For lost foam casting I like using the hot wire method to cut out my patterns, unfortunately the last bit of wire I had bought broke so I decided to do this little experiment to see if I could rig up something from scrap completely for free.
And it worked perfectly! ENJOY!!!
Other places to find wires like these are: heating fans, old toasters and hairdryers.

Very cool! We are always tearing stuff apart...I like these videos where we actually make/repurpose stuff! Well done, Ralph!

Pretty interesting idea Ralph now you can make some foam cutouts to cast copper.

Hi Ralph, elements are slightly higher scrap price than steel. If the wire is longer or thicker, the more power you will need. Cool idea, thanks for the heads up on this.

Oh good to know, although my scrapyard just takes them as shred steel, I'll need to check with other yards in my area. 👍👊

You can find that wire in old toasters and hair driers too. It's called Nichrome wire (Nickel chromium). I used a piece of wire about 2 foot long to make styrofoam panels for shipping stuff we sold on ebay. I took a piece of plywood, mounted 2 metal standoff's on it 2 feet apart. I stretched a length of nichrome wire across and secured one end with a screw and nut, and attached a high tension spring to the other end securing it to the other post as well. I used a spring on the end because when you heat up the wire, it sags a little getting a bit longer. The spring keeps the wire taught.. I also used a variable power supply to supply voltage to the cutter to adjust cutting speed. I find large chunks of styrofoam in dumpsters take it home and cut useable sheets about an inch thick. Just pass the large chunk of syrofoam slowly across the plywood through the wire and you get professional looking 1 inch panels you can re-use for Packing material, Insulating your Walls, Etc..

All kinds of ways to utilize this method, you went to industrial level! I actually cut a lot of footage from this project, including a bit about hairdryers and other places to find wires like this. Now I am thinking I should have left that part in 😅 Thanks for watching and this info 👍👊

perfect timing on this, I just had to replace my dishwasher and am in the process of dismantling it and I'm also in the process of starting to do stuff with foam..... hmm, we'll have to potentially look into this a bit now

Nice. I've often wished that I had built my HWFC table with a horizontal hot wire instead of vertical, for cutting wide slabs of foam to even thickness.

@@frikkiesmit327 model aviation guys have been using horizontal hot wire cutters to cut out styrofoam airplane wings for years, it's not a new idea. They use templates at either end of the work to make curved cut profiles for the tops and bottoms of the wings. I'm not explaining it well but I agree, it's pretty cool.
