How to TIG weld aluminum beverage cans together

I show how to weld aluminum cans together with a cheap import TIG welder. I am not a professional welder, so some of my advice may be unconventional or even wrong, but these methods work well for me. With a 3/32" electrode and large gas lens, I don't have to change the torch setup for nearly any kind of common welding. Let me know if you have any questions or would like me to make more welding videos.
Some things that I have learned:
Don't use pure tungsten electrodes. The new rare-earth blends work very well on nearly all metals.
Sharpen the electrode to a very fine point for low-current welding, and sharpen it like a pencil for higher (eg over 100A) welding.
Keep the electrode balance control electrode negative ("weld") and only shift toward electrode positive ("clean") when absolutely necessary.
The welder's pulse feature turned out to be not as useful as I originally thought. It just seems to complicate things. It's definitely possible to make great welds without it.
Use fat electrodes. Some people claim that using an electrode that is "too large" for the weld current will cause the arc to wander. Nope. Just grind it to a sharp point. Thin electrodes 1/16" and .040" overheat much too easily, and provide no apparent benefit. .040" electrodes are very frustrating.
Use thin filler rod. It's much easier to feed thin rod quickly than feed fat rod slowly. As I mentioned in the video, it's easier to sneak a thin filler rod into the puddle while keeping the torch close to the surface.

PS again Welding for 44 years, stainless and non-ferrous metals, ALL processes, B-Pressure piping and vessels, aircraft repair, pipeline, structural and oilfield.. Taught Journeyman Apprenticeship Trades welding in College for last 8 years. When GTAW ferrous metals, you can save a lot of time sharpening by using the acid dip, which will sharpen tungsten quite adequately rapidly, with out leaving your weld position.

It has to do with arc physics. The electricity flows better along grind marks rather than jumping over them. The arc will be a bit smoother when the grind marks are parallel to the angle of the point on your tungsten.

Is your filler rod 4043 or 1100? I believe most aluminum cans are made of 2024 T3 which do not hold a strong weld. I weld aircraft components.

It was a cheap welder with likely no warranty, so you either fix it, sell as unoperational, strip for parts or throw out. if you have as much as basic electronic knowledge and saw a few pcbs in your life, and know how to use a soldering iron, those problems are beautifully simple. If he had a more common fault for cheap devices, a failed underpowered semiconductor component, I would expect him to abandon the welder for at least two weeks, and take quite some time figuring where the fault was, since it was "two days" for easily visible/audible faults. He is absolutely a man of great knowledge, but this particular case is not a showcase of unusual ability.

Very nice video! As a welder, I have a couple of tips, though. Wait for the puddle to drop before adding filler wire. This can be tricky, because as soon as the puddle drops, you can burn right through the material, but that puddle drop is where the penetration in a weld comes from. Also, making a side to side motion (relative to the seam) as you push the puddle will ensure that the metal flows evenly and makes for very pretty welds. Keep making great videos!

I've noticed the hand-held torch and plasma-cut switches do not work properly. The machine must be attached to the foot pedal control, and the pedal must be depressed for proper action -- even for stick welding! I'm pretty sure these would be fairly easy to fix, but I only use the machine for TIG, and I always have the foot pedal connected anyway.

@@DanDishonored Agreed, there's a lot more going on there than shown. The results look nice, but it also seems like the tip dips into the weld at almost robotically intervals. How do you keep the weld working correctly if that's the case, and how are you keeping the weld so uniform? Almost looks like a robotic setup. Either way, impressive work. We just need more detail.

Hey Ben. Many thanks for this informative video. I have a machine similar to this one and I'm always worrying that it will develop an electrical problem which is beyond my ability to diagnose and fix. Can you tell me how you diagnosed the bad solder joint and the spark gap? What process of trouble shooting and analysis did you go through? I could never pick up on something like this with such intricate circuits in place.

I have some aluminum pressure tanks from some aerospace projects that have thin metal like that. I always wondered how they welded that paper thin metal! That is really a great demo you did!

"I bet plain alu produceses something when you melt it." Not really. Aluminum is a element not a compound. So unless there is heavy contamination, there should be no byproduct gasses. The only real byproduct that is produced from welding in general would be ozone, though this is a non issue if it is correctly shielded.

stray arcing due to sharp tungsten, try balling your tungsten using a piece of copper switch your machine to DC hold your torch 90 degrees to the copper piece and light up on it, you will see a ball begin to form, make it just over the diameter of the tungsten you are using and try using 100% pure tungsten (green) instead of a blend.

His welding is for his own uses, and it demonstrably works for what he needs it for. There's nothing more nor less to it. He doesn't claim to be a pro, nor even a good welder. He's an enthusiast, and IMHO anyone with half a brain would realize that. For him, welding is a means to a different end, not an end in itself. I'm sure he'd love for some "pro" to do welding for him for free. Otherwise, he needs to do it himself. If only "pros" could do anything, nothing would ever get done.

You are doing fine. Your technique is fine for a home gamer. The guys critiquing may be welders that weld and grind and inspect and photograph and/or X-ray their welds 8 to 10 hours a day for years. In that amount of time they learn how to make the weld be good, look good, and have little to no rework after final inspection. For professional welding my guess is a person would be welding daily for 5 years and going to trade school prior to being a welder, at 10 years they should be really hitting stride and know what they don't know. It's a skill and a science and it takes many years to develop. One of our oldtimers just retired and was a welder for 30+ years, thousands of welds, nothing easy, all pharma grade materials, pressure vessels, piping, and ZERO rework. For you the two cans were welded together and that is just fine.

Basically it's all in the final product and its performance. No matter how the weld looks, if it fulfills its purpose (whether mechanical strength or gas tightness or whatnot), it's OK. If the looks are part of the spec, then sure, bad looks are a problem. In this case: who cares.

I thought your video was very informative. If you used a better quality TIG Machine with pre and post flow timers your weld would be cleaner. I recommend Lincoln or Miller.

Fortunately for the rest of us, the noteworthy stuff doesn't care one iota about what table you welded it on, or even how much money you spent on the equipment. Sometimes it's the combination of ingenuity and what you've got that counts. I've seen plenty of truly amazing things done with "improper" equipment, on a shoestring budget. Not willing to spend all of one's money on tools isn't laziness, it's simply an indication that we have life besides our tools. Not all of us are tool geeks.

your arc wanders, because aft6er you sharpen your tungsten you should put on dc to porm a small ball on the tungsten tip!!!!!. Then flick back to ac and weld. DC sharp point (steel) aluminum ac with ball end

Good one! My cheap tig welder from China had a cold solder joint on one of the capacitors and made a very loud bang when I first plugged it in. Easy fixed though. I'm a welder and metal fabricator by trade in Australia, 15 years experience. You've done really well for self taught.

Have tried welding aluminum cans with a YesWelder TIG-A250P-AC/DC without positive results. I went to a 1/16" tungsten with poor results. I think I'll move back to a 3/32" like you suggested...what did you set your cleaning to? I set mine at 35% which does't work well. I also set my start/stop at 5 amps...didn't seem to help...

I have never TIG welded but i would have put more power into the weld because as it was in the vid it hardly melted because the base is quite thick and thus lot of the heat is quickly transfered away.

BEER cans, its Easy to weld !! no need brush or anything just weld it. im at 8-10 amp thin wire ac set 120hz. Balance set 65 % i no use pedal on kemppi mastertig 2500. i use a wc 20. 1.6mm grey tungsten 1/16

You are using an awful lot of filler which is helping you from burning through the thin aluminum. What you really need is something like the PowerTIG 255ext which can go down to 5A on AC. Then you can weld really thin stuff like the very tip of razor blades without laying down gobs of filler to keep the weld puddle cool.

Hi , looks like no flux just gas, i hope to get some know how on tig I only got a stick ac/ dc weld and will some day put my own analog calibrated (that i can do !) meters on it ( volts & amps measuring)and a variable heater wire coil resistor on the xformer primary to have a range adjustment to weld thinner metal without burning holes in the 📗👍📈🔬📚project

My Everlast 200 has a minimum of ~20 amps DC and about ~32 amps AC. Is there any tricks to reduce (or otherwise waste/bleed off) the current beyond what the dial can be set to?

Try it without foot pedal , without HF start , scratch start without Pulse .. cheap Tig machines do not have these features that you have.

Huge gas lenz are a must for stainless , but alluminum #6 more than sufficient, but doing what you were doing all good. Thats a sexy back purge set up very nice.

Hi, about your attempts, which is the thickness of the piece in which you used 200amps? you recommend to me this machine to weld a broken prism square 1 1/4 "? eg

Yeah, Pure Tungsten doesn't weld well on inverter welders on an A/C cycle. Also, at least where I am, we only use acetone (or suitable substitute) BEFORE wire brushing. So we still use it to remove grease and oils and whatnot, then wire brush the now "clean" surface to remove the oxide layer.

Great effort , thanks for posting ..For Ali you need Zircon (AC) electrode, 1/16 " is best. This needs to be balled via high amperage on another thicker metal. Sharper thoriated electrodes (DC) are best for ferrous based metals only. You will notice that the arc pulls to one side then to the other but never to the join. Ball tip will alleviate this and less filler will be used.

I managed to get a couple of aluminum tig certs and i went ahead and tryed welding some aluminum cans together a while back and failed miserably haha i should try it a couple more times though. i had my ac balance set at 50/50 and i know that was my problem i dont even know why i had it set there. you mentioned everthing but post flo! im not tryin to be a dick or anything, just sayin.

some of these comments are funny, pure tungsten balls (not recommended for inverters) and u weld on a/c to get through the invisible layer of oxidation which melts at a higher temp. than the actuall aluminum. mig welding alum. is done on dc+

6:12 Your right, aluminium cans have a clear "Rim Varnish" applied that can be seen under a UV light source. It will really mess up your TIG welding attempt if its not cleaned off.

A little tip to get your tungsten really sharp is to put it in a drill and spin it as you grind it.

well done- I liked watching your technique and more importantly to me, you used a TIG welder that I'd never heard of, but I did see it is still offered for sale on Ebay. Are you still using that machine- any that you've seen in that price range you wish you had?

Watched a master tradesman on craftsman channel? instructing on chainsaw chain tensioning , - chain was on backwards.(bar upsidedown as we say) I'm a ch'saw trainer & was professional welder. This is is a great place to spot the common mistakes people make , and avoid letting your trainees(and self) get into bad habits.(that could kill someone ) Never stop learning, because you'll never know it all.

Welding can together like this isn't that hard but it's good practice for people without a lot of welding experience. If you really want to challenge yourself cut the can in the middle and weld it back together. But then you have to purge the inside of the can with argon. This is done at a VERY low pressure. Some other things that might help; Get a smaller cup that thing is ridiculous and get your hand off the cup. By moving your hand to the handle you have better range of motion.

You have good technique too! I'm not hounding you like a RU-vid d bag. Cause you're not an idiot and you are a smart dude. But the big electrode, a couple of shots when u start the arc you'll see it plume off the sides of the tungsten then work it's way to the tip of the electrode. Not always good. Also the big cup is good, but it blows through argon a hell of alot faster. There might have been other stuff but I forgot (I'm on mobile so I don't want to lose this long comment haha)

Nice Incra shop stop on top of your welder (and what looks like an Incra miter guage on the side of your work bench) :-) That tells me you are a person who likes quality tools. Right on. That being said, that spark gap sure did wear out quickly. I've had to adjust them with feeler gauges when they used to come into the shop for repair, but it took a very long time, and is not typical of low amp work. Interesting.

He's not trolling, in France, where I live, about 90 to 95% of the cans are made of the same type of steel that tin cans are made of, with only the top part with the breakaway tab and its pull ring made out of aluminium. All aluminium cans are mostly limited to fancy embossed packaging and such, usually for poor tasting beers whose marketers thought after giving some allure of flair and distinction, and making it look modern young and fresh (wich seems to work well on the taste-bud less!) :p

Hi mate, Ive been a welder for 25 years, and Gyrotech is correct you grind with the tip into the spin of grinder, all these people saying its dangerous, pigs ass its dangerous its the correct way to grind Tungsten Period.... You also grind punches like this too, is that dangerous also LMAO.... I have sharpened 100's of tungsten rods, punches no probs, which is actually meant to be bad for you due to the Dust from grinding having Radioactive properties in Thoriated rods that is the red tip ones.

if you grind the tungsten down or on the side u spoil the tungstans make up. tungstan must allways be ground facing up or the particals inside the tungstan will be facing down. by grinding the tungstan up all the particals in the tungstan are facing the direction of the weld. in other words you ruin the tungstan by not grinding it facing up and you will never achieve a good consistant weld and will allways incure weld defects such as undercut, this is due to the unstable arc you have made.

Takes some skill. I've seen some videos where people are proud of their welded cans but they globbed so much filler that it was really only just putting down more filler on top of previous thick filler and not really welding the thin cans themselves. Welding cans with a thin bead is so much easier with a welder that has a really stable arc at extremely low amperages. I know Everlast doesn't really advertise it but their welders are really stable high and low. Great video man.

No actual welding experience? What do you call what he's doing in the video? That's actually welding. No supervised experience? No professional experience? No proper experience? Maybe. But it appears he's doing this as a hobby in his free time. Get off your fucking high horse and leave him alone. Or, throw up a video showing why he's wrong and how to do it properly. Of course, I doubt you can or will.

just a couple things. The guys claiming balled tungsten--for this machine youre not wrong.... for this idea/job-- you want a inverted machine Tungsten 100% thoriated and if you have it 1/16th of an inch very unstable weld is due to the sharpened tungsten, IF he were using a inverted machine the arc would have been stable and he would have had much better control over the heat/arc between the two cans. Good Job Ben, as we say in the shop, not bad for a rookie =)

When you do brazing, you don't melt the metal you, you only melt the brazing rod. The things you connect together stay solid. When you weld the metals you connect melt, hence the "pool". Once the pool is formed the welder adds filler rod, which makes that part thicker, and cooler, (it takes energy to melt the filler rod. Once the desired thickness is achieved the welder moves on. There are several techniques to give a better weld, like increasing the size of the pool etc.
