Testing of bonding lead me to believe sanding is sufficient for epoxy to stick mechanically to XPS. Some XPS is too soft for proper bonding, and the harder the better (for mechanical bonding). All this is still very experimental.

Hi, excellent project. I was surprised that the epoxy did not melt the XPS foam. I would like to make an entire boat out of XPS foam sheets.

This is old but why wouldn’t you fiberglass all the way around the xps including bottom before gluing to the hull?

Hello from Seattle ,Washington USA. Boat is looking great! I have a couple questions. 1) Is the XPS as strong as marine plywood? 2) Can you screw into it like plywood? 3) Are you going to add expanding foam also? I have a 1992 SeaRay 190 that I have to redo all the stringers and floors also. Keep up the good works! Cheers!

Hey Chris. XPS in this application is a core material. It has limited strength and needs to be sealed in glass to have strength. If you want to fasten screws to this, you would have to predrill 3x your screw size and fill with epoxy cement. No screwing... And no. I will not use pu foam. It is nearly impossible to get hold of where I live. More XPS would be my choice if I was to fill with anything. But I might change my mind. Would be nice both for strength and floatation to use PU.

I used fine sanding dust, silica gel, micro glass balloons, and some chopped up fiberglass for thicker parts. Some places I even usen pieces of XPS mixed in to fill voids. Some additives give volume and weight. Some increase tensile strength. Some make it not run as much, and some makes it float. For filler in general, sanding dust from just about anything will probably do just fine :)

Hello. I use epoxy to glue XPS to hull. Then cover all XPS in epoxy, before glassing with polyester.

I just found your videos, fascinating, however would have been a lot more interesting if we had more info, like type of boat, size of boat, and why you are doing what you are doing? a bit of personal interaction, your story etc, without that annoying guitar and violin music on a loop.
