For those wondering. I have a larger version of this forge, a plaster if parris barrel with about a 10 inch opening for the crucible. I run it on a hand made large propane torch similar to that of the king of randoms. We can and have melted, aluminum, steel on accident, brass, lead, copper, and zinc. As someone who regularly does metal melts, couple of things I want to address. Most of what's said here is great, particularly with what scale they are doing it at. However, a couple of things. 1. If you are melting metal, make sure you either have really good ventilation, or are wearing a respirator. Breathing in the fumes can give you flu like symptoms if you breathe in too much, potentially causing you to pass out. 2. The reason you heat your mold is not just to help things "flow" better on the mold. It is a vital safety step. If there is any moisture on the mold, when you pour the molten metal onto it, it can trap the moisture underneath. That moisture can then turn to gas, rapidly expanding and causing a large explosion, slinging molten metal into the air. ALWAYS HEAT YOUR MOLDS. You don't need to do it cherry hot, but you do need it hot enough to ensure that your mold is 100% bone dry. NEVER trust your mold is dry. I've seen people lose an eye because they didn't follow this step. 3. Whenever pouring, you always want things positioned so you are off to the side, and not overtop of your mold. See point two. If that happens, you would much rather have it rain down on your side then explode upwards into your face.

Fun build, one of the smaller forges ive seen but very serviceable. I will say that plaster of paris is not a good material to use for making a mold out of. Due to chemistry, the gypsum in the plaster actually bonds with water molecules, so that no matter how much you dry it, it can still contain some water. Its fine to use for the lining of a forge, but when you use it to make a mold the water can get released because of the heat and cause it to pop. Not a problem when its the lining and just lands in the forge, but big problem when its underneath molten hot metal. Its not guaranteed to happen, but i find that anything that reduces the amount of splashing metal is a good for keeping the injury counter from restarting... Heating the graphite mold is also solving the same problem. It does help the metal to flow, but also makes sure that there is no moisture to cause problems.

A very nice method e.g. modelmakers use to make a high detail casting mold is making a blank from PLA (which you can start from a 3D print) which you then coat in plaster of Paris. You can either put a thin layer on and then later bury it in sand, or make the mold a block of plaster, depending on the complexity of the model. When you got the blank coated in a however thick layer of plaster, you melt it out just like you would do with wax, and then you're ready to pour.
@jpiccari

Cast parts are usually made with a mold made of reusable casting sand inside some kind of container. Typical DIY method is wood box and wood form. The box and form are positioned and sand is pressed into all the void space. The form is removed and material is poured into the mold. The casting sand is special in that when compacted it sticks together.

You also preheat the graphite casts just in case there is moisture, if there is a little bit of it still in the cast from just being exposed to the air, when you pour molten metal into it it'll cause it to violently boil and vaporize, splashing liquid metal out of the mold and cause a mess/injury. *Especially when you're in sandals, BRIAN*

It could take a while but you could definitely make a large metal version of Jason’s head with investment casting. Using the silicone mold you could make another Jason head out of foam or maybe some type of wax or plastic, then make another mold with that out of plaster, melt the foam/wax/plastic then fill the plaster mold with molten aluminum, crack it open after it hardens and bam! Life size Jason head made entirely out of aluminum. You could maybe throw in a ballast of sorts so you don’t have to use so much aluminum

Best way to do this, never seen anything online mention this, is use the Pink fiberglass for house insulation. Dip it into a wet slurry of the binding material leaving it fluffy as can be yet strong, and mold it using this fiber blanket. It surpasses all other methods I have ever seen mentioned online. Its great because it is solid yet mostly air. 2 Inches thick and 1500 C inside can pretty much allow it to be cool enough to handle on the outside. Try it, You'll like it :D

There's an art called "Sand casting" where you have a "master" and make a single or two part mold out of a special kind of sand called "green sand." It can be used with pewter, copper, aluminum, and brass. You can make a "squash mold" which is a single side mold similar to the skull mold you used. The tricky part is removing the master, but you can use poster tack and a stick to pull it vertically out of the sand or whatever you're making into a single sided mold. You literally "squash" the master into the mold material you pour your metal into, then you sand it flat to make the back look good or stamp a maker's mark or whatever when it cools down. There's a technique called "lost wax" casting where you have a master made out of wax and when you bake the plaster mold in an oven, it evaporates the wax. The channel used to let the gas escape is the funnel for your brass/copper/aluminum/pewter to pour into the mold. Then you smash the plaster off the piece and clean it off. They use that for a lot of statues and larger pieces. Usually, the larger statues are hollow because they pour the molten material into the mold and rotate it and move it around so it just coats the inside of the mold to keep the piece light and use less material, like a chocolate bunny. There are filament makers who make PLA filament for 3-d printers designed for lost wax casting. You don't have mold the master, you use a printer to print it.

Nice work guys. You could 3d print a positive mold the transfer that to sand or plaster mix mold. Then remove the 3d print to leave you the negative impression for your molten metal to be poured. I want to try the now. Oh great fox hunting video with the yoda. Watched it today. Motters

If you do want to make this more of an all day thing, which would also be a bit more of an investment, almost all of this can scale up very quickly and still stay relatively easy. You could probably find a 5 gal metal bucket, or do what a whole lot of people have done with 55 gal drums. And you could make a silicone mold of whatever you want at whatever size, and then make a flour of paris mold from that to pour whatever metal you want for the ingot

If you guys haven't done anything with slings before, you should forge metal sling bullets, and fling those around. Metal bullets would be much easier to find and recover than stone ones, since you could use a metal detector.

I really enjoyed high school shop class, we had an electric aluminum stove. Made several items using green sand molding. Interesting side note, a kid in the class below me made a few dozen fake coins and used them in local vending machines, the secret service came to my school and interviewed him, declined charges because they couldn't establish intent to commit a crime.

Little tip, feel for heat with the back of the hand so if you bump it and burn yourself it won’t be on your palm or fingertips where you’ll have to touch things
