Gen 2 Prius (2003-2009) catalytic converter install.

Stolen catalytic converters are super common currently (early 2021) and we were hit in broad daylight in a school parking lot. After some research we found a 'universal' fit replacement. When we looked for an install video we saw a few, none of which were bright enough or thorough enough for our liking.. so we decided to make one of our own.
here is all the tools we needed:
1. 7/8 inch open ended wrench (for tightening the oxygen sensor only)
2. 8mm allen head (to remove the oxygen sensor plug from the catalytic converter before install)
3. 14mm socket with 10" extension (for removing/installing bolts at front of new converter assembly)
4. A file or sandpaper for cleaning the rear pipe (near muffler) to make sure it slides into the new converter assembly.
5. 1/2 " deep socket or open ended wrench (for tightening the bolts on the pipe clamp that seals the rear of the converter assembly to the muffler pipe)
6. Floor jack (or bottle jack) w/ jack stands
7. (instead of floor jack) you could use ramps, though this may be a tight fit to get under the car.
Parts needed:
1. new converter assembly
2. new gasket from headers to converter assembly (we refer to this as a 'doughnut')
3. new oxygen sensor (or o2 sensor for short)

Clint, You saved me! Or should I say you saved my daughter! She borrowed my 2005 Prius to relocate to FL from MD and a week after moving her stuff down to FL, the Catalytic Converter was stolen from her car parked right outside her Apt....with gated parking! Anyway she took it to the dealer to see why it was all of a sudden so noisy, and was told that yes, someone had cut out her catalytic converter. They quoted he $3415 to replace!! She did not have that to spend on a 2005 Prius. I came across your video, ordered the parts to be delivered to her and promptly packed up the tools you recommended and flew down to FL to install (I can fly for cheap due to her flight attendant benefits!). The install went off without a hitch and I can't think you enough!!

@@jordanwest2646 Good luck with that. a genuine Totota part including the O2 sensor will run you $1,210.24. If you see one for something like $130 on eBay, it's probably a fake. @@ds94703 This is exactly what I'm thinking. The thieves are able to sell it for more than $300 each or more, and you buy a brand new with "precious metal" that costs only $200? They'll find out the hard truth when they need to smog their cars for sure.

The after marketsuse ceramic beads instead of precious metals which actually work pretty well. There are only a handful of commie states where it's an issue. The rest of us don't have to worry about it. I just installed a $70 aftermarket and it's dandy.😊

Thank you for the Video!! I’m happy to report that the Autosaver88 catalytic assembly was exactly as advertised; it was well-packed, arrived on time and undamaged. It replaced the stolen catalytic converter on my 2008 Toyota Prius with over 180K miles. The most difficult task for me was to remove the two bolts connecting the exhaust so I had to spray them with WD-40 for about 2 hours, which was difficult to reach. Once the bolts were removed with lot of torque, I examined the bolts and gasket which are in good shape so I reused them instead of using the parts coming with the package. I was fortunately that above 2 inch of pipe were remaining in front of the resonator so I can just slide the new catalytic converter to the remaining pipe (with some grease) without much difficulties after removing the rubber hangars for resonator/pipe assembly. In this way I had more room to push the resonator/pipe backward to slide the cat pipe over the resonator pipe. I then installed the flange connecting the exhaust pipe without any problems. When all assembled the catalytic converter pipe just reaches the front of resonator and is mechanically stable even without installing the clamp. The enclosed 2 inch clamp is slightly larger than desired. So I purchased a heavy duty 1¾” clamp from Autozone for about $4, which allows me to secure the connection very tightly without any sound leaks. I purchased a new Denso O2 sensor (part# 2344623) and new set of Denso OEM sparks (part #3324) from RockAuto for total $83 since my existing spark plug had run about 100K miles and I want to reduce the burden on the after-market catalytic converter that is supposed to be less effective than the old OEM converter. The car runs nicely when all done, even feels little better as the noise from heavy acceleration of this 1.5L engine seems to be less than before. I was able to achieve 52-53 miles per gallon after driving for about 400 miles (slightly better than before) in Chicago area. There are no check engine codes after I cleared the original code(s). The catalytic converter comes with 3 years/30K miles warranty and I have mailed the warranty card back to the seller. Hopefully this will last for a while, and I will update this in few months if anything changes. I am going to install a motion detection alarm close to the catalytic converter to prevent it from happening again even the replaced catalytic converter is worth very little Update: It has been 6 months since I installed the catalytic converter ( Autosaver88 catalytic assembly) with about 10K miles driven. So far everything still works nicely without any check engine lights!! Update2: The catalytic converter had worked fine for 11 month on my car without "check engine light" on. However, after driving for about 18K miles (11 month), P0420 code started to show up with CEL on. I have reset the P0420 code (caused by TID $A9 value below the minimum value specified by manufacturer) for a dozen of times during the last 3-4 months but the frequency of P0420 code showing up increased vs time. The car seems to run fine but cannot pass the emission test.

I bought the $143 Amazon cat but the two exhaust pipes were the same diameter so I cut a slit in the end of the cat, spread it apart a little, pushed the cat pipe over the muffler pipe and assembled it with muffler putty ( probably didn't need it). I'm not particularly handy or a DIY person. These tasks take me hours because I get stuck without making progress at some points. 1) Tools: be sure to have your tools ready in advance. I needed to make multiple trips to get an extension, a hex key for the cat, and an angle grinder. 2) Mating the two pipes is no joke. The pipe that was cut by the thieves was just a little too long and I couldn't get one pipe inside the other. The file proved to be too slow. So the angle grinder worked faster. I also put some old engine oil on the pipes to make them slide more easily. 3) The spring on the bolts are no joke. I was able to put one of the bolts easily. The other one, I couldn't make the threads catch. So I used one of the old springs, since it was a little more compressed than the new one. 4) I did the job alone. I think a helper would have made things faster. 5) If you're going to spray WD-40 or liquid wrench on the cat bolts, try to do it from the front and the rear. 6) Thanks for the video! 7) Good luck to those attempting this task. If it feels daunting, get the parts and hire a mechanic to do it for you. I was quoted $150 for the labor, but there would be no warranty on the work. In hindsight, I should have let the mechanic do the job.

This is exactly what you need to do if your cat was stolen and you are left with the stock resonator. The cat recommended in this video fits over the stock resonator perfectly. I bought the Walker resonator just in case I was going to need it, and just for FYI, the pipe on that is exactly the same size as the pipe on this cat, so I would have needed to widen one of the pipes, or weld on some type of coupler.

I got the parts today and started the process. I'm having a really hard time getting the new cat to slide over the existing pipe. I've tried filing the edges of the existing pipe without success. I do have more of the existing pipe left, so may be cut it down to only leave about close to what would make the new cat align well with the pipe, then slide it in? This is definitely the hardest part of the job...
@ZZCPA1
@ZZCPA1 3 года назад
Success! I ended up cutting off more of the existing pipe and then the Cat fit right in. Car sounds great and is good to go. Before I install a shield to prevent future theft, I may run by the muffler shop and have them weld it. I'm guessing they will take the whole thing off of the car since I don't see how they can weld the top portion of the pipe right under the belly of the car... Thanks again for the vid and best of luck!

Maybe a drop of super glue on the donut depending how many times i have to go fetch it. Last . Face the clamp to the side so it wont catch on anything. I am changing mine before they get it.

I wound up getting from the manifold out minus the cat at the yard since they had a 50% off sale, just to be safe. Mainly, the manifold had the AF sensor that's at least not connected on mine. I haven't gotten underneath to see yet. 30 day returns also on the yard parts. I went with a Denso OEM downstream cat just to be safe. Mainly, was wondering if that aftermarket donut has improved so is OK to use as some wrote on prius chat to re-use or get new OEM Toyota. Thanks for sharing! Great video.

Thanks for sharing. Specially the part where you show how to connect the O2 sensor plug. My question is this: -Do you have an periodical inspection where you're from? And if so did it pass that? I live in Europe (Portugal) and here we have a yearly inspection where the gas emissions part is quite important. Best regards and thanks again for sharing
@clinthecht
@clinthecht 2 года назад
We have yearly emissions testing.. but I have never had a technician get under the car or otherwise visually inspect. Whether or not they are supposed to I am unsure. Even when I took my Toyota Supra for emissions they did not get under the car to inspect for modifications (I had several); though I failed the actual emissions test due to those modifications. The Prius has passed the actual emissions test with no problems.

@@clinthecht thanks, from what I know replacing the CAT with a non OEM part shouldn't be a problem around here..they always check this visually but they focus on the final result..I will get in touch with my local inspection center and see what they have to say about this though..

@clinthecht

I haven't seen any where there was no o2 bungs.. that is interesting. Any exhaust shop should be able to take what you have and install a bung.. it's just drilling a hole and welding the threaded piece to the exhaust. I wouldn't think it to be too expensive but I have never had to pay for it

I don't see why not.. just make sure the high temp silicone will withstand the 100's of degrees exhaust can get up to.

I ordered the stuff from Amazon (the links you gave) just a question about the 14mm and the rest of the screws. Does it come come with the package within Amazon? What's the extra tools I should get? Like names. 14mm bit or screw? Etc. Thank you for any info you can share with me on this.

All of the tools that we used to complete the job are listed at the very beginning of the video.. They are laid out on a table. None of those tools were included in the items purchased from Amazon. All of the bolts/screws should have been existing on the car and/or come new in the packaging (assuming you bought the exact parts we did).
