this one. What connectors did you use to replace the ones on the melted wire?

I use spade crimp on connectors. These break over time taking them on and off. Keep a few in my service bag.

Just had a unit installed 5/6. AC stopped working this morning 5/12. Called the installer which doesn't have the greatest reviews, they came out and found a burnt/melted wire on that side of the contactor. Said it had to be a surge and charged me $321 for the repair. I know that is. You know that's bs. I have no problem stopping the check.... however, what do I need to do to assure this doesn't happen again? It's a brand new unit. Do I need to pay another company to come check everything or can I just check certain connections?

Hi there My hvac guy changed out the contactor and touched 2 live wires together. The wires to the new fan motor look burnt and now the compressor isnt working. Did the live wires touching cause the compressor to short out? Please let me know. Thank you

Anytime you charge to live wires to anything you are shorting something out, motor windings compressor windings and other electrical pieces connected to wear those wires go. Always disconnect the power when working on something like this no matter what. My car is also cuz you're going to short out your electrical system in that fuses relays alternator excetera just from touching a hot wire to something else, and especially especially another Hotwire, also on automobiles in a lot of these AC units you could burn out the motherboard/ brain/ control board and its components

How would you know if the contractor is bad my wires looked the same going to fix wires but debating if I should just change out contractor aswell

Contactors are fairly inexpensive and easy to switch out. I would recommend replacing it if it's 5+ years old. Think of it as a maintenance item. I actually keep spare capacitors and contactors for my home unit. These are the typical things that fail and can be replaced DIY.

Why wouldn’t you change the contractor and put those wires under the lugs why even attempt to put a spade on those wires

Contactor needs the customers approval, spades were used from factory. They are also easier to pull off for testing. You can use the contactor lug. It works the same. I was here for a maintenance, therefore I have to go through everything before doing any billable repairs. Those contactors were replaced. Yet video is to show reason for melted wires. What to look for so it doesn’t happen again. I seen loose lugs in the disconnect, breaker, cap with terminal that moves. Melted wires most of time are due to loose connections causing wire to overheat
