Fuel level warning sensor - 1990 Kawasaki ZZR1100

I've been caught out again, so the fuel level warning sensor is getting it on the 1990 Kawasaki ZZR1100. I need to get this fixed as the bike is tooo heavy to push from one petrol station to another... 🤣😂

I agree the flashing light is a bit naff. Seeing as they went to the trouble of fitting two lights they could of at least made it two staged, say one light at 6 litres and two at 3 litres.

Always found manufacturers fork seals are best bet as all the copies nearly always fail, just my own findings.

I know what you mean, but I've used these folks before with good results. To be honest, I've had 2 fail in the past as soon as they were installed, I was sent another set which lasted years.... they cost less, but not as consistently good IMHO.... 😁👍 You make a good point though 🤔 👌

Its ya works in progress matey . I'm sure the manufacturers are doing it in the design stage so whatever you have to work on you gotta take half the bike apart to swap out whatever its broker . Its not to bad if you get to the low fuel on a lot of bikes if you have a tap it's a quick flip to reserve .. on most modern with the dash gauge ya in trouble if that warning dont work . Mines a k6 650 bandit and that's a vacuum tap underneath the middle of the tank so no hope if a reserve if your lights out your dead in the water if you get low

The top on this is hidden by the fairing so totally reliant on the warning lights. It's not too big a job, it's just tedious, but I'm glad it's sorted now 😁👍 No more pushing the bike hopefully 🤣😂

Haynes is entirely correct, it's not a stupid way of testing it - the sensor is something called a thermistor, whose resistance value is dependent on temperature. It has to be connected to the bike's harness and the bike turned on so that the sensor can be heated up electrically. (A multimeter won't do it.) It might even become too hot to touch. But when immersed in petrol, it's cooled down so the resistance goes back to the 'cold' value. I'm guessing the resistance goes down when it heats up (most common behaviour for thermistors, altho there is also a type that does the opposite) and so the electronics is looking for a change to low resistance to know when the fuel level has dropped below the thermistor. Hope that makes sense. 😁 BTW newer Moto Guzzi have exactly the same system. (Which is how I know about it.) ❤

When ohms go up on thermistor it is called a positive temp coefficient and negative when going other way. Never been too keen on electrics in fuel tanks to be honest, my Futura had pump in bottom of the tank as well as fuel level sensor old school type.

So why get you to drain the tank, hook it back up to the electrics and juggle with a pot full of fuel to test it?,,,, why not just test it the way I did with fuel in the tank where its all contained? Especially where the manual is saying avoid the risk of fire? I get the way to test it, it just seems silly to do it wit external fuel in a way that will occupy both hands if stuff goes south... I'd just rather not have to hold a pot of fuel if there's a risk of fire 🤣😂

@@QuickBikes Not argueing with your logic would have thought if it works as Valve Geek says you could have it on bench with power to it and spray with freezer and see with meter a change in volts as resistance changes from in air to cooled would be interesting to know if lower than normal voltage used as that was the case with Aprilia sensor. This would also be easier and a lot safer than with jugs of fuel, hot engines ect as you say. My bike knowledge is limited in some areas but have owned and worked on a few plus electronics technician so thermisters not a new thing to me.

I'm sure you and Valve Geek are right it's just the idea of having fuel in a pot. I do like the idea of using freezer spray to test it. I hadn't thought of that and don't have any anyways, buy I can see where you're going with the idea. Dunking it in a cold cup of coffee probably wasn't a very good substitute 🤣😂

You can change the height and geometry by turning the concentric chain adjusters so that the axle is at bottom instead of the top. Some say the bike turns in to corners faster.

Yeah, I did that... Essentially lowers the axle which raises the rear which changes the rake and trail. It's a good thing too as you can't drop the yokes down the forks thanks to the silly handlebars... 🤣

Hiya,not all o rings like petrol!Also,I get brake cleaner in 4ltr cans and put it in a spray bottle,loads cheaper!All the best.

Yeah, I've got some brake cleaner coming in a 5L bottle as I get through loads of the stuff 🤣😂 All the O rings I use are Nitrile, so quite happy around fuel,but that's a very good point to make. Thank you matey 👍

It's the whole "have to take off all of the fairing to check the tyre pressure" thing that's making me think my next bike will be naked. My old FZR400 was pretty good in that respect, didn't have all the little infill panels and shit, basically a track bike with lights, How I laughed when my mate's CBR1000 needed a new spark plug lead. "Oh, we can do that between two coffees at lunchtime in the work carpark" - yeah, right, it took 2 days. Missing fuel senders is bad mojo. A bit like a dodgy starter solenoid. Bit of heatshrink around the connector should do the trick.

The fairing on this one is quite simple, but more recent bikes seem to have 100's of pieces 🤣😂😅 I've now just got to be brave and let the bike get low on fuel 😳

Hi I have just bought a Big Z and your show is Awesome, Thanks for all your tips as I have a problem with mine but it is different to yours, my fuel and oil pressure lights don't come on sometimes at all, I think it is a wiring or ignition switch problem if you have any tips that would be greatly appreciated but if it's not something you've had before I'll let you know what I find. My won’t ever go off! Seems like we have a similar issue. My battery constantly drains and my solenoids click after I turn the bike off. 😅 I’m going to strip her down and see if any leads have been grounded and replaced that fuel tank sensor and solenoid

If the forks are soft why are you using 7.5 weight oil, when you said, it had 10 in it, are you adding more?

Basically yes... Will be reducing the air gap by 5mm as per advice from Simon. Apparently its a good move, but we'll see when I test ride it

Its a tad late now but to test it you could fill the tank just till the sensor went out then run until it cam back on again. Nowt worse than panacing when the fuel runs out, at least with an old tap you could dive down whilst riding one handed and swap it over ( provided you remembered to turn it back after filling DOH!).

Where did you get the thermistors? I'm looking for two for both my 91 zx11s. Apparently you can also buy the thermistor alone and solder it in place instead of replacing the entire unit.

Hi QB my bro and I have been following you on this project since the start ... pretty entertaining However , you promised us the clip of it falling off the jack .. but then you never mentioned it again ☹️ . We reckon you should add it , as we've all utubers watched the good . ( When you started it first time ) the bad ( the front forks taken em apart and only half done the job & they are now leaking ☹️.. ) and the ugly your painter with more runs than Mo Farah 🤣) . So don't keep us waiting 😀.. oh BTW .. I bought a c3 brand new in 90s kept it a year or so then sold it to me bro it's black absolutely mint and standard apart from a Hagen rear shock which makes a big difference .. he uses it as his daily too .. Basically if it goes on in the shop it gets put on the tube matey. I'm not one for covering stuff up and quite happy to show the cock ups 🤣 I'll have a poke around and see if I've still got the clip but I tend to delete all the raw footage once the video is done as it takes up loads of space on the laptop. 👍

Don't know about this bike, but I dont think you have to drain the whole tank to fit that level sensor. I can have the Busa tank upside down with lots of fuel. Its designed that way

Yeah, probably, but I needed to make sure it was empty so I knew how much furl left will trip the warning sensor. It makes sense in my head anyways 🤣😂

I have a D8 2000 version and it's a survivor with very low mileage. I just put 500 miles on it and it has a touch over 8K Miles. (US Model) All these little bits are aged an d starting to go bad. I watch your vid's cause I wanted to get some idea's and I wanna Thank You for this. I noticed there is a difference in the emblems from the EU Model. I prefer the US ZX-11 Emblem rather than the 1100 emblem but neither one is available from my searches. I would rather prefer the ZZR emblem though instead of the Ninja Sticker. Know a aource? My experience with fork oil is go higher with new springs not lower. If you go lower using emulators helps a LOT, but the price is nutz. It's cheaper to go with 15W. I put that in a 600 I just redid and my ZZR is just fine. After the riding season gotta get to doing some needed maint and checking.

The decals etc are really hard to cone by I've found.... like REALLY hard 🤣 I did find a company that will duplicate the original ones if you give them sizes etc but it's basically just a copy of the original printed onto vinyl and cut out which seemed a bit naff looking, do I'm coming up with my own I think. I gave a vinyl plotter, so no biggie. It's interesting what you say about the forks as I've always found it goes the other way! All my track bikes used lighter weight oil, butbthat was for racing etc. Speaking with Simon we're going slightly thinner on the oil but reducing the air gap by 5mm. It'll be.interesting to see how it works out, but I'll let you know 😁👍

@@QuickBikes Interesting. I did also increase the spacer in the fork by roughly 16 MM to give it a stiffer feel and it sticks to the road nicely. As this is the first mod I've done on a sport bike (GSX-600F) and using forum advice from Gixxersite so though I haven't really put a lot of miles on it yet (maybe 100) I did take it thru some twisties and she snarled around the corners. Trail braking and accelerating out was very smooth and nice and the forks stayed planted with no problem or bad rebound. Now on the Decals (Embossed Raised Emblems), yea they are no longer made anywhere that i looked. I did obtain some from an Ebay site but they were pathetically too small and could not find the ZX-11 anywhere. Think I may just have to Paint em on if when removing them they get a lil too messed up. Gonna be real careful cause I can get the front and tank emblems but not the tail ones. If I have to Paint it back on then all of them gonna get that treatment. Uniform look and all. Thanks for the fork info though. I'm learning ...

I'm definitely interested in trying to improve the suspension, but I'm going to have it close to stock to start off with, get some miles under my belt and then decide what to do. As a daily, thus is going to be a solid bike 😁👍
