Hey guys, it this video we will show you how to rebuild KTM 2 stroke engine, we are going to give you some important tips as we build this 2 stroke dirt bike engine. This is the engine from our 2012 KTM 300 XC 2 stroke dirt bike build. Let me know your thoughts, cheers!

So for anyone watching this video as a reference: The dot on the Kickstarter ratchet gear is supposed to be offset with the marking on the shaft by one spline. They are not supposed to be lined up.

Mine is a 13 and the clutch set up is the new style with the Bellville single spring washer and the dampers in the hub. I don't think Hinson makes a basket for the 13. Will need one in the future for sure. The stock ones KTM must gold plate them. Basket is not cheap at all! Wish there was a billet replacement. I replaced my clutch and the internal dampers around 120 hrs or so.. This is the build I was waiting for. I have a 13 300xc currently. Debating on trying to move to the new frame and counter balance and pass this one along or throw some money at it (suspension, chassis bearings, and plastics and graphics.... etc.... )

thanks for sharing Danny! I think these bikes will hold their own compared to 2017+ personally I don't really suffer from the vibrations on the older KTMs, they still quite balanced compared to some other older 2 strokes

Great video awesome build. Dude has lots of experience with those engines. But I'm really curious about the reasoning of the double gasket under the jug? I've never seen that

That’s to set the correct squish distance between the cylinder head and the piston. You can play around with gasket thickness here to make your compression higher or lower but I believe KTM uses 2 gaskets from the factory it is just hard to tell because they are usually stuck together when you disassemble it.

Good video with expert engine builder, but I did not see or hear anything about the rubber O-Ring that goes on the crank shaft, the rocky mountain ATV video in the same subject does show this, I just thought it was strange that it had an O-Ring on the clutch side of the crank; so I wanted to hear more about this part.

Great video!! - What is the purpose of "pinging" those screws in the clutch basket installation? Extra protection from things coming loose over and above the red loctite?

This is awesome guys and great job. Another good tip is for the exhaust manifold as I see it’s spooging. The seals aren’t sealing anymore from vibration wear. Go to McMaster.com and get the next sized viton O-Ring it works like a charm, no need for messy RTV silicone. Same deal with the sprocket, the seal always leaks behind the front sprocket. If you can wiggle the front sprocket once the clip is on that means you’re gonna leak or it’s already leaking. Get the next sized o-ring and it will go away. Both of these o-ring tricks are permanent fixes and not a temporary resolution. ⭐️⭐️⭐️⭐️⭐️ to your vid. 😘👌

Hey buddy.. I am loving the way your build is going motor came out amazing..we did about the same things with our motors.. oh it’s Matt .. I had emailed your pics of my 2012 300xc build.. I did the same piston.. great choice.. I also did the ktm clutch plates in a rekluse basket with the z.start pro clutch.. I like that clutch better than the newer designs cause it still functions like a regular clutch.. you could bump start it also if ever needed.. but also worked as an auto if wanted.. and did the rekluse cover cause it gives you some more oil capacity..and it’s a beefy cover.. my buddy did your Hinson on his 250 it’s also very sweet.. glad you did the V force 4.. they performed great on my build.. did you up grade the starter motor with the newer bigger one cause the 2012 motor is weaker and has issues..it’s worth every penny to change it out ! Man brad really did a great job I watched his work and we do the same things. I did the silicone in the same areas and all lol .. he is a good engine guy !!! I like the head you got... slavens has a nice one also and you can get different interchangeable combustion domes for it really trick.. oh one other thing with that motor.. the place is water pump impeller..they warp with heat.. Ktm has a sweet high flow one.. it has larger blades it also aluminum..it moves fluid faster.. works a lot better for hotter conditions..can change out easy enough later.. but I do recommend doing so ... well my friend it’s coming along awesome..oh and love all new bolts also.. hahahahha makes a difference! Man your gonna love her so much when your done she will be a monster ..ok man waiting on the next video. Be well

Doing a 2012 300xc as well and went with the Hinson Basket. I noticed Tusk sells a Competition clutch kit with heavy duty springs for this model and year. You guys think OEM is a better product than the Tusk offering?

@@danhansen4855 hey Dan.. I really just like the feel of the stock clutch feel ..I have ridden bikes with other clutch packs and I like the stock set up the best.. Hinson basket is a fine choice..I do like the cover also much better than stock ..it’s thicker than stock and stronger and looks awesome! As far as the tusk clutch pack it’s ok but the Ktm can handle lots of abuse it’s great and fitment of plates is butter smooth..the best thing always is the basket when plates wear and the basket gets notches in it your plate don’t slide back and forth very well.. most people overlook that when doing the clutch rebuild..they file the notches down .. it just makes a temporary fix but creating slop and the plates hammer the basket more when on the gas and when on the brakes.. I do hope some information helped bud and enjoy your build.. that bike is a monster !

OK...we don't know the thickness of the base gaskets and the rationale behind that choice. Also, didn't see you set the "Z" dimension or the verify the "X" dimension. I know...being a technician AND a narrator is not easy. Excellent rundown on putting her back together.

You can use the newer version inner clutch cover gasket and it's way better and won't leak. That old style inner clutch gasket will leak on you!

Great vid as always Rado ,I have always used OEM cranks how good are the aftermarket cranks in terms of reliability /longevity as opposed to rebuilding the original crank with a OEM crank pin kit ? Cheersd

I’m wondering the same thing, I’m rebuilding my yz and I’m pretty sure I’m going to go oem but the hotrods bottom end kit it cheaper than the oem crank itself, so it’s a little tempting. I’ve heard People say it’s a dice roll with hotrods cranks, especially wisco.

@@aaroncrain2343 , I spoke with a 2 stroke specialist ( who shall not be named lol) and asked this question ,answer I basically got was this : OEM crank rebuilt with OEM crank pin /rod kit or with a prox crank pin/ rod kit ,best bang for buck with the best parts which is what I thought the answer would be . I will get my crank rebuilt or buy a new OEM crank hope this helps CheersDerek.

@@dirtniron thanks Rado , I don’t like to badmouth anybody,s product there is always that guy who does a bad install or poor maintenance and blames the product, I will stick with the OEM crank possibly using a Pro X rod and pin always had good run with OEM ,cheers Derek

The full rebuild kit for most bikes is around $800-1000 and probably $200 in tools. Then all the new parts like clutch and reeds are probably another $500+ easily. The expensive part is the labor. Probably 10-20 hours go into a full rebuild with cleaning and everything.

@@scratchop6863 yeah depending on what bike. A honda cr125 full rebuild kit is only $350 so you could do one of those pretty nice for $1000.

Depends, wrench rabbit kit is bellow $1000.. that should give you everything you need to rebuild the engine. Then it depends if you need new clutch and other things..

Yeah I don't care how many engines you build per day, if you can't spare a few more minutes to get a torque wrench to properly torque your bolts down and instead just do it by feel because it's "faster", then you're not touching my engine. Don't get too confident in your skills, that's when mistakes happen. Take your time, make sure it's done right.

Lol! No sir the head does not change the stroke!! The head changes the squish which in turn changes compression which in turn changes the fuel used race or pump. Which I turn changes your bikes power either low end or top end! But the stroke remains the same based on the length of the rod! 😂 I think the language barrier caused confusion an md he used the wrong term possibly

The thickness of the base gasket changes the port timing, the head compensate for the difference so the compression is the same- this is my case. You are right, i am learning always. By stroke i meant to get more volume in the cylinder since there is thicker base gasket, but later I learned that the gasket changes the porting and the head is cut accordingly to compensate for the thickness. Hope that makes sense

Ya they are ok but ive put over 1100 hours on a stock ktm 2 stroke crank and a hot rods crank won't go that long.

Step 1...sell the bike to someone who’s just as willing to buy overpriced dirt bikes as you are...step 2 ...take that money from the sale of 1 KTM and buy 2 YZ 250s 😂👍

music covers areas where I speed up the video, Brad was not talking during that time, whenever he was talking you guys can hear it. Nobody wants to watch 2h video of tightening the bolts and nuts.. I found this format to make the most sense.. but of course there are guys with different opinion. thanks for sharing

In the real world it's absolutely done like this. I know first hand. Torque wrenches are used for critical components. Everything else is by the feel of a skilled trades man. This guy is a pro.
