Bravo! This process is roughly as complicated as a wooden slab set in a mold and epoxied, but this is vastly superior in the end.

It’s a very good video. A few comments The glue spreader shown is very expensive - £100? You can get pretty much the same result - just a little slower - using a normal foam brush and tray The type of glue is important. Go for one that has a longer open life. I use either Titebond Extend or Titebond 3 I use a lot more breather fabric than that shown. I always have this fear about air being trapped. It’s an once only process and so I would rather be safe than sorry There is obviously a ball CER between the severity of the curve required, the thickness of the laminates and the type of timber. Flex plywood is the easiest but if you wanted the shape shown and had no flex ply, you couldn’t do it with 2 x 6mm ply; you might have to use 6 x 2mm. If using “real” timber, obviously go for straight grained where possible; again, try the process out first with all laminates dry. That trial run will show you if your shape can be achieved with what laminates you have chosen; if it fails, then at least you haven’t got a mess to clean up Pre forming can work. By that I mean, put all the laminates in the bag stacked but without glue; sometimes,even wet with water to soften the fibres; vacuum and leave. After a few house, take out and the laminates will have taken (only)part of the shape you want. Now glue and re-vacuum. This method helps particularly with severe shapes or thicker laminates. You are really pre-stressing the laminates. It doesn’t always work. Failures will happen. If you want a shape topped by some expensive, exotic veneer, form the shape in one process with all the laminates glued but no veneer (if it fails, you haven’t wasted the veneer) then re vacuum with the veneer now glued up and in place.

Ive done a similar thing before - gluing multiple sheets of plywood together to create a curve. It is indeed very strong. As an alternative approach, could you nail the sheets of ply together? I'm not sure if it would retain the same shape that way.
@productdesignermaker
@productdesignermaker 4 года назад
anzaeria it would be possible to bend and then secure the material at the ends. I’d suggest g clamps or nuts and bolts through drilled holes. Otherwise screwing through waste materials at the ends, into a former.

How would you go about doing an S shape with this method? Do you have to create styrofoam forms for both sides, or still able to do it with just one side? What method do you use for shaping the foam in the first place?
@productdesignermaker
@productdesignermaker 6 лет назад
Hi, still just one side of styrofoam needed with this method of placing in a bag and removing the air. You’d only need a male and female former if you were relying on clamping it together rather than using the bag. It would be very difficult to make male and female styrofoam formers that fitted each other perfectly (it wouldn’t be possible to make them both from one big block as you wouldn’t find a bandsaw big enough, and if you did, you’d still have to sand them afterwards). The method I use for making the former is to draw a template on card, cut it out (ideally laser cut), then draw around the template on a sheet of styrofoam (approx 150mm thick), cut out on the bandsaw then sand with a belt sander or bobbin sander for concave shapes. Repeat this process to make several identical styrofoam shapes (to accommodate the width of the plywood), then glue them together. Finally, glue a long length of sandpaper to a flat piece of wood and use this to remove any ridges between the styrofoam pieces. Remember to make the styrofoam wider than the plywood blanks, and the plywood blanks wider than the finished size. Have a look at my video about trimming with the lipping planer to finish the edges of the finished piece. Please subscribe for more videos if you haven’t already. I’ll make one called ‘making styrofoam formers’ at some point soon!

@productdesignermaker

Scott Noyes it’s really rigid. I buy mine from a supplier who specialises in this process but it would probably work to use a similar product from the builders merchant that is used as insulation. It’s not to be confused with polystyrene which is obviously much less rigid, would collapse around the edges in the bag, and would make quite a mess!

@productdesignermaker

jean bui it’s absolutely rigid and will never lose its shape if kept indoors. It’s not for outdoor use or anywhere humid (without an extremely well applied exterior surface finish). The adhesive could be exterior grade, but I don’t think you’d find exterior graded plywood that was thin enough to bend.
