Borg Warner 4494 Transfer Case in a 2008 Hummer H3 Alpha gave up the ghost. Reportedly not an uncommon failure - a chain guide's fasteners worked loose, and the guide pretty well destroyed the transfer case.
Big shout out to Brian's Auto in Peru, IL, for excellent support in diagnosing and repair.

You were partially right. The spring that goes between the aluminum shift fork and the casing half appears to have failed, fallen apart and caused all the rest of the damage.

The fasteners that secure the snubber back out. Some guys who work on these cases often told me early versions lacked the snubber but have an audible whine. Adding the snubber eliminated the whine, but created a worse problem. The snubber apparently became a fairly common failure mode.

Only briefly - if we didn’t see the problem late on a Friday afternoon, I may have found more options. However, earlier research suggested a used t-case might have been risky (plastic fork possibly not replaced, same chain guide problem could exist).

Did you remove the lock solinid first before removal? I don't have enough room to get mine even off the shaft

We removed the actuator motor entirely - does that answer your question?

You don't have to remove the studs to remove the transfer case and there are 5 of them.

How did you slide it out? We kept struggling with the heat shield. Any chance you can share a link showing the easiest way?

@@IronWolfOverland you mean the skid plate? I removed it first. If you rotate the tail end of the case toward the passenger side, the studs clear. If you rotate it the other way, the tail end hits the gas tank and won't move back far enough.

@@ctaylor7089 , I think that’s what we did. On the Alpha, there’s a heat shield at the tail shaft. I suspect that we rotated as you described, and the studs would not clear the cross member.

@@IronWolfOverland I did not realize that was a v8. I don't know what I'm talking about then, I've never worked on one. My wife's is a 5 cyl adventure.
