This is a video of the engine assembly on a 2001 Honda Foreman 450. This is a es model bike but this will be the same process for the foot shift models as well. This will also be the same for all years that Honda made the foreman 450. This engine is also very similar if not identical except for cylinder bore to the Foreman 400 models as well. #ad

For an actual, step by step video and doing the video by yourself, you done a damn good job. I’ve been an automotive mechanic for 40 years and have worked on chainsaws and small engines for almost the same time. I’ve run Four wheelers for over 25 years but have only started repair on them in the last couple years. Your transmission part in this video gave me a clear understanding ( that was my weak point). I mainly work on Honda and Yamaha’s now. This was a very straight and down to earth take. I felt you done well on the explanation of each step. Awesome job! Keep up the good work and videos!

I replaced my cases and the transmission will not shift, shift drum not trying to turn, I haven't installed the clutch assemblies yet honda foreman 450s thanks

Hi Four Wheeler Doctor, We did shift shaft on TRX450FE ES, after buying second hand engine to get the shift shaft! All back together runs really well with pull start, but wont run on the starter button depressed. Solenoid good, starter running when out of vehicle and earthed out on body. When back in engine no go and solenoid clicking. When my jump starter is full charged going to remove battery totally, to rule out battery short circuit. But i have had another thought! What if the neutral/reverse or gear position switch assembly was not in neutral position would this cause this issue? Pretty sure we doubled and triple checked on assembly, but still running beautifully with pull start. So also thinking not possible if running perfectly on pull start! Trying to think outside the square now! Key on neutral N is displayed with green light as well. Running beautifully on pull start, been doing my head in! I have been watching your videos they are famous. Anything you could think of would be appreciated Thanks heaps Donna in Australia

Will it still run? It seems like to me you may have a valve that is pulled up into the port.

i just rebuilt the top end and haven't started it wanted to get this figured out before i did i'm gonna take it apart and make sure i did everything right

When u connect the crank casses together should the output shaft for the transmission freely spin, befire I put the casses together it would spin back and forth till it hit its limit but then I put the casses on and there’s no movement on the output shaft but the unit that holds the shift forks moved how it should

Sounds like the shaft may be hung on a bearing. Make sure the shift shaft is rotated to neutral and the output should spin freely.

quick question..... I have a 2000 450es complete frame, minus motor. Then I have a 2002 450es complete motor. Wiring plugs out of the2002es motor is different and won't plug in to my 2000 frame harness.... There's 2 plugs out of a 2000es and 3 plugs out of a 2002es. Can I change the flywheel, stator, and the shift sensor out of a 2000 450es motor to make my 2000 harness work. I see the stator, flywheel have different numbers between stated years. Then that shift sensor next to the stator also needs to be changed so the wiring plugs matches up to my 2000 wiring. Does this makes sense, and is it doable???? Your input is greatly needed... Ever done a 450 bottom end and only used rtv and not a paper gasket? Just wondering if it’ll work and not leak?

I've never done that before. I had one one time that I did not have a paper gasket for on a Rincon and used RTV and it made the starter seize up. The gasket is needed for clearance in the engine. Probably would run to the same thing on a 450.

Love your videos man... not sure if I've asked before but how you cleaning out them cases I'm doing a 2016 foreman and trying to find out the best way to go about cleaning them thanks ahead! Oh and when you press the crank out will the bearing stay on the crank if so are they hard to separate without a special tool

I have a parts washer that I use to clean my cases out but before it I would use brake cleaner. I really like the advance/carquest brand but you will probably need a couple cans. On the crank bearing, it seems like 9 times out of 10 it will stay on the crankshaft. The best way to get it off is a bearing separater because you won't have a big gap between the bearing and the gear. You can also use an air chisel or a couple cold chisels but they will just take you a little longer to do.

I believe I have timing chain slap on my foreman 450. Only happens when it gets hot and I cut it off and then restart and increase rpm quickly. I already removed tensioner and it seemed ok. maybe a little weak so I took it apart and increased spring tension. Still doing it. Only 713 hours 3000 miles

I have followed this video to the T…. After it’s all back together it will only shift into first gear and back into neutral. If I take the front cover back off it shifts fine by hand all the way up to 5th and down to reverse…. Put the cover back on try to shift it and nothing first and neutral only I have done the pcm bypass kit and new motor and shift shaft it runs great new carb fires right up please help I’m lost at this point and out of ideas

So something's binding behind the cover. Check and make sure the part on the shift shaft that looks like the golf divot tool is not stuck on the glob of weld.

A lot of times the Honda name would be more odd than the terms I used. If the divot tool looking piece is what you are for, it is called a gearshift plates part number 24631-HM7-010. It is under the gearshift drum assembly in the parts schematics online.

@@karamackenzie6271 they usually get moved out of position when installing the piston pin and clips so I just install them right before I put the cylinder on.

On the centrifugal clutch did you get one of those new cheaper ebay celox clutches while still using the original basket/drum ? How do they hold up ? Was going to go that route if my clutch was worn but read some questioning things and was going to get OEM clutch weights instead possibly. Thanks again for yr time and input

Separate question that relates and most ppl might be interested in sorry if this has been answered and I didn’t notice, but what was the reason you took this engine all the way down to split the cases ? Stripped drain bolt ?

Not in this case. Normally with a stripped drain bolt, you can retap them to the next size up and they will hold. It doesn't require spliting the cases unless you want to replace the cases. I believe this bike was smoking very bad when he bought it and it had a snorkel on it. He wanted me to fix the smoking and I told him it would be best to split the case and make sure the bottom end was clean before we messed with the top end. That way I knew there was no mud or sand in the bottom end that would make it smoke again after doing the top end. I pretty much just took it apart cleaned everything out and did a top end job on this motor

Have you used or had any luck using after market cylinder jug and gaskets? I am about to rebuild mine and am ordering parts. It’s awful tempting to order for half the price. Also what is the part number or name of specialty tools I will need for a full rebuild?

Hi your videos are fantastic I have trx450fe, I'm in Australia and I'm wandering what brand of RTV gasket glue you use please. We had to R & R engine because it broke a shift shaft, apparently a bad batch in honda. Shaft unavailable found a second hand and wanting to put back together. Really would appreciate your experience and knowledge thanks heaps in advance Donna

I just use ultra gray RTV made my a company called permatex. I found this is the most similar to what Honda uses when they assemble their engines from the factory.

I got a 450s that was given to me in pieces however the transmission gears were also all separated. Feeling a little lost on this. Do you have anything that would help me figure out the order of all these gears here?

There's a lot of bits and pieces to the transmission on these. So many that I usually try to keep them together when I take the engines apart. Your best bet is to download a manual to figure out how it goes back together. There's a number of places online you can get them for free

I got a 03 foreman 450S. 1st thru 3rd is slipping when I accelerate a lot after shifting into that gear. 4th & 5th are working flawlessly. I’ve adjusted the clutches and nothing changed. Which clutch do I need to change to fix this?

About to crack open my 450, haven’t done one yet or had any motor open but I’ve got a 200 pulled and about to rebuild that and I’ve done some solid homework, I’ve got my Manuel, been watching your videos, thanks for all the information. But I’d like to know what you’d suggest for a complete engine rebuild not just top end. Maybe what bearings i should just replace while I have the motor pulled and split. The bike has high miles but transmission seemed to shift fine before etc I’m gonna do a complete top end job, valves etc lower end I have new cam chain and guide, new tensioner. Curious what you’d suggest to freshen up the clutches or just get new clutches ? Should I replace certain one way bearings ? Was gonna do the shifter seal but any other seals I should look to replace besides the ones between the cases

The transmission usually don't have to have any maintenance on these bikes. A very seldom replace any bearings in the motor even the crank bearings hold up very well. I would look at replacing the cam chain and the centrifugal clutches if your bike has many miles on it and the front output seal as well as the rear oftentimes leak so I usually replace those two. I also like to replace the oil pump or oil pump gears on these bikes just to make sure my oil pressure is high when I put it back together. There really isn't a kit to do it with I usually just buy the parts separately from Honda or wherever I can source them. Some of the oem parts for these 450s are getting tougher to find.

Also replace the one-way bearing on the clutch if it will allow the clutch to move in both directions.

I'm having an issue with the transmission on mine. I split the cases to clean the motor and when i put the 2 cases together it only shifts in reverse, neutral and first. If i take the cases back apart, I can shift through all of the gears if I use enough force when twisting the shift drumb. Ive taken thos transmision apart at least 15 tiimes and use the parts diagram to make sure everything is right and still no luck. Can you please help?

Bolt everything to the shift drum ( star piece, arm, washer)behind the front cover and try it then while turning the change clutch shaft.

So i got it all back together and shifting. However down shifting is not easy at all. Shifting up into gears are grabbing perfect. But down shifting it feels like its not grabbing correctly and have to really jolt the shifter down while moving the tires backand forth. Any ideas?

@@FourwheelerDoctor rincon 680 2007, 3500 miles. No problems unlit unbeknownst to me air filter dry rotted and disintegrated and was sucked into engine, I tried reringing it and honing. It lasted a season and started smoking again. I’m about to go at it again. Do you think I should do a full tear down this time or just replace jug and piston. I am pretty sure cam is worn out because it bogs as you described on the 650 cam change you posted. When you tear down, do you just wait to see what you find before ordering any parts? Which way should I go?

@@chemicalguy1 I have never had much luck in just honing and re-ringing one. I normally prefer to have it bored out and replace the piston and rings with oversized ones. But I think in the 680 boring is not an option because it has a coated cylinder. But replacing the cylinder would lend the same result. I do normally tear them down before I order any parts just to see what I need. Also check and make sure you don't have any play on your crank once you get the cylinder off.

So when I put my centrifugal clutch in used the tool and tapped like it said. Now my crank is walking back and fourth in the case. Could it be that I knocked the crank bearing out of its race? Or busted the bearing when I tapped to set centrifugal? And suggestions to fixing or just go ahead and tear down? 2nd time being in bottom end. Thanks!

I have never done it but it sounds like you may have busted the bearing. The way the crankshaft sits between the two crank bearings and is sandwiched in the crankcase, it should never have play in it so it sounds like something is broken.

I bought a 2002 Foreman 450 FE ES. Only 1600 miles, had a couple broken gears that I had to replace, and he gave everything in pieces. This video was great for helping put the engine back together. I think he broke the neutral switch. I have it all back together and I got power but since it doesn’t show in Neutral I have no spark. Is there a way to test that switch without pulling it all apart?

Sometimes you can manually shift it and get it to pass by the neutral switch. Trying to shift through all the gears manually and check the display to see if it ever flashes the neutral light if it doesn't flash then your switch is probably shot. And you will have to remove the back cover to replace it

I have a 400 foreman followed your video step by step but it will only shift into 1st neutral and reverse, can’t figure out the problem any help would be great!

That sounds like the bolt that goes through shift plate and star into the drum backed out. Mine did the same thing and that was the cause. I didnt lock tite the bolt was my issue. But correct me if I'm wrong anybody.

@@ouber3953 I'm having the same issue, what would it take to fix it? my bike is stuck in 2nd, will not go into neutral or reverse until you try it 50000 times, when it eventually does you cant get it back out of 1st.

@@reedsmechanical3663 well I'm not the four wheeler doctor but I have been in 3 of these motors and in my opinion it could either be something with that shift drum bolt backing out. Or something in shift linkage bent. I'm not complete sure. What does the shifter do when you try to shift up or down when it is stuck?

@@ouber3953 It acts like its in the bottom of a gear, it won't "lock" and shift the shift lever just bottoms out and doesnt do anything, but sometimes it'll work and shift into 1st, when shifting up from 2nd it does just fine

It may be the bolt that Michael is talking about on the end of the shift drum. It is shown at 32:55 in the video. If it isn't the bolt you should be able to find your problem behind the front cover.

I got a kit off ebay installed it and oils is leaking Out of a hairline crack on the new jug. Have you ever had that problem?

@@justinstatham6378 that's in a tough spot. The oil in there is not under pressure so there shouldn't be much squirting out. Aside from taking it off and sending it back I would try some JB weld on it. Clean it real good with brake cleaner get it real good in the crack and cram some JB weld in the crack it would be best if you could get it from both sides but just doing it from the fin side maybe enough to seal it.

@@FourwheelerDoctor it looks like they are going to send me a new kit. Would you replace everything again or just the jug. I cranked it up and it probably ran at idle for roughly 10 minutes? Would you do piston and rings?

@@justinstatham6378 I definitely wouldn't replace the piston but if you get a new set of rings I probably would put rings in it and just do the cylinder. It probably wouldn't hurt to reuse the gaskets as long as they don't break when you take them apart
