Every off-road vehicle can be made more reliable with these basic mods! The good new is some more popular makes and models might even have these available in the aftermarket! For the rest of us, (mostly Land Rover owners) we need to build this stuff ourselves lol. In today's video we will explore the world of aluminum welding and work on a skill set that has been one of my weak points for many years... Aluminum TIG welding! This Land Rover Discovery 2 gets closer to the trail every week! Enjoy the video!

Having a clean lens on your hood also helps. The dirtier the lens the uglier the welds end up. Been welding for 35 years. Keep the videos coming.

Funny thing is I have seen 3 other early-mid 90's Toyota's radiators fail in similar ways. Two Camrys which just developed a hairline crack that allowed coolant to leak out resulting in them eventually overheating and a Tacoma which catastrophically failed like Overland bound. For some reason Toyota made the tops of their radiators housing entirely plastic so you end up seeing them fail at the top.

Nate make sure on the expansion tank you test it to 15 psi the difference between the expansion tank and and overflow is the over flow doesn’t hold pressure. The expansion tank holds the same pressure as the radiator.

Great video. One recommendation: use stainless steel instead of brass fittings with aluminum. Brass and aluminum are very opposite on the galvanic scale and they will tend to corrode on contact.

At 16:07 "My welds got better cause I could finally see what I was doing." Yeah, welding by brail is painful. 🤣🤣🤣 A word from the wise. I'm not a professional welder, just one that has welded for many decades. Passing on info I've been told a few times a long the way. Do NOT weld with contacts. There is a risk of permeant injury. BTW Those are nice welds. Don't grind 'em.

If you have enough material. Bend the aluminum 45° to the grain. (at least aircraft grade aluminum) That'll keep it from cracking. I watch your videos like a kid watches Saturday morning cartoons!

A tip for welding small container vessels as you have made ..... have a little overlap with your fitting together , this will eliminate the need for filler rod, there for you can use both hands to steady the hand piece and achieve nice steady welds ..... keep it up

I was talking to Ian Johnson at FabTech several years ago and he recommended getting a stronger prescription for my safety glasses, I took it one step further and had trifocals made with a stronger prescription for up close on both the bottom and top of the lens and my normal distance prescription in the middle. Makes out of position welding much easier. It is amazing how much easier it is to weld when you can see the puddle, and your welds turn out better too.

tack pieces without filler( fusing). Then when welding push towards rod down desired path hold 90* angle to fill rod and count or abc. Dab the leading edge of puddle every number or letter basically a dab a second

I'll probably give TIG welding another try. I got rid of my TIG, and bought a MIG, and my welds were still worse than they'd ever been. Then I tried wearing my cheater specs while welding, and that solved the issue. I'm 56. and should have realized my eyesight was not as sharp as it used to be.

Thanks for the instructional video, kudos on the way you articulate your points. After a lifetime of making stuff and repairing broken stuff, I believe you have the ability to "see" what you want to build and then work towards that. Folks need to understand that everyone does not have that ability and it's no knock on them if they don't. The most competent welder I ever worked with could not "see" what we were building unless I drew it out for him first. With a fair amount of detail at that. Once that was done he could fab it up way, way better than I ever could, but he didn't "see" where we were going - ever. Anyways we all work with what we're given and try to improve on that. Stay well.

Hey Nate. When bending aluminum on a brake you can make a mark with a sharpie and heat it with a map gas torch until the mark disappears. This will anneal the aluminum so that it won’t crack or break. Bend across the grain when ever you can also. I always use this method when fabricating aluminum parts made from 6061 and it works great.
@JFSmith-nb8hf
@JFSmith-nb8hf 3 года назад
If you want to take the time, some alum. alloys can be annealed (6061) to avoid cracking when bent. Simple process, look it up. TIP, a piece of white pine makes a good temp indicator, heat the metal till the wood chars when held to it. DO NOT OVERHEAT.

Prescription safety glasses are the way to go for fab work and other shop work. Not only do they add a physical layer of protection they also help filter some of the uv light that may get in reflecting around your hood or under your chin.

Side note, it's not as bling, but there is absolutely nothing wrong with using steel for these types of projects either. Most garage builders could achieve the similar result with 14-11 gauge steel and .023 wire in a MIG welder.
@DirtLifestyle
@DirtLifestyle 3 года назад
Unfortunately I would have to disagree. Mild steel should never be used in a cooling system. Especially in a system using half h20 like this one. The electrolysis would be a nightmare and eventually will destroy the engine.
@nicholascooper1193
@nicholascooper1193 3 года назад
@@DirtLifestyle You should still make sure everything is grounded properly... to prevent electrolysis... The idea is to keep any potential electrical charge from using the coolant as a path to ground. Plenty of water piping is mild steel in industrial settings, and even in "automotive" cooling system applications like buggys that run the coolant through the frame rails and/or exhaust tube mounted down the chassis... Steel water neck nipples on water pumps... the impeller in the water pump... Either way, good vid. Creating solutions.

Nice projects Nate. I am anal about preventive maintenance and reliability design. Maybe it’s the 33 years as an industrial maintenance mechanic that has performed countless RCA’s (Root Cause Analysis) and that has carried over into my automotive field to prevent failures. I am of a slightly different opinion on radiators after wrenching for over 3 decades. If possible I prefer an OE style radiator compared to a solid aluminum as far as longevity. Yes the plastic side tanks of the radiators can crack but usually after the heat cycles of a couple hundred thousand miles. An aluminum radiator will usually crack before then. The rubber gaskets of the side tanks allow some flexibility in the radiator where an aluminum radiator is just so rigid. All of the aluminum radiators in our race cars had a much easier life than a daily driver and still haven’t found one that will go the distance as far as longevity. Yes, they dissipate heat well, are easy to replace and look cool but I will try to use an OE style for daily drivers/weekend wheelers whenever possible. If I could find an OE for my Jeep that could dissipate enough heat (read volume) for my 6.2 LS that is what I’d be running. As for building tanks, yours look good. You did a good job of fitting pieces but one suggestion I would give is when fitting pieces try and cut the to the inside dimensions of the panel you are mating thus creating an open corner joint. Then when TIG welding fill the keyhole until the toes wet out to the edges. This will help with not only appearance but ensuring you don’t leave any seams with lack of fusion. Lastly, it was kind of hard to tell in the picture of your cooling tank tab that you were going to use the stud. However, if you didn’t use a rubber isolator on that stud and just bolted the coolant tank to the stud I would install a rubber isolator to prevent fatigue cracking if the rigid mounted coolant reservoir. Just thoughts to consider. Mike

Try choking up on your tig torch, having your hand so far back means small movement in your hand makes bigger movement in the arc. I like to hold it similar to a pencil, where my pointer finger barley touches where the collet screws into the body of the torch. As for practice, doing a bunch of fillet welds and lap joints helps more then bead on plate in my opinion, hope this helps love the videos!

My dad uses a cheater lens in his helmet and I'm almost at the point where I might do the same. They clip in behind the tinted lens on your helmet and it's like reading glasses built into your helmet. Another big point is LIGHT! It's amazing how much of a difference having a very well lit area where your welding can make. Grab a trouble light, or something, desk lamp if you're bench welding. You can see by the light of the arc, but being able to see the area around makes a difference.

So with the radiator, in the LJ crowd, it's common to use Mopar replacements. Many people seem to get aluminum radiators and have issues, either from cracking or not enough cooling. The cracking could be how they mount them, my Mopar radiator lasted 15 years and about 150k miles on my LJ. So I felt a Mopar replacement was adequate, still sucks that any xj I've ever had over 200k and 20+ years old still had the factory radiator.

Another impressive project! I’ve taken a TIG welding class from a well known fabricator, and spent many hours practicing on coupons. It is freakin’ hard. I still dip the tungsten and blow through corners with too much heat, etc. I think I spend more time grinding tungsten rods than welding 😂 You’re spot on, it just takes a lot of hours in the shop to get good at it.

Pro tip: make sure that radiator cap is a 20psi cap. I have an aluminum reservoir on my Disco and it came with a 16psi cap (not sure why). Dribbles coolant out the pressure hole and doesn't get up to correct pressure. The Disco operates at 20psi. Mine also has a sight glass so you can see the level, which is nice.

I like the concept of making things more reliable along with reusing scraps but @ 5:43 it shows how imperative it is to use the correct material. You even mention bending material so you have less welds but those cracks are serious failure points. I remember you had issues with cracking when you made your aluminum stinger on your TJ. 5052 is what you want to be using. 6061 just doesn't work that well unless it's under 11 ga material thickness. Also when fitting up corners its always better to go corner to corner than overlap. It makes for a better looking joint and also stronger because of the deeper penetration. If your having trouble burning through in that case just take the extra time with scrap pieces to hit the welder setup correctly.

I know everyone is different, but I think for high dexterity tasks that require good visibility (welding) the recommendation is to have the work surface on the higher side. For working on large, heavy objects you want the work surface lower because it is easy to lift and manipulate the heavy parts (straight back, arms at 90°), but for fine motor skills stuff like TIG welding small parts higher is usually better. When welding I notice you are seated, but the stool looks like it is a little tall and you are working at a downward angle. Lowering your seating position will bringing the work closer to your face and eyes just may make you more comfortable and stable overall while improving visibility. The website is looking great. It's even got a salsa recipe. I might need to give that a shot. I bought a soft shackle because I've been wanting one and I just did my taxes earlier and I'm getting a refund this year. Nothing like waiting until the absolute last minute.

As a am currently only still learning stick welding, don’t worry. Your tig welds looked much better than mine.
