This is something that few ever get to see. The internal parts of an
EMD 645 E3 prime mover along with a power pack assembly and how
to change a power pack assembly on an EMD SD 40-2 locomotive.

I’m also a railway worker & you echo my enthusiasm/love of the job. Maybe it’s a rail thing ie the work kinda gets under your skin (in a good way). 🙂

Looking at all that sludge inside that engine reminded me of a tour an engineer gave on YT about the largest diesel RR engine. He said they never changed the oil in it! Whenever it got low, they just poured a couple of buckets inside it, after changing the 2 huge oil filters. I think he said it held about 200 gallons of motor oil, with the entire bottom of the engine being a giant oil pan. Synthetic oils made from natural gas can keep the inside of a gasoline engine so clean that you can see the metal surface after 100,000 miles if you change the oil every 5,000 miles. That black crud inside that diesel is probably the long molecules of hydrocarbons found in crude oil that made it through the refining process. There is no such thing as identical crude oil. Every oil field is slightly different. Some oil from Texas is green when it comes out of the well. Diesel fuel today in the USA & Canada has nearly all the sulfur removed from it to reduce air pollution. They use the sulfur to manufacture sulfuric acid which is an essential industrial chemical.

These EMD 2 stroke's the oil stays fairly clean but the airbox (were liner intake ports are ) gets full of black crud , suspect most piston blowby ends up in airbox . We don't routinely change oil just routinely take sample for testing , we also do airbox inspections to examine rings ,piston and liner through the intake ports

Always a great video when we get up close with a locomotive. 3098 purrs like a kitten once again. Nothing makes a better mechanical noise than a big EMD 2-stroke prime mover. And my favorite among those is the 16-645E3. Very cool that they let you play with the big toys every now and then even if it is "just" hauling ballast. correct, cylinder, piston, and head all assembled-take one out and put one in,class 1's can do this in one shift.

Great video Dave! And most people have to accept just playing with toy trains. LOL When you say 'power pack'... is that like a piston assembly that includes the sleeve and valves etc all in one part? It appears so.. if it connects to the crankshaft.

I've watched the EMD service video. Never mentioned you'd need a loader to pull the pack😅 The manual never thought an SD40-2 last that long👨‍🔧👨‍🔧👷‍♂️😊🚂🇨🇦🇺🇲

Worked 40 years in railroad industry. The pictures don't do justice to the size of the parts. Depending on model, 1 cylinder is 600 plus cubic inches

Imagine a valve/piston/ring job in a car consisted of installing a handle, removing 4 bolts, and pulling an entire cylinder assembly, including valves, out of the engine to easy work on. That is basically what Dave and the crew did here. I can't imagine doing it our way on that big diesel. lol Dave, you take us where no RU-vid video has gone before. "The Undiscovered Country.'

Love your videos! Very familiar stuff. The company I worked for in the late 1960's, Ex-Cell-O in Detroit, built a transfer line to machine those power packs, 2 at a time. I wrote the part program to cut the gentle interior reliefs at the ports. There is a band of harder metal at that point to withstand the piston rings going by. The relief took the load off the rings slightly. The design is so old that it was called the "Mae West". We also built a huge line boring machine to bore out the main crankshaft bearing locations on the short lived EMD V-20 engines. At the same time, we were building machines to make GE's non-circular pistons. I programmed those too.

I've seen those assemblies at the scrap yard a lot, even scavenged a few of the pistons to give away as gifts, but I've never seen one being taken out before!

Great video , when we got our class 66's with EMD 710 engines GM guys reckoned they swap out power pack in couple of hours , never seen it done that quick though . Have pulled few power packs , they are pretty easy to remove but hate using that crab nut tool , always scared of getting it jammed on , we had lifting bracket that held power pack at correct angel

$2600?...I dont think you can even buy a boat anchor that cheap.... Never saw a power pack before...OH valve, OH cam, bolt-on Head, cyllinder, Piston, and con rod unit.....pretty slick. I imagine the crankshaft is a major job...PIA? Thanks for the peek at the job Dave.

Love this. Didn’t know that the cylinders were a modular piece. Great to see the locomotives maintenance. By chance is there an hour or mileage meter showing total hours or miles? At 58 years old, it must be a bunch. Thanks Dave

The newer locos with computers keep track of everything like that, but we have no way at all of knowing the mileage or hours on our old locos. Awesome video! My dad was on U.S. submarines before and after WW2. Many of them had extremely reliable 18 cylinder opposed piston Fairbanks Morse engines adapted from locomotive engines. Incredible engines!

Wow I can't imagine being in a sub back then Mark. Your dad was one tough cookie. They have a WW 2 sub on display at Pittsburgh Science Center and we toured inside it. No room at all and the guys had their sleeping hammocks right on top of the torpedos. You are right those engines had to be very reliable. I've learned 3 things from this video. #1 how they change a power pack in a locomotive. #2 that the train yard has "slow children" playing around and #3 I wasn't even aware crabs have nuts! I guess it makes sense! I didn't know chickens had fingers either!

She's thankin' ya, for sure! Those rods are HUGE! Are there 4 valves per cylinder? Sure different than a teeny car engine in size, but then it isn't puny in HP either, its a WORK horse! What a beauty... glad it is up and running again, and thanks for letting us hear her purrr.😊

Also those are only exhaust valves. EMDprime movers are mostly 2 cycle (I think the latest models are 4 cycle is why I say mostly). The design requires forced induction (turbo or blower) to even run. The openings around the bottom of the power pack is where the fresh air is pumped in from the forced induction. That forced in air also pushes the exhaust out as the exhaust valves are also open at the same time the piston is at its lowest in the bore. As the piston comes up the exhaust valves close, and the piston skirt covers the openings to the air box. You'll then build compression, and when the injector fires you get combustion. So the cylinder fires on every stroke unlike a 4 cycle that only fires every other stroke. On these the turbo is actually mechanically driven until notch 7-8 where there is enough exhaust energy to actually drive the turbo. Another interesting thing is a Detroit Diesel (used in the 60s and 70s) in semi tractors, heavy equipment, ect operate the same way.

Ive seen guys take those power packs out with a ratchet strap and a chain. I have no idea how... but if everything goes according to plan (which it rately does), you can usually replace a power pack in an EMD in about four hours with basic hand tools! That's one if the things i love about old EMDs... You can beat the crap out of them and they dont care, and when its time to work on them they're pretty easy.... Not to mention they don't require you to have a representative from the manufacturer to be on site to repair then!

When we first got EMD 710's I thought how he hell does this stay together , nothing much holding piston on rod , frail looking big end basket assembly all housed in fabricated cylinder block ! . How wrong was I ! they seem to withstand loads of abuse and if they fail there cheap and easy to fix

We've done it in the past with a come along and chains but this iron hand is a whole lot easier PowerTrain as you can see. Old EMD's never die, they just keep on getting rebuilt.... :-) Thank you for watching the video and hope you have a wonderful day my friend.

Very nicely done. So, now you are the engineer too! The design of those engines is very similar to the large ship engines were individual cylinders are separate units from the block, not like a car engine.

I remember Southern Pacific running on the "used to be tracks" tracks down here in South Texas back in the 1970's. I always wondered if one of these were one of the ones I used to watch going down the tracks down here. Will never know..

I enjoy all your videos. Both educational and very entertaining. I wish my former RR co-workers had your great personality. I also would like to thank Iron Senergy for letting you take video and looks like they are very pro-active in maintaining a great infrastructure. Kudos to you and your company. Years ago I had a piston ring from an EMD 567 engine. I wish I still had it. I'd jump at the chance to obtain another piston ring no matter which engine it came out of. It's a great mechanics conversation piece. BTW you look and act like a former co-worker I worked with. I really enjoyed working with him....also named Dave. Dave Homan. I should have kept in contact with him. Again, thanks to you and your company for another entertaining video. I think I speak for a lot of people saying that we always look forward to you posting new videos. Its a 2nd job in itself.

Now here is the big question??? Who rebuilt it to dash 2 standards? The railway my cousin worked at has 2 with GE dash 7 trucks and are metric...far as I know they were rebuilt in the late 70s and early 80s getting the R but who rebuilt the dash 2:standard?

The loco was built for SP. When UP and SP merged that loco got retired along with 9 of it's sisters. Then this one was sold to Boise Locomotive Works who gave it the dash 2 up grade and renumbered it to 3098. Thanks Dave! wow, a little price difference between my nuclear grade packs and yours in price! Nice tool to remove the packs in a tight space, i also like the clamp to keep the piston from falling out of the bottom - we use a tool that goes down thru the injector hole and screws into the piston. When I was with the OHCR we had a GE Super-7 yeet one of it's power packs into the stratosphere! (I'm thinking it was the OHCR 4098, but don't quote me on that. We also had a pair of B-39 that had leaking injectors and they would blow 10ft flames whenever you'd work them hard. Lol

EMD 645 is a Detroit Series 71 or 92 on steroids. For those the don't know, 645 is the cubic inches displacement of one of the 16 cylinder in 2 stroke diesel engine. 645 cubic inches is 10.5697 liters.

Hey, us guys on towboats on the Mississippi have it easy, we don't need the fixture! (@6:55) We have trolley beams and (Usually; depends on the boat) plenty of overhead room. All we need is the angle lift fixture, and we can lift straight up with a chainfall on the trolley. EasyPeasy. ;-) BTW, EMD used to sell a fixture that sat on the handrail that allowed you to lift the pack in that limited space. I only saw it in the tool catalog, and never did see one in use so I don't know how well it worked.

You know full well better than anyone what all these guys had to do to get this out and back in again. Wish I could have showed the whole thing, but these are contract mechanics and have asked me not to video them. I absorb everything I find interesting, I ask many questions to people of all trade’s including Doctors and attorneys, and watch Legal proceedings not to mention a NASA recruiter who wasn't too happy with me when I answered questions for her twice many years ago. A huge 208-230 V, 3-phase fuse, similar to the one shown in your video, blew on a piece of vital equipment, to locate a new one on a Memorial Day weekend everything was closed. No emergency opening to purchase one, money was no object, however no one wanted the money. Eventually I was standing beside a Master Electrician who calculated what size element was required from strands pulled from 00 wire and replaced the fuse element, we repaired the cause of the burnt fuse and started her up, it ran and the equipment was still protected. That Tuesday the fuse got replaced. It's ironic what you can find when there is no option. Stay safe.

We just had solid lifting bracket for the power packs (before they flattened our shed ! ) , it held power pack at the correct angle , great video do you use that torque multiplier tool for crab nuts ? I was scared of getting it jammed on !

Yes they have a special tool for the crab nuts nounoufriend. Solid would work well if the hood was removed, this iron hand with the hydraulic jack on it makes it a whole lot easier when pulling the packs out with the hood on. So a fully loaded IPad pro with a couple of accessories costs as much as a locomotive cylinder and piston assy. Roger that. Nope! I have absolutely no use for either of those things but I'd _much_ rather have the power pack! At least it's not glued together, it can be serviced, it's probably upgradeable and it'll pull railcars made by other manufacturers.

Thank you Dave, nice work! No wonder, a BIG part of that problem is pulling straight up when the cylinder is at a 45 degree angle! Very surprised that has ever worked well, even when working the hydraulics back & forth. Just try it at home with any drawer at all 'cept some of the nicer ones that run on ball bearings, I'll bet most wont move a bit. Even if I was charging IronSenergy by the hour, I'd still want to make up a little plate with bolts screwing down that will break that cylinder loose by pulling at the correct angle to begin with, just to pop it loose and then continue with that lifting rig.

What is that thing? Power pack assembly is what I thought I herd. It looked like it might have been a Piston. Could you identify the inputs and outputs. It looked like a cam shaft was external and attached by rocker arms. I believe you showed the drive shaft deep in the engine making the bottom a connecting rod. You mentioned a build date for the locomotive of 1963 which sounds like a long service life. How many hours of run time does the locomotive have, and how many hours for a power pack assembly? Are they changed when they get old or are they used until they fail? What you did say and show is interesting.

Thank you George, glad you enjoyed the show. A power pack is a piston, connecting rod, liner and valves all in one assembly. Cam is external yes. Loco was built in 1966 and it does not have an hour meter on it as most older locos don't. The new locos with computers keep track of everything now. "Told them I wanted the piston but" I'm an auto mechanic, and when you say that all I see are dollar signs on the line item of "Core charge" They REALLY want those back so they can recondition them or (worst case) melt them down into new ones, probably. Just like with alternators and starters that I get to replace from time to time.

I remember the shipyard in San Pedro rebuilt one of our ALCOs it was a pretty interesting operation. I think that one got a whole new crankshaft if I recall. That engine gave us a ton of trouble.

Thank you Chan and glad you enjoyed. The Code Fed Regulations does not require a locomotive engineer to have a drivers license. However for all railroads that interchange and/or have public grade crossings all locomotive engineers must possess a certification that is written by the railroad's certifying officer. Here we are not required for our locomotive operators to be certified. The CFR considers us as an in plant installation not requiring certified operators. Very nice - as you said very few folks ever get to see the internals on a railroad diesel engine! Everything you folks do on those engines is big! All the parts are big and the tools are big as well. Thank you for such cool views :) I will guess here - the replaced power pack component handles the fuel feed into the cylinders? I am not familiar at all with diesel engines.

If you noticed the rocker arms and valve assembly, there are 4 valves per cylinder and the middle one in that 3 pack of rocker arms pushes down on the injector to activate it. Which Westinghouse? The Glassport, PA plant used to specialize in traction motors. The Fairmont, WV plant rebuilt the big fan motor on the coal dryer back in the John Eckert era, back when WISCO was THE instrument and valve repair shop. My late brother in law John drove truck for Glassport and once told me a story about the time he had to deliver a large motor to a coal mine in War, WV. To get the motor off the truck the mine people rigged off the railroad bridge and used their lowboy and a D8 to get it from the road to the plant. Those were the days...

That was over 35 years ago Spaceflight and I don't remember, but most likely you are right, I do seem to remember them being from around Pittsburgh. Hi Dave. Thanks for another really interesting video. I was surprised that the power pack assembly costs only $2,600. This seems really very inexpensive considering the number of parts included, and that many of those had to have been manufactured to to close tolerances. I would say it was a bargain. James.

Power pack assembly is a piston and cylinder liner, connecting rod and cylinder head on a locomotive engine.

I can only imagine..similar to its little brother diesel, the Detroit Diesel. I had one that blew the coolant o rings and was slobbering out of the air box weep holes. Had to heat the block with a huge blow torch as the puller didn't work..Heat and beat with the puller did the trick.
