Hi Matt. That engine design is very hard on alternators. The alternator resides in the “7th cylinder” location and thus is subjected to massive vibration with no belt dampening to ease its pain. My Velocity, N36LV, had a 370HP IO-550 with a very light MT 3-blade prop, which did nothing to dampen the torsional vibrations of the engine. I went through 2 alternators before Bill at B&C Electronics told me what was going wrong. Turns out the vibration was “work hardening” the alternator brush pigtails, causing them to fray and eventually short to the alternator case. They are very fine braids and it only takes one tiny wire to keep dropping the alternator off-line. I worked around the problem by changing out the brushes every 40 hrs. $15 and ten minutes got the job done. Be VERY cautious about trying to reset the breaker under full electrical load: going from no load to full load is very hard on the connecting gear to your flywheel. It has a rubber shear ring designed to fail first. It is quite expensive if it works as designed and catastrophic to your engine if it doesn’t. Shed everything you safely can first, then reset the breaker one time only. If it fails again, do not attempt a second reset without addressing the problem. Also, if you’ve never had your prop dynamically balanced, it may help a great deal to do so.

A few of the other commenters recommended checking the ground screw - Great suggestion. I also had an alternator issue very similar to yours and included it on one of our own videos. In addition to checking the ground screw, I would suggest looking at and replacing any inline fuses. My alternator issues were ultimately due to a poor contact on an inline fuse that looked fine on the surface. No issues since it was exchanged. Best of luck. I would hate to see 7HP go.

Great suggestions they were my first thoughts too. Im a retired engineer electro mechanical. Another thing to check is resistance in all switches over time it builds. Also all wire can break inside insulation and give intermittent issues. Make sure all wire is aircraft grade.

Ground screws and corrosion, near the regulator, and batteries. Clean them all up, also clean up every single B+ connection and both AC connections on the Voltage Regulators, as well as the sensor connector to your main and panels.

Yup check grounds and vibration points, belts and pulleys, if its not that or component failure, it’s probably ac getting into the dc system, either from component failure or ac wires inducting into dc wires or spark emissions or the voltage regulators/transformers in acc’s leaking ac. also never hurts to add a big ol capacitor to help keep the dc side clean.

An alternator needs a working 'exciter' circuit. If there's something wrong with that circuit the alternator can be perfectly OK but it will not start charging. You should have the entire charging system checked, the alternator + drive, exciter circuit, voltage or amp meter, all associated wire connections.

Wouldn't be a surprise at the age of the airframe... Though, everything should be aluminium so I dunno if that makes it a less of an issue usually

Plus 1 on the ground(s), check all that can be accessed, I would look closely at the field current supply and its stability under different conditions.

Hello, I was an engine technician for a long time and then taught technicians to work on engines and electronic control systems for 15 years or so. Then I worked for a Marine Engine Manufacturer and developed diagnostic tools for Computer Controlled systems on engines and boats. You nailed it when you said "GROUND". Whenever something electrical is acting weird, it is almost invariable a bad (or intermittent) ground somewhere. They literally need to disconnect every ground connection on the entire alternator/charging system and visually inspect each of them. I am pretty confident they will find it. Just because a connection is tight and looks good on the outside, does not mean that it is good on the inside of the connection where you cannot see it. It is almost always a ground for something that acts weird. Have a great one.

I had the exact same issue with my Alternator in my A36. Tried everything and spoke to many people far wiser then me. The issue was fixed immediately when we installed a small capacitor between the leads on my alternator. Try it. If I am wrong and it does not fix the problem, you are out maybe a dollar. I can send you a picture if that helps. Super simple fix that was done without even opening the cowling.

There should be 2 or 4 diodes (half bridge or full bridge) that turn the AC into pulsating DC. A capacitor should smooth out the DC. I have repaired a Viewsonic monitor by replacing the capacitor, $5.00, lasted about two years longer.

I had alternator problem with an alost new alternator in my F33A a few months ago, replaced the engine (IO 550 upgrade) AND the alternator since then, but who knows, whether such a problem will come back? Don’t know your exact set up but my T210 originally has a TSIO-520 with a belt driven 100 amp alternator. It ate alternators like potato chips. The problem was solved by installing National Airparts Alternator. No further problems. The unit is sitting in a box in my hangar after I replaced that engine with an TN550 and a geared alternator. If this is applicable let me know. I’d be happy to provide my old alternator to you for free less shipping charges.

I remember your earlier videos. I was thinking that your glass cockpit electrical gremlin was because of your DC to DC voltage converter. These can be the culprit that can kick off everything. It is exceedingly odd that even a new alternator + voltage regulator would ever have an intermittent problem. Difficult to diagnose without diagnostic gear connected at the time of failure(s.) These are fun to diagnose though, once discovered. Reminds me of a story about an English Electric Lightening that had a long-term intermittent electrical problem that nobody could seem to fix. It led to one of the guys running the test becoming an accidental Lightening pilot when they were doing high-speed runway tests while trying to replicate the problem. He did end up landing the aircraft safely. Long story short, the gremlin was traced back to an electrical wire that was originally in place to supply power to a piece of equipment that had since been removed from the aircraft entirely. The wire hadn't been removed by ground crews years before. Such fun. I hope you can find your gremlin.

Had alternator tripping issue in previous aircraft. The culprit was a failing battery. Replaced the battery and never did it again. I would load bench test the battery and see if it passes.

Awesome Matt that you saw Boxcar B29. I met Maj Chuck Sweeney at an airshow back in the early 90's and had him sign a hat of that plane. Very nice and humble man of the greatest generation. Hope you figure the alt issues. hate to see the Bonanza go.

I wonder about your wiring looms. I once had a fault on a minicomputer where the wires had been inserted into the plug, but then crimped onto the insulation, which caused the strands to splay out, so they touched the inside of the connector and made a connection...that then cut out as soon as the computer got hot. And my wife had a similar problem on a Skoda, needed half the engine loom replacing. Ok, it's not an aeroplane, but...!

Had similar problems on a Bonanza years ago and after much frustration in the many attempts to find and fix it, an old timer suggested thoroughly cleaning and reattaching the ground strap connections from engine to airframe and adding an an extra strap on the opposite side of engine. . Completely cured the problems and also eliminated some weird radio static and hums. Wishing you great results. I’d hate to see you sell your old friend. I really enjoy your videos of your adventures. I recall a friend who worked on Avionics systems at Collins. As they would spool up the engines near 100% on the C-130s they would get sudden current spikes out of the electrical systems, which, of course, was a ghost in the machine. Tried extensively to troubleshoot it but no joy. Then a while later ATC reported to them that every time they’d do a run up at the field the tower comms would get blocked. Turned out that a voltage connection would actually arc, but only at “high enough” RPMs. The arc location was hidden way back in the tail of the plane near a transmitter. Very difficult because it wasn’t easy to repeat. In your situation, it may be time to dust off the oscilloscope and probe a few lines to look for clues. I say that MIT alum to MIT alum. Sometimes you just need to solve it yourself - guarantees it is fixed but is also satisfying, once you find it. (MIT Course 6 alumni rejoice ! )

A couple mechanics thought they should hook up another voltmeter to see if the voltage was spiking before it tripped... I tried a couple times to explain why that wouldn’t work.

@@mattguthmiller i have complete confidence that the laws of physics are being obeyed. It’s there somewhere...😉 I remember troubleshooting and pulling out the o-scope. But then the intermittent problem seemed even less repeatable. Turns out an electrolytic cap was failing on the O-scope so even “good” measurements weren’t reliable. My head almost exploded trying to chase that one. You’ll nail it...

You don't need a new airplane, although I'll definitely take the TBM. Had a very similar problem with my Arrow. Alt would quit typically about 45 mins in. Tie a wire to each "interesting" point on the system; main bus, between OV relay and regulator, field at regulator, field at alternator, alt output. Attach to a board in the cockpit. Next, get a safety pilot and go fly it and look at the waveform at each point, especially when it quits. In my case it was a bad connection causing the regulator to go over voltage at which point the OV relay was cutting it out.

My guess is grounding / corrosion at a grounding point could be the problem. Sounds like the problem I had with a 'old' truck. Ran a wire from rear grounding point to the battery. Cleared the problem so started looking for the problem from there. Thank you for the video. Good luck - be safe and take care. "Spin"

Hi Matt , experienced the same thing over the last year and a half or so .. replaced voltage regulator twice , rebuilt alternator , replaced battery , battery cables , master switch , basically everything . Finally replaced alternator again , and that fixed it . Wish you all the best !

Years ago I ferried a Saratoga from CT out to Wright-Patterson for an Air Force colonel who'd just bought it. While we were there he gave us a guided tour of the museum and got to see some stuff that wasn't open to the public yet. The B-36 and XB-70 were amazing, and my favorites.

Air Force Museum is a MUST. You need at least 2 days. The B-24 Strawberry Bitch flew over 56 combat missions during WWII, including the Ploesti oil refinery low level bombing mission. Ran into a note from a crew chief that the airplane had been badly shot up on a raid over Greece in Oct. 1943 where the right elevator had 90 holes patched. Memphis Belle flew 26 missions that I could find. Kinda figured there would be more in depth about the electrical problems. As an aircraft mechanic you want to always remember "Don't overthink the problem" , it could be something very simple, not always, but more often than not.

What is the state of your battery & have you observed the alternator circuit breaker & amperage during engine start? My DA40 had a design flaw where during low voltage battery state during a start, the battery would draw too many amps and then trip the alternator CB. When not noticed the battery would drain during the flight until it died and the rest is history. I’m not familiar with the Bonanza but it’s possible there is commonality.

That's a nicely equipped A36. I am a mechanic and have run into that problem on older Beechcraft myself. I like to go through the entire wire harness firewall forward during engine installs but even having done that have found bad circuit breakers, switches, and even a few (3 in a row!) just bad alternators that bench test good. After many conversations with knowledgeable people, they termed the problem a "flying short" in the windings which only occurs during flight conditions. I wish I had an easy fix but that problem can be a real headache for all involved. It IS solvable given enough time and money, and it appears that this aircraft has had no lack of either to get it in the shape it is currently in. Good luck,I hope it's something small and cheap!

Have you replaced the AMP Meter? I'm guessing it is between the battery and all the electronics of the plane - if it is going bad it would put all electronics running off the alternator which would not be good for any electronics esp the regulator (on the alternator). Just like it isn't good to pull the positive terminal of a car battery while it is running damaging the alternator in the car. This would explain why you've had to replace the alternator (more than once?).

Its good to see your channel again. Question with the alternator. When you put in the Electronics. Did you do an amp surcharge between the Electronics and the amp output on the alternator? To me and my opinion is the alternator is not big enough. Just an opinion.

I agree with several others on posts pointing at the switches controlling the alternator; i would replace just because it is simple and easy and failure prone.

Matt, when they did your avionics, check that the electrical load analysis has taken into account the worst case load draw on each device. Also have someone check that they have chosen the correct AWG (size) wire for the current draw AND length. Some may say generically that 18AWG is good for say 3 amps but if you run it over too long a length it will pop the mcb or just kill the other avionics momentarily. Also a lot of voltage converters between 14-28 or visa versa can step up the current draw proportionally so if your pulling x amps on the output you may be pulling 2x on the input thereby overloading your aircraft powersupply.

I had an alternator that wouldn't charge until the idle was up to 8 or 900 rpms. It was the wrong part number for the plane and had the wrong gearing. IO-550

It seems to be buildt and served by Asobo!? 🤔😉 I've had car alternators that had a hard time kicking in and start charging, in the end I got a electronic wizard taking it apart, two diods where blown and and it also drained the battery as these let power flow both ways, the last working one made it charge some.

You may have hit on the issue you said it charged at 2500 but not 2700 and not below 900. Most bench tests would be in the range of it working. Basically you are floating the bushings in the alternator at certain RPMs. Also some of the alternator brackets for bonanza's have cracking issues it could be that its flexing in and the belt is slipping at high RPM.

It’s an over voltage problem, seen this before, only trips the breaker at high RPM. Even new regulators have done this. Either poor quality control or improper over voltage setting.

I am guessing he uses a mobile phone connected to his Bose headset. The Bose headset has multiple inputs and built in Bluetooth.

I had a similar problem with the alternator failing. Replacing the alternator didn't work. Turned out to be bad contact on the alternator switch.

Check your grounds from alternator to the engine, engine to strap to frame, and frame to battery I am an ag mechanic and had the same issues on a Deere skid steer

Just a hint for others having alternator failures in-flight: If you have a faulty, overzealous over-voltage protection circuit, it will shut the alternator down but cycling the alternator switch (which switches the field) will not bring it back to life. Once the circuit has triggered, it is only reset by turning the master switch off (planes with electronic ignition don't like that though). I did not see that attempt in the video. If you have that situation, it actually helps to lower the rpm and turn on everything you have on board to lower the voltage.

Hey Matt! I live a few miles from ROC and my toddler is obsessed with planes. What's your opinion on plane spotting at the airport? The best place I've found is the Dunkin Donuts on Scottsville. He got to see the National Guard helicopters take off in formation last fall which was awesome.

While I only have experience with cars, just like many others it doesn't sound like the alternator itself is the reason it isn't charging. I hope the trip to CA goes well and yields a long term fix!

New plane caught my eye and I wondered what it might be. To my surprise you landed at KROC, my home town. I did a lot of flying there back in the 70's. I now fly X-plane 11.

When I was racing my Lotus (aluminum monocoque) in Lotus Cup USA series, I re-wired the enter vehicle because grounding on bonded aluminum was a challenge. I ended up also getting a Racepak SmartWire unit ... incredibly flexible, no need for fuses, and most importantly you can monitor any wiring (at 100Hz sample rate) that goes thru the unit. You'll need a laptop to plug into the unit to define all your in/out points and to see the logged data. It was EXTREMELY helpful at diagnostics of "real-time" problems during on track race weekends. Search "Rackpak SmartWire".

Matt, Ive enjoyed many of your videos and read through most of the comments. Hard to believe I may be the first to say this but why fly IFR if you know you have electrical issues and may risk losing instruments, especially in IMC. Is it worth the risk? Electrical issues stink, having had them as well.

Man for some reason everywhere I go in the world you're always somewhere I've been or vice versa. I grew up very close to Dayton I've been to the Air Force museum many times I've lived in North Carolina California Florida and now Alaska as well as several countries overseas. Maybe someday I'll catch up to you.

Check your fuses and grounding. I had a fuse that tested 100% on a Fluke multi meter but found that it could not handle more than a few hundred milliamps. I still argued with my son but to shut him up pulled the fuse and put a new one in. That sorted the issue with the electrical system. Makes no sense at all hay but then thats electronics.

Geared alternators on the barons and bonanzas are the Achilles heels of the airplane. I have had multiple single and dual alternate failures on my bearing. Assuming that the alternator is not bad, the main issue is incorrect wiring on the alternator leads. If you haven’t already gone through this, you may want to have someone verify that the leads are correct. In my case, ground was connected to power, and when the second alternator was replaced, the team get the same thing. When the alternators fight for control, they will blow out a fuse. It’s also double check to make sure all of your fuses are fine. The alternator is in regulators constantly will cause intermittent electrical problems, until you get the wiring sort of correctly.

@@selectstriker2 It's a six seater bird. You can just imagine 1 of the 2 back seats being a toilet with a separator wall and some folding door. could have a tiny sink or simply use wet wipes. A toilet system with one time use bags in a fixed bowl instead of plumbing could be good for small planes. A lav gives a plane very different utility I believe.

An intermittent electrical fault is one of the most difficult problems to trouble shoot. I'm a ham radio operator, and always have people asking me to help track down faults in electrical systems in cars, boats, and experimental aircraft. It's often just sheer chance, combined with a systematic cycling of every single connection, wiggling every connector and connection point, and even banging on parts to see if you can create the fault. In the end, we always find the fault, but if you had to pay a mechanic to spend the same amount of time I've spend tracking down intermittent faults, you would go broke! Good luck with it, and I do hope you find the nasty gremlin. Gremlins that come from corrosion, loose connections and shorts from worn insulation love to stay hidden. Cheers from Winnipeg.

Aircraft charging issues are a PITA. For something so simple, you would think the troubleshooting is straightforward. I had an alternator failure on a flight. My destination airport had a maintenance shop on the field and they recommended replacing the alternator. On the ramp, the charge looked great, only for it to drop down below 13 volts on the return flight home. Issue turned out to be a bad regulator. Good luck on the witch hunt.

What was the solution to your alternator failing? Since I overhauled my alternator, mine has been failing and have to reset. I have replaced and adjusted voltage regulator. Nothing seems to help. Must be the alternator???

I love that museum. Free admission, free parking. What's not to like? I think my favorite plane there is the YF-23 Black Widow II, the "loser" in the competition that gave the F-22 Raptor the win for our next air superiority fighter. In my opinion, they made the wrong choice. So Matt, what was your favorite there?
