I am getting exhausted with the flex puns on this one but it's time to flex some creativity and save this lady some money on replacing the front pipe. At any rate come along as I swap out a broken flex pipe on a 2019 Ford Flex.
-Enjoy!

When I got my first car in the early 60s, it was a six cylinder. So of course I had to have the manifold split so it sounded better. From there I welded the second pipe from the manifold on out. Dad had a stick welder but I brazed everything and yes, there were many cracks and broken welds. But that's what made it fun............... lol

I have a 1999 Chevy Tahoe that I bought used in 2011. About 6 months later a brake line ruptured and I took it to the dealer for replacement. Part of their service is they inspect the vehicle for other issues, and there was a flag on the exhaust system warning that it was going to fail soon. It was still tight and a visual inspection didn't reveal any corrosion so I basically filed the comment. Now it's 2023 and that exhaust is still on there, no leaks. Part of that is we don't have as much snow in Virginia as you do but it's been our winter vehicle since it was purchased so it has been exposed to some salt in the winter. Now if they had only done as good of a job on the bumpers.....

You go through all positions on one of these and from what the camera shows, you nailed it all up - it won't leak and the weldments look fine. It was a great help to clean the parent metal of rust before you started welding. That FeO2 makes for horrible welds. On the loose ends some times I cut a piece off a scrap pipe, about 1/2" wide, then slice the "bushing" piece to wrap tight around the pipe to take up gap before welding. Like you said expanding rusted pipe weakens it even more by stretching the metal that's there. The bushing method also helps to keep from blowing thru when welding already weak rusty pipe. Hope that's helpful😅

On my 06 Taurus, you have converters off each bank, going to a Y. Then it travels to a flange. Another flange connects with a 2 or 2.5 length of stainless flex connected to a length of pipe and the big converter. Another section of pipe and the muffler. Well the right side flange at the manifold was leaking and the engineers decided to change the flange and gasket as a fix. The dealership did the work ,cracked the flex, and told me to fix, I needed to buy a new converter assembly. A muffler shop welded on a new flex for me. The dealership wanted $1100 for the fix, and the muffler shop was $225.

As someone who worked for ford many years ago, when they want to cut costs they start with things like the exhaust pipes, using thinner or lower grade steel... but when they are no in cost cutting mode they tend to put better products in for exhaust, however, the Flex Plate is notorious for failures for all Flex, Edge and MKX models. Here in PA, you would go through 2 flex plates before needing an exhaust, in NY, I am surprise the system was still in one piece. Live in Syracuse years ago bought a new IROC-Z in 1988 and by the summer of 89 it was rotting badly and I was meticulous about how I maintained that car, hibernating it int he winter, but the roads were still containing salt chunk residue the rain mixture just destroyed the under carriage and by 90 I had to trade it for another one (although the IROC was discontinued and it was just the Z-28
