When I made mine I used 1x2 boards. I also used a stainless steel stencil for the stars and a Dremel while the stencil was clamped in place. Much easier than the mylar.
Quick tip although you probably already know by now. Whatever you burn on the front, burn on the back. It will help the warping. When you burn you are draining all the moisture from that side so it will cup upward if you only burn the front. I did this on so many of my flags. Hope it helps!
I just found your channel. I really enjoyed seeing how you make flags. Everyone has their favorite way. I've been making flags for several years and started with your second way. I used a flex shaft with the Dremel and it helped a lot since it's smaller and easier to hold. But since I have arthritis in my hands, it would take almost 2 hours to carve the stars. I had to stop doing it that way and got a Cricut and make a stencil and spray paint the stars now. I really loved the hand carved look, but just couldn't do it. I still scorch the stripes. The painted stars look good even though they aren't scorched. I sell them at the local farmers market. I may try the plywood method. Looks interesting. Thank you for your service!!! One of the things that made it easier for me was a metal star stencil instead of plastic, this way I keep the metal stencil in place and use my Dremel to carve out each star with no damage to the stencil.
The plywood version will hardly ever stay flat because of climate change, the same is true with the individual stripe version, the new lumber will warp, to prevent most of this I glue and nail every strip together and use 4 backer boards.
Great work! Question, why didn't you just use the stencil while attached to fill in your stars? Why outline and remove the stencil? Thank you for your service.
Thanks! I didn’t want to hit the stencil with the Dremel. If I had, I wouldn’t have been able to reuse the stencil because the stars would get messed up.
I know Im a few months late to this video, but I like what I see. Im just getting my wood shop up and running out of my garage. I have all the necessary tools and saws, but Im having a hard time deciding on what direction I want to go with flags. Tonight after watching this video and others, I think I have a direction Im going to use combining some of your ideas, along with others. Since still you read the comments. Stencil the stars on by dry sponging white paint and a makeup sponge. It’s a lot faster than drawing them on. I do all my flags by hand as instead of my cnc. I Like the human touch and imperfection . The stencil trick was going to be a social media hack for my instagram account, except work, parenting, and hobby building leaves little time for the social media at the moment. Nice video, definitely appreciate it from know just how much time goes into the video.

That's a great question, and I'm not sure why that is, but that's exactly what I did for my American flag home plate video. But that was a smaller flag, so maybe that's why.

I totally agree, but if I could afford a little bit more expensive one I would go with the Saw Stop contractor saw. Not only will it help you keep all your digits, but I think it takes a dado blade, too.
Had an idea on the first and easy one you did. How about drilling a bunch of little holes throughout the entire flag so that with the led lights on it goes through? I’m definitely going to do this!
