Melly's Project 1987 Honda Rebel 250 "Barney" Part 13 (Exhaust Mods: Slip-On Emgo Muffler Install)

We finally got time to deal with the hacked up stock Honda Rebel Exhaust. Melly and I bough a set of Emgo Dunstall style Reverse Cone 27" slip on mufflers from Dime City Cycles.
After cutting the factory head pipe right before the rear pickup, the Emgo Dunstall replicas just slid on. The included reduces clamped onto Barney's head pipe and sealed just fine. No leaks! Melly and I agree, Barney looks bad ass!
A different look than most Honda Rebel's that get turned into bobbers and almost always have shorty exhaust pipes. Turned out great. Also, on this 1987 Honda Rebel, the carb doesn't need re-jetted. Runs just fine even on a cold day! A great exhaust modification. Now Barney has custom pipes! Soon we will paint the head pipes and wrap it with DEI titanium exhaust wrap.

+Dolores Fernandez Melly and I are very glad that you both enjoy the videos. We just do them for fun. We certainly aren't motorbike mechanics, but usually we can figure stuff out. We just have a great time. Now that Melly rides her own bike she's a lot more interested in motorcycling and knowing her Honda Rebel's mechanical workings. +Volgnit Still a little left to do on the exhaust. Need to fab up new brackets that are stronger. Also have to paint and wrap the head tube. Then it's a done deal. Every project makes Barney a little newer. And for Melly and I it's a great feeling to take a "left for dead" $700 USD bike and repair & mod it to better than new. Barney doesn't even look like a Rebel anymore. Melly loves it. Cheers! Mike

+ninjanelly350 We are getting close to having the tins repainted Nelly. So soon it won't say Honda or Rebel on it. Melly doesn't care for the silver "wings" on the side of the tank. We are going to get a 3.3gal tank to replace the dented original. It is a full gallon bigger and will keep visual proportions. We still need to fit the Triumph Thruxton cafe racer headlight fairing, and the stone guard before the tins can go off for paint. I also am working on welding up the spare rear fender to smooth off the top. We are planning on some custom tail / stop lights so the chrome "toaster" that sits on the fender has to go! I love the look of my Honda Rebel and I also go blue color flame sculls on each side of my tank and 2 new saddle bags wit water bottle holders on Ebay 2 for $45 free shipping and handle bars blue $10 handle bar scull grips blue so my Honda Rebel is all blue moss skulls for $250 on Ebay for all these parts people say my bike looks fantastic for the things I changed it to

Don't forget to check your jetting, it will probably run lean which will burn out the valves so you will have to make it richer. If its popping that's a sign its lean.

Go Mel on the intro ;) looks and sounds great, and think you are right, those brackets look like they would bend pretty easily, doesn't look like it would take much pressure against the side of the pipe to push it into chain etc. Oh, and one small thing I noticed, am only going to say one word..............SUZUKI ??

+yankee doodle That's my buddy Erik's GS550. I am letting him keep it in the garage and will give him a hand working on it. He wanted a bike to tinker with and make into a brat / tracker type thing. Got some proper bar stock steel that is much thicker to make new brackets. May not even have to put the s-bend into it this time. Mel had a good time making the intro! That was all her! ;-) Cheers! Just watched all 13 of the episodes in one afternoon. Was great help as I am planning to chop a Rebel into a bobber soon. I am definitely set on the rebel now after watching this series, yours looks awesome Melly and cant wait for the next instalment. I guess I had better go and watch some of delboys garage videos now!PS how far away are you from Part 14?

It's so easy to drop the whole exhaust then use a sawsall. Took about 10 min for both sides.

It seems I have the same exhaust pipes on my Rebel only thing is, they were installed before I got the bike. I have an exhaust leak on one of them at the clamp. Thanks, I'll try the black ATV stuff.

The EMGO's take both reducers to fully seal on the Rebel header pipes (after the stock welded muffler is cut off). Could be missing one (or both) of them. Dime City Cycles sells just the EMGO reducers if your missing them. The joint was able to seal fully without the high temp black RTV using just the supplied reducers but it's always a good bit of insurance to make sure it's fully sealed. Thanks for watching. Cheers! Yea, working one some more stuff for Melly's Triumph right now. For future Barney videos I need to sort out my welder so we can do a bit of fab work to make a proper solo rear fender. Just waiting for the garage to thaw. Cheers!

looks good and sounds great, your daughter seems like she would be a blast to hang around with especially while playing the air muffler guitar lol. I got a 05 rebel 250 i just cut my pipes i may add some slip ons to her dont know yet. Oh and where did you get the battery covers at?

Great project! Building one of my own right now as well. I noticed you don’t have a safety pin on the brake stay, are they not necessary?

There's a cotter-pin on the brake stay nut. You can clearly see it at 1:17 into the video LOL. Maybe the camera resolution made it look like it's missing. The brake stay on this year Rebel (1987) is at the bottom of the drum backing plate. The actuator lever at on top. The actuator lever doesn't have a safety / cotter pin. There's a pressure spring and the special tension nut has a radius that seats into a barrel washer. It can't back out unless you push the spring forward. Thanks for keeping an eye out! Cut the fender a little in a Simi oval shape then leave the bich pad put the tail light on a new bracelet and plate on the left side of your Honda Rebel put a spinner seat on it new color brake and clutch handle new color handle bar mounts new color shifter and new color 4 pegs

:-D Most excellent guys!!! There are soooooooooooo many customized Reb's running around, but Mel's has GOT to be one of the absolute best looking of them all. I am amazed that in your big 'ol shop you don't have a sawzall though. LOL Ah well, labor of love I guess. OK, so how many times did you have to reshoot that intro Melly? hahaha!!! +coyote102076 So far this was the most fun video to make. Melly got her intro (her idea BTW) on the second take. That was all Melly! Thanks so much for the kind comments about Barney. Melly and I wanted to make the Rebel into something a little different. Everything goes through Melly's scrutinizing before we commit to it. We still have a cafe racer fairing and headlight stone guard to go on. The headlight is currently positioned for that and one of the reasons it hangs out a bit from the forks. We really have a ball working on Barney and Melly enjoys riding now more than every. Thanks for watching! Mike & Melly

Can you guys help me out? I'm working on a rebel project but I am stuck at the handlebars. I wanted to put a pic of the headset and I'm not sure how to get these out. I dont want to beat them up. There seem to be some smooth caps over the bolts so I can't get to them.

You should jet it as you may need to for good response of idle or it may have a fead or flat spot of off of idle

Tires are Shinko Tires 230 Tour Master Series (front 120/90-18, rear 140/90-15). Both sizes are larger than stock. The front fender is from a 1987 Shadow and with a little modification of the fender and filing down the mounting studs on the fork sliders, it bolts right up. The 140 is the largest rear you can fit on a Rebel without modifying the chain guard and rear fender. Cheers! Mike

You should have left where you cut it originally it flared out a bit, before you cut it further back, now your changing the bracket to flare it out. doesn't the swingarm hit the exhaust when you go over a big bump? As it is. I just realised how old this vid is doh ! You still got the bike?

O and new color side mirrors the also make skull color mirrors and dull black or silver scull tale lights and blinkers and scull blinkers for the front back or silver set of 4 you have to buy of color poynted air caps set of 4 on Ebay for $2 all the parts I have listed is the cheapest place to buy them on Ebay

Well... this isn't going to be a straight answer. The older Honda Rebel 250's use a different carb than the newer Rebel 250's. The older (80's era like our 1987 Barney) Rebels run richer from the factory. As such adding a free flowing exhaust to the older Reb's may not need to be re-jetted as that tends to lean out the mixture and they were already running rich. Also the EMGO 27" Dunstal reverse cone replica slip-on exhaust isn't a straight through pipe so there is some restriction. Barney runs fine with no re-jetting using the setup we have. This doesn't mean that a newer Rebel (which tends to be leaner from the factory) won't need to be re-jetted. I do not know for sure when Honda switched carb types from the old Rebels to the newer 250's. The easiest way to tell is if you have the chrome box battery cover / air clearer cover, or if it's painted plastic. The newer Rebel 250's all have the painted plastic side covers. They use different carbs from the older Reb's with the square chrome battery box and airbox cover. Thanks for watching! Mike

I have an 06 Rebel with 65K miles on it. My experience has been mpg went up at 10K miles from 75 to 80mpg. Then at 50K miles its gone up to almost 90 mpg. This sucker is loose! Runs great but yeah pipes rattle a bit inside. Like the slash cut pipes but dont want to lose any mpg or have to screw with jetting.
